Health & Safety Information applicable to Servicing Refrigeration Products containing Isobutane Refrigerant R600a

GeneralThe following Health & Safety instructions are an addition to other Company Health Safety Procedures already published:-

1. Only engineers who have been trained on the safe handling of Isobutane R600a refrigerant are authorised to transport, store or carry out system repairs.

2. This manual is not intended as a comprehensive repair/maintenance guide to the appliance.

3. It should only be used by suitably qualified persons having technical competence, applicable product knowledge, suitable tools and test equipment.

4. Servicing of electrical appliances must be undertaken with the appliance disconnected. (unplugged from the electrical supply).

5. Servicing must be preceded by earth continuity and insulation checks, plus refrigerant leak detection.

6. Personal safety precautions must be taken to protect against accidents caused by sharp edges on metal and plastic parts.

7. After servicing, the appliance must be rechecked for electrical safety.

8. Smoking, naked flames, or operating gas and/or electrical equipment (including cordless power tools) are forbidden within the storage area, working area and vehicles used to transport Isobutane.

9. The carrying case for the scales and refrigerant must display a red flammability label Part Number 8100063 which should be visible and readable at all times.

10. The vehicle and storage area must be ventilated as far as is reasonably practicable and the aluminium case kept out of direct sunlight. The storage temperature of Isobutane should not exceed 50ºC.

11. The vehicle transporting Isobutane (R600a) refrigerant must display a Red Flammable Gas warning sticker (Part Number 8100063).

12. Engineers should not wear clothes that are liable to cause static discharge ("electrostatic sparking").

13. Avoid working in small rooms.

14. Do not work in cellars.

15. Whenever possible move the appliance into a larger open area away from possible ignition sources.

16. Request the customer to turn off all other electrical and gas appliances in the near vicinity of the repair and note that it is done. Customers should be advised to restrict activity within the near vicinity for a short time.

17. Isobutane refrigerant must be vented to atmosphere, (outside of the premises e.g. via open window through the clear plastic hose supplied).

18. Isobutane is heavier than air and must not be vented within 3 metres of the following: sewer cover, cellar, drain or any similar construction lower than ground level, boiler air inlet/outlet, or near any possible source of ignition.

19. Working with a naked flame i.e. soldering or brazing is forbidden. Unless otherwise stated, pipework connections must only be made using the Lokring coupling system.

20. Electronic leak detectors with high voltage tips must NOT be used with any Isobutane (R600a).

21. All equipment used for this activity must be checked regularly and maintained in a safe working condition; parts must be replaced as required.

Isobutane (R600a) Canisters

22. The maximum quantity of Isobutane an engineer should hold or store at any one time is two 420 gramme aluminium canisters, supplied individually as Part Number 2602600.

23. Canisters must be stored inside the aluminium case with the weighing scales for protection from possible damage and heat.The aluminium case must NEVER be placed next to a heat source or in direct sunlight.

24. Isobutane must only be dispensed to the appliance from the 420 gramme aluminium canister placed in an upright position on the weighing scales provided.

25. A blue returns label RS 5647 must then be attached and the individual canister/s left out for the driver to collect and return for disposal.

26. Canisters must not be punctured or the internal valve damaged.

27. Before storing the canister it must have the extraction tap valve removed and the internal valve of the canister checked for leakage using leak detector. (Leak Detector Part Number 5700043).

28. All used canisters and those found to be leaking should be exhausted to atmosphere to ensure they are emptied completely. Refer to the following paragraphs.Refit the extraction tap if necessary, open the tap and then invert the canister.This must be done outside in open air away from buildings and ignition sources and complying with Item 18 above.

containing R134a Refrigerant

Refrigerants R134a - Safe Handling - Transporting & Storage1. Work areas should be well ventilated and any immediate heat sources turned off.

2. Do not smoke where there is a possibility of refrigerant in the atmosphere. Customer/s should also be advised.

3. Cylinders must not have heat applied, or stand close to a heat source, and should be stored out of direct sunlight.

4. Should a sudden release of refrigerant occur, open windows or outside doors in the immediate vicinity, then evacuate for a few minutes.

5. It is illegal to intentionally vent R134a refrigerant to atmosphere. Follow the Company procedure on collection and reclamation.

6. If a leak is identified, the appliance must be repaired immediately if possible.

7. Where it is not possible to repair an appliance immediately, the customer should be advised.The appliance should be turned off and the refrigerant recovered.

