This journey has seen the UK subsea industry progress from working in water depths of tens of metres to thousands of metres, in every corner of the world, often in the face of severe climatic conditions and mounting economic pressure. In our times, the offshore fields still available tend to have complex reservoirs, inaccessible locations and marginal economics. This calls for creative, cost-effective solutions that are also safe and environmentally benign. Subsea solutions score high in all these areas.

The trend towards subsea development continues, but the UK industry is not following this trend – it is leading the way. UK subsea companies are taking the global industry deeper: colder: cleaner: safer.

It should not be surprising to anyone that the UK has attained such a pinnacle of excellence in subsea engineering. Subsea wells tied back by seabed flowlines were used to produce the UK’s first oil in 1974. The North Sea went on to become the largest market for subsea production, with almost all the hardware needed, including subsea well heads, flexible flowlines, control umbilicals and control systems, being designed and produced in the UK. However, while the lessons of history are important, the UK subsea industry is nothing if not forward looking. The major subsea projects of the future will be in West Africa, South East Asia, South America and the Gulf of Mexico – all places where the UK’s subsea companies are already doing business and where their skills will be increasingly needed.

The ‘pre-Salt’ projects, offshore Brazil, give an indication of the challenges to be faced. These include: complex reservoirs, requiring careful data acquisition and interpretation and cutting-edge well engineering; ultra-deep water mooring for the floating production units; logistics for the gas offtake – pipelines in water depth of more than 2km, over a distance of 300km, with associated problems of paraffin deposition, hydrate and scaling control; high pressure and CO2, which have implications for riser and wellbore materials specification.

UK contractors and suppliers can take these and other issues in their stride. The UK has an all-round design engineering and project management capability in the oil and gas sector that is unequalled anywhere. And UK companies further along the supply chain are extremely able to supply the equipment and services that will be needed. Many of the subsea technologies in general use today were developed for the North Sea. The high levels of expertise gained in that environment make Aberdeen, especially, a centre of excellence for subsea contracting with many global companies running part, or all, of their international operations from there. Over half the commercial remotely operated vehicles (ROVs) used in the global offshore industry were designed and built by a UK company, including workclass ROV systems that can operate down to 3000 metres on ultra-deep drilling programmes. UK companies were also responsible for revolutionising horizontal drilling technology, being first to deploy multi-well production templates, the original underwater manifold centre, and intelligent riser systems.

Introduction

Subsea development has become a worldwide norm for offshore oil and gas fields. This is especially true of mature offshore provinces like the UK Continental Shelf (UKCS), where more than fifty percent of production now comes through subsea wells. The UK subsea industry acquired its world-leading capabilities, firstly, in the development of the UKCS and subsequently in other locations that have proved even more challenging.

The UK designs and manufactures a very wide range of high-technology underwater electronics, cameras, sonars and sensors. Developing new technology for the ongoing subsea challenge is a core activity of the UK industry. UK centres of excellence are devoted to the research of new subsea technology, materials engineering and asset management. The UK is developing tools for intelligent completions, HP/HT optimisation, fluid and sand management, autonomous underwater vehicles (AUVs) and mini-ROVs.

Wider issues being addressed by the industry, along with academic partners, include improved seismic resolution, reservoir characterisation, exploration and downhole logging techniques. New production technology is targeted at minimising operating costs and maintaining safety and environmental performance, with novel methods for brownfield infill drilling, asset integrity, inspection, repair, debottlenecking and decommissioning. Innovative solutions include the use of low-cost lasers to detect gas leaks, tools for conducting wireline operations in highly deviated wells, flammable gas sensors, a counter-flow pig, precise subsidence monitoring using GPS and new wet-welding techniques.

The new technologies and techniques being devised by the UK subsea industry will be critical in the finding, extracting and transporting of offshore oil and gas. In future, many subsea developments will be platformless. The UK industry’s track record in pushing the limits of the possible in subsea tie-backs means that oil and gas can now be transported along the seabed over very large distances, allowing production from remote locations, even under ice sheets, direct to shore. UK companies are pioneers in this new era of ‘subsea to beach’.

Over 800 companies form the UK’s subsea oil and gas supply chain, employing 40,000 people, generating revenues in excess of US$9.5 billion with exports accounting for over 50 per cent of products and services by value. This directory provides details of some of those companies. CASE STUDY – A&P

A&P group recently loaded out two Mid Water Arches (MWAs), fulfilling a contract awarded in December 2010 for the USAN development in West Africa.

Demonstrating an ability to complete the project to the tight timescales was key to A&P being awarded the contract by Trelleborg Offshore for the two buoyant subsea structures bound for the USAN oilfield, which lies off the coast of Africa close to Nigeria.