8. Returned compressors must be sealed to prevent the escape of oil and refrigerant. Refer to the Environmental responsibilities for service engineers in your Health and Safety booklet.

9. Cylinders (R134a) being transported must be in an upright position on the floor of the vehicle and prevented from movement.

10. A Green compressed gas label Part No. 8100062 should be displayed on the rear of the vehicle.

INTRODUCTION

The LOKRING ConnectorThe LOKRING connector provides a durable, vibration resistant compression connection for both copper and aluminium tubing. The connector can be used within a temperature range of -50°C and +150°C and has shown to have a higher burst strength than that of the tube itself. They are available in both brass and aluminium.

NOTE: To prevent an electrolytic reaction between aluminium and brass, always use an aluminium connector when either tube to be joined is aluminium. For copper to copper tubes, use brass connectors. The compression joint is made when the tubes are inserted into the connector up to an internal stop and using the special LOKRING tool, the ends of the connector are compressed together. Internal ribs seal around the tube without changing the flow capability of the tube itself.

NOTE: When selecting a location to install the LOKRING connector, allow a minimum of 28mm of straight tubing on either side of the connector to make the repair correctly.

The LOKRING ToolThe LOKRING repair method utilizes a tool with a ratchet action that provides proper compression on the LOKRING connector.

The tool is supplied with a 8 mm set of jaws, that are easily interchanged with other jaws. See the Lokring Part Numbers section in this manual. It is very important to use the correct size jaws for the connector being used. Some connectors have different dimensions at each end. In those applications, you will need to mix jaw sizes to make certain each jaw matches the size of the connector end.

Remove the locking pins to change to different jaws.

1. Press out the pin fixing the jaw to be changed, from the side without the circlip.

2. Pull the jaw out from the tool extending the clamping spring, if fitted.

3. Hook the middle of the spring over the side edge of the tool handle.

4. Whilst keeping the spring in place over the edge of the handle disengage the jaw from the spring.

5. Fit the replacement jaw to the spring and slide the jaw into place. Note - the spring is not essential to the operation of the tool and can be discarded if preferred.

6. Replace the pin fixing the jaw in place.NOTE: It is important to keep the jaws as clean as possible. Dirt buildup over a period of time may cause the connector to seat improperly in the jaws. Make certain to wipe the jaws clean after every use.

Lokprep Sealant - Part No. 209111A solution called Lokprep is used as a sealant to fill any scratches, grooves or imperfections on the surface of the tubing. It is compatible with all known refrigerant oils.Three drops of the anaerobic solution (reacting in the absence of air) are applied to the end of each tube to be joined before compressing the connector. Keep the solution approximately 3mm away from the end of the tube to prevent the possibility of excessive solution from running into the tube and contaminating the system.The solution will allow up to a minute to complete the compression seal.Once Lokprep has been applied to the tubing, fully insert the tubing into the connector until it hits the stop and rotate the connector several revolutions to distribute the sealant evenly.

NOTE: Use of Lokprep beyond the expiry date on the bottle should be avoided. Once the solution reaches the expiry date, it has a tendency to thicken. If the solution cannot flow freely, its effectiveness in filling imperfections in the surface of the tubing is reduced and may cause leaks in the fitting.

Creating a Perfect SealOne of the most important steps in the LOKRING repair method is the proper preparation of the tubing to be joined. It is critical that the tubing is clean and free from any burrs.Clean any epoxy residue, dirt, oil or grease from the tubing using emery cloth.Always clean the tube in a circular motion, going around the tube. Never clean along the length of the tube in a side-to-side direction, since this could create deep scratches in the tube that may prevent a good seal.When cutting the tubing, use only a tube cutter. Do not use a hacksaw.This ensures that the outer diameter of the tube is burr-free and filings don't contaminate the sealed system.Cut all the way through the tubing. Do not bend the tubing to break it since this could affect the shape of the end of the tube.

The Rules Of LOKRING• You must have at least 28 mm of straight

tubing on either side of the cut point.• Clean the tubing using a circular motion with

emery cloth.• The tubing must be clean, dry and free of

paint, epoxy residue, oil and dirt.• Use only a tube cutter and cut all the way

through the tubing to prevent burrs.• Apply 3 drops of Lokprep to each end of the

tubing, staying 3 mm from the end.• Tubing must "bottom-out" at the internal stop

when placed in the connector.• Rotate the fitting at least one complete

revolution to evenly distribute the Lokprep.• Lokprep should not be used after the expiry

date.• You have one minute to compress the

connector once Lokprep has been applied.• Make certain the connector is seated

properly in the jaws and the tool is straight and aligned with the tubing to prevent an improper joint.

• Wipe the tool jaws clean after each use.

LOKRING Step by Step - Jointing1. Locate an area of straight tubing that will allow

at least 28 mm on either side of the connector. 2. Clean any epoxy residue, dirt, oil or grease

from the tubing using emery cloth. Always clean in a circular motion around the tubing. Never clean in a side-to-side motion.

3. Cut all the way through the tubing using a tube cutter.

4. Adjust the tubing so that the ends overlap each other. This will provide tension and keep the tubing "bottomed-out" in the connector.

5. Apply 3 drops of Lokprep to each end of the tubing. Keep the solution 3 mm from the end and do not use Lokprep that has exceeded it's expiry date.

6. Insert the tubing into the connector until the ends "bottom-out" inside the connector.

7. Rotate the LOKRING connector at least 1 complete revolution to thoroughly distribute the sealant.

8. Within 1 minute of applying Lokprep, use the LOKRING tool to compress the connector on the tubing. Make certain the connector is seated properly in the jaws and the tool is straight and aligned with the tubing to prevent an improper joint. Compress the connector until the ends meet the centre stop.

9. Wipe the jaws clean of any residue.10. The connection is complete and pressure can

immediately be put into the system.Make certain to check all fittings for leaks.

Replacing an Epoxy JointIn situations where a refrigerant leak is in the epoxy joint of an evaporator, a special LOKRING connector can now be used to repair the leak rather than replace the evaporator.

Single Sided Aluminium ConnectorThe connector has an extended centre section to compensate for the removal of the entire epoxy coupling.

Although the steps are similar to the standard LOKRING connector, the epoxy joint repair requires a different method of compressing the connector.

1. Clean the tubing on both sides of the epoxy joint to be removed and cut the tubing as close to the epoxy joint as possible.

2. Adjust the tubing so that the ends overlap each other. This will provide tension and keep the tubing "bottomed-out" in the connector. Then apply 3 drops of Lokprep to each end of the tubing.

3. Insert the tubing into the connector until it "bottoms-out." Rotate the connector at least one full revolution to thoroughly distribute the sealant.

4. Compressing this type of connector is a two step process. You have one minute to complete both compression joints. Using the

LOKRING tool, compress one side of the connector.

5. Compress the other side of the connector.

6. Wipe the jaws clean of any residue.

FURTHER DETAILS REGARDING THE LOKRING SYSTEM

The Lokring system of pipework jointing uses a mechanical compression joint which gives a quick clean and reliable joint without the use of heat.The Lokring joint consists of a shaped brass sleeve (the joint) and two Lokrings.

The tubes or pipes to be joined are inserted through each Lokring into the joint. The Lokrings are then forced over the joint compressing it onto the pipework. To prevent any scratches on the pipework presenting a risk of a leak, an anaerobic sealant (Lokprep) is applied to the tubes before the joint is made.

The joint is compressed using the Lokring Hand tool (shown Below). The hand tool incorporates a high ratio gear and a ratchet so that the necessary force required to compress the coupling can be applied.

After applying Lokprep and inserting the pipes to be joined fully into the coupling the jaws of the hand tool are placed over the coupling as shown. The short handle on the tool is then pushed from side to side to compress the coupling.

CHANGING THE JAWS OF THE HAND TOOLFor coupling sizes of 9.5 mm and 11 mm required for some compressor stubs a 10 mm jaw is required in the Lokring hand tool. The standard 8 mm jaw can be removed and the 10 mm replacement fitted as outlined below.

1. Press out the pin fixing the jaw to be changed, from the side without the circlip.2. Pull the jaw out from the tool extending the clamping spring.3. Hook the middle of the spring over the side edge of the tool handle (if fitted).4. Whilst keeping the spring in place over the edge of the handle disengage the jaw from the spring.5. CAPILLARY JOINTS AND GENERAL ADVICE

1. On capillary joints the capillary should be inserted fully into the coupling and then withdrawn approximately 6 mm. See Fig. 1.The Lokprep should be applied next to the compression ring, the pipe re-inserted and the coupling rotated. The danger with applying Lokprep to capillary tubes in the same manner as larger pipes, is that the sealant may spread over the end and block the pipe.

2. It may assist with the fitting of some of the larger couplings, particularly on compressor stubs, if a small amount of Lokprep is applied to the outside of the couplings (see Fig. 2) to act as a lubricant between the ring and sleeve.