The USAN FPSO (Floating Production Storage and Offlocading vessel) is the biggest in the world, measuring 320 metres long, 61 metres wide, 32 metres deep and weighing a massive 114, tonnes. It has a capacity of two million barrels of oil.

The structures A&P Group were contracted to build were Mid Water Arches (MWAs) made from steel and polymer materials.

The arches are buoyant support structures, tethered to the seabed, that support the pipelines on their way up from the oil wellheads to a moored FPSO.

A&P cut, shaped, welded and assembled the 12 metre high by 25 metre long structures around large polymer buoyancy units. The company also installed and fabricated the sea fastenings that the arches sit on to hold them secure during the voyage from A&P’s site to Africa.

As well as successfully completing the project in the tight timescale allocated the contract earned a zero rated incident on it’s health and safety report, in line with A&P’s ongoing health and safety commitment and also important to many clients from within the sector.

Exova has been engaged by Technip to investigate the effect of High Pressure Corrosion Fatigue on the life of the tensile armour wire component of pipes.

Flexible oil and gas pipelines/risers are used to connect subsea installations to floating production facilities. The flexible nature of dynamic riser systems has been a key driver in allowing the industry to move away from traditional fixed platform systems, to develop fields in deeper waters with floating production technology.

Operating in deep and ultra-deep waters can give rise to challenging environmental conditions for flexible pipe systems. Consequently, the oil and gas industry has demanded exacting testing capabilities. Exova has responded by developing bespoke facilities capable of corrosion fatigue testing at elevated temperature and pressure.

Exova have specifically designed test machines that are able to conduct testing at up to 50 bar and 150ºC in simulated sour oilfield environments. These new test facilities allow investigation of properties over a wide range of service environments; this includes continuous gas bubbling even at pressure to more closely simulate the annulus environment. The data generated will contribute towards the technological advancement of flexible pipelines and risers, which can be deployed in ever more hostile locations.

CASE STUDY – NCS Survey

In June 2010, NCS Survey was contracted by NAM (Shell Netherlands) to perform a scour survey around the legs of the jack-up drilling rig GSF Monarch.

Previous scour surveys were performed by a small manned vessel with a hull-mounted MBES (multi-beam echo sounder). Such methodology required the outflow lines associated with drilling to be raised, thus disrupting drilling operations while the small vessel sailed under the jack-up drilling rig. There are obvious safety implications for such a vessel operation, not to mention the impact on the drilling schedule.

Instead, NCS Survey mobilised on board a standby vessel that was able to maintain a position outside the exclusion zone of the platform/drilling rig, whilst the AUV (Autonomous Underwater Vehicle) was launched, performed its mission and returned to the vessel. Not only did this methodology have no impact on drilling operations, it removed a hazardous vessel operation.

The AUV mission took a little over 2 hours, with several lines runs between the legs of the jack-up drilling rig, and between the stern legs and the platform.

Shell Netherlands has subsequently contracted NCS Survey to perform three additional jobs at the same location plus others – demonstrating the benefits of using AUVs.

CASE STUDY – Oliver Valvetek Limited

Oliver Valvetek successfully passed unusually rigorous qualification testing on five of their products destined for use in the deep water oil fields off the coast of Angola. The positive result signifies the final approval of an order worth several million pounds to the company.

The five products were; a 1” actuated valve, a ½” actuated valve, a 3/8” half turn gate valve, a 1” check valve and a 1” half turn gate valve. Ordinarily these valves are made out of either stainless steel or duplex, however the order specified Inconel, which has subtle differences in its thermal and tensile qualities so the valves needed to be subjected to requalification testing.

Also, the company would normally have carried out the API 6A PR2 test, the endurance test and the hyperbaric test separately, but in this case the client’s wishes were quite particular.

According to client stipulations the valves were subjected to a 200 cycle API 6A PR2 test at pressures up to 10,000 psi and between -20°F and +250°F, a 1000 cycle endurance test and a 200 cycle hyperbaric test at a simulated depth of 3,000 metres all of which were conducted consecutively.

The successful testing Oliver’s products validates the company’s involvement in deepwater operations offshore West Africa and sends a clear message that their valves will last the lifetime of the installation.

CASE STUDY – Online Electronics

More and more subsea pipelines are being laid and exploration and production are taking place in ever-deeper waters with operations down to 5,000 metres now expected. This creates new challenges for providers of offshore pigging services.

Pre-commissioning pigs may be pre-installed into launchers months and sometimes a year in advance of flooding, cleaning, gauging and testing operations. Subsea pigging service provider Online Electronics Limited (OEL) says that pressure rating, battery life and delayed-activation techniques are among the key parameters that need to be addressed to ensure that the quality of pigging equipment matches up to its intended use. The exceptionally high quality of OEL’s equipment was demonstrated in its work on the Hybrido field.