3. As a general rule, to ascertain the correct coupling size, select one which looks suitable and insert the pipe. If the play appears excessive (more than 0.5 mm) try a coupling one size down - if this is too small, revert to the previous size.Remember, most fridges use pipework to a standard range of pipe diameters only and the couplings are designed to cover these sizes - there is a coupling suitable for each pipe size.It may be necessary to remove any burrs or unevenness at the end of a stub using emery cloth before a coupling will fit. If a 6.5 mm coupling is too small a 7 mm coupling will make a good seal.

4. Ensure that the jaws are cleaned to remove any traces of hardened Lokprep that would prevent the coupling from seating correctly in the jaw. If the coupling does not seat firmly the compression ring may not pull down cleanly and may be damaged or burred. It is essential to use the correct jaw for the different sizes. The larger jaw should only be used for 9.5 mm and11 mm couplings. Usage on couplings other than this will result in damage to the coupling and possibly faulty application.

5. The Lokring Tool should be pumped smoothly and evenly during application, keeping the coupling firmly in place in the jaws at all times. See Fig. 3. Rapid pumping of the handle can cause the jaws to bounce on the coupling and cause subsequent damage or faulty application. It is also essential that only the ratchet handle is pumped - the fixed handle should be held firmly in position. See Fig. 3 below:-

FITTING A VALVE AND TUBEA valve and tube is available for fitting to the compressor stub using the appropriate Lokring coupling. See the Parts List on page 19.When fitting to a compressor already fitted to the system, cut the process pipe leaving a straight section of pipe at least 25 mm long attached to the compressor stub.Join the valve and tube to this section of pipe.

FITTING A VALVE TEEThe Lokring valve tee is a Lokring coupling incorporating a Schrader valve. This is designed to be inserted in the suction line close to the compressor eliminating the need to fit a valve and tube to the charging stub when the compressor is not being changed.There are two sizes available. See the Parts List on page 18.The valve tee is particularly useful if a compressor has a short process stub. Fit a line tap to the suction line close to the compressor, once the refrigerant has been recovered the suction line can be cut and the valve tee inserted.NOTE:- With suitable connectors to step-up or step-down pipe sizes the tee can be used on any appliance.

FITTING REPLACEMENT DRYERSThe replacement dryer used is a Lokring dryer designed for use with Lokring couplings rather than using the standard production dryer.The Lokring dryer does not have a length of capillary fitted, but uses a 5 mm to 1.6 mm coupling (5 mm to 2 mm for some models) to connect to the existing capillary. It will therefore not be necessary to replace a length of capillary unless a blockage is suspected. Part numbers for the dryer, capillaries and couplings are listed on pages 18 and 19.

Cut the pipework above the dryer immediately above the braze on the condenser outlet pipework.Where this pipework is less than 40 mm long it is advisable to add an extra 60 mm length to enable future dryer replacement.NOTE:- When fitting the Lokring dryer the capillary must be fitted to the longer stub (see above).

REPAIR OF CAPILLARY TO SUCTION TUBE JOINTA capillary that has broken at the suction tube entry can be repaired using Lokring NTR connectors.There are two connectors available - see parts list on page 18.The NTR connector should be used as shown below. An additional tool is required in order to compress the 6 mm Lokring on the NTR connector:-

FITTING NTR CONNECTORS

LOKRlNG N.A.V TOOL & CONNECTORSThe Lokring NAV connectors are designed to enable engineers to extend short compressor stubs so that standard Lokrings can be fitted. The NAV connectors will therefore be useful for the following applications. 1. Extending short stubs on replacement compressors such as those manufactured by I.R.E

(Philips/ Whirlpool).2. Repairing leaks at brazed or Lokring compressor joints. The compressor stub can be cut back to

a minimum of 12 mm from the compressor and a NAV connector fitted. This is particularly useful when dealing with Danfoss compressors.

Part numbers of the tool and connectors are shown on Parts List, page 18 and 19.

Fitting Instructions1. Ensure compressor stub is free from grease and paint etc, and the stub is at least 12 mm long.2. Apply Lokprep to the compressor stub and place copper NAV connector over stub (see page 20

for compressor stub sizes). Rotate connector to give an even coating of Lokprep.

3. Place Lokring over NAV pipe ensuring tapered end is facing the compressor4. Drive the Lokring over the NAV pipe until the tapered edge is flush with the end of the pipe, using

a hammer and the NAV tool. Collars are available to fit the different sizes of connector.