In 2009 Petrobras began developing the Hybrido gas field, offshore Brazil, 2000 metres deep and over 100km from shore. The field development involved the installation of 141km of flexible and rigid lines.

OEL supplied pig-tracking, signalling and data logging equipment that enabled proof of launch, proof of receipt, and a means of tracking pigs. All products delivered met the battery-life requirement by incorporating pressure-switch activation where appropriate while also complying with the necessary pressure rating.

Petrobras’ safety standards require that any subsea pipeline be fully tested to one-and-a-half times its operating pressure. OEL’s temperature and pressure subsea data-logging system was used to monitor, record and report pressure and temperature data for each pipeline hydrotest. Its function was to secure the data while freeing up the support vessel to continue to the next phase of operations.

Proserv Offshore were awarded a major subsea cutting contract by SapuraAcergy, for the decommissioning of the Iwaki platform off the north-east coast of Japan. Situated in 154m (505ft) of water, the eight-legged, 20,735-metric

ton (22,856-ton) platform was the largest in the region scheduled for decommissioning.

Proserv Offshore supplied all the cutting equipment and services required, which included Jetcut Water Abrasive Cutting Systems, Diamond Wire Cutting Systems and Friction Disc Cutters. Whilst some of the tooling already existed, Proserv Offshore had to develop the 24” to 42” Saddle Pipe Cutter, Launch Runner Cutting Tool and 62” to 80” Diamond Wire Cuting Tool. Each of these tools had to meet demanding design parameters set by the client which included fully integrated fly-to-site capabilities with SapuraAcergy’s Work Class ROV’s. All the new tooling was designed and developed within 14 weeks using Proserv Offshore’s in-house engineering and manufacturing capabilities.

Once the trials were complete, the equipment was prepared at each regional base and mobilised to the S3000 heavy lifting vessel so the cutting operations could commence. A total of 34 structural cuts were performed which were completed successfully for the client on time and within budget.

CASE STUDY – Sonomatic Ltd

Sonomatic is a market leader in the development and provision of automated non-destructive ultrasonic inspection for subsea operations, a fact they were able to demonstrate recently to BP.

BP needed a high-resolution inspection system capable of carrying out zero degree corrosion mapping on the bottom half of a buried 14-inch pipeline with a further 2” piggyback line standing 4” above it. The pipelines were situated in the Southern North Sea at a depth of approximately 45 metres, and although this is not beyond diver accessibility, strong currents meant that an inspection using an ROV (Remotely Operated Vehicle) would be necessary.

Sonomatic responded by developing an ROV-deployed automated inspection system. Once specific areas of concern had been identified, and the area excavated and cleaned, Sonomatic deployed the tool directly onto the pipeline. It was held in position by hydraulic clamps and then controlled by Sonomatic’s technicians working in tandem with ROV pilots.

The inspection tool was connected to a control system – or pod – located on the ROV, and all data transferred back to the surface via the ROV umbilical. This allowed real-time review of the inspection data and real-time analysis allowed decisions on any further high-resolution scanning to be made quickly, so that all the requirements could be addressed in one operation.

Although the ROV-iT 2000 was developed to meet BP’s specific requirements, the design team created a flexible tool that could be easily adapted, and Sonomatic is already applying the technology to meet the requirements of other clients.

CASE STUDY – Transvac Systems

In August 2010, Transvac Systems, were awarded a major contract by FMC technologies for the supply of pressure boosting and flushing Jet Pumps for Petrobras’ Marlim subsea separation project.

Marlim is a Petrobras operated field, 110 km offshore Rio de Janeiro under 650 to 2,600 metres of water. It was once the world’s largest subsea development, with 129 wells and 8 floating production units. Marlim has now been operating for 20 years and is producing an increasing amount of water and sand. This limits the oil handling capacity of the surface facilities.

FMC was contracted to supply a subsea separation and pumping system for the Marlim field, to debottleneck the floating production facility and increase production by removing unwanted water from the production stream, at the seabed. The system will also use water re-injection to increase reservoir pressure and boost production.

FMC turned to Transvac for a custom designed ‘Ejector Solution’ and not for the first time. The two companies had worked before on the TORDIS project – the World’s first full-field subsea separation system with boosting and injection, for which Transvac supplied a super duplex Ejector.

Transvac Jet Pumps for Marlim include special ceramic wear resistant internals and will undergo full flow performance mapping using Transvac’s R&D facility flow loop system.

The paper in this document is made from 50 per cent recycled waste pulp with 50 per cent pulp from well-managed forests. This is a combination of Totally Chlorine Free and Elemental Chlorine Free. The inks are vegetable oil-based and contain resins from plants/trees and the laminate on the cover is sustainable, compostable and can be recycled.
