Today, electric motors account for asmuch as 80% of industry’s energyusage. Yet a huge amount of thisenergy is wasted, as organisationsuse solutions which are poorlydesigned, or inappropriate for theirapplication. By reducing this wastage,companies not only help theenvironment, but cut their costs andimprove profitability, too.

And oneof these solutions is our revolutionaryW22 range of three-phase inductionmotors, designed to offer not onlysignificantly lower energyconsumption, but lower noise andvibration, higher reliability, easiermaintenance and lower cost ofownership, too.

Consisting of three products, eachdesigned to exceed the requirementsof the IE1 (Eff2), IE2 (Eff1) and IE3(Premium) efficiency classes, the WEGW22 range can reduce energy lossesby between 10% and 40% comparedwith typical motors. It’s an extremelyeffective way to reduce your carbonfootprint, as well as your energy costs.But its amazing energy efficiency isn’tthe only feature of the W22 that willsave you money – far from it. Here,we describe twenty two features ofthe product which differentiate it fromother motors of its type and which willdeliver significant savings and a fastreturn on investment.

One of the main functions of an electricmotor frame is to provide mechanicalprotection to the winding. It also providesinterface for installation through feet or flange.

But for a TEFC motor the frame plays acrucial role on thermal performancebecause it is responsible to transfer theheat generated inside the motor out to theframe surface where the air blown by thefan will promote the heat dissipation.

The W22 frame concept takes heatdissipation very seriously with eyeboltspositioned in such a way that they do notblock any airflow path through the fins andalso through the position of the terminalbox which is placed towards the front partof the frame. The quantity and distributionof fins also have great impact in heatdissipation performance.

Efficiency and Reliability Tip:

Respect the minimum gap between anywall positioned in the back of the fancover to allow enough air intake. Keepmotor surroundings clean andperiodically check for any blockage of airthat can reduce the cooling systemperformance. Remember that a coolermotor means a motor that lasts longer.

1. Maximum heat dissipation through extended frame area.

When converting electrical energy intomechanical the motor requires supportingpoints where the mechanical thrust,proportional to the demanded load torque,will be applied onto the base. Thesesupporting points are the motor feet. Thissaid we can conclude that stronger feetguarantees a reliable operation, mainly insevere duty application, for instance,crushers.

The W22 design integrates front and rearside feet for higher mechanical stiffness ascan be noticed in the ANSYS simulationpicture. They are also solid for a betterdistribution of the mechanical thrustsimposed by the load.

2. Solid and integrated feet for increased mechanical stiffness and easier installation handling.

Efficiency and Reliability Tip:

As manufacturer, we make all efforts toincrease mechanical stiffness of ourproducts. But remember that feet arethe motor interface with the base, whichmeans that the base must be very wellleveled and flat in order to guarantee asafer and less vibrating operation.

The IEC 60034-14 defines two vibrationgrades, A and B, and it classifies motor bysize with vibration speed limits the motormust respect. These limits consider anuncoupled motor which means that at loadconditions the set will have its ownvibration level. The vibration level duringoperation depends on imperfect alignmentbetween motor and load and on remainingunbalanced masses of motor and load.

Periodic monitoring of vibration levels givesa good indication of bearing conditions andoverall application behavior. And a failedbearing often means a locked bearing, i.e.,a burn motor. With this in mind, the W22range has as a standard feature flatsurfaces for vibration monitoring: two in therear part of the frame, displaced 90° fromeach other and three in the drive end side:two in the endshield with another one inthe front part of the frame.

Efficiency and Reliability Tip:

Periodical analysis of bearing vibrationcan help to identify several kinds ofdysfunctions not exclusively to the motor,but to the entire application. Keepingrecords of main processes and machinevibration behavior will provide peace ofmind to maintenance managers andminimize production breakage.

3. Flat surfaces distributed in NDE (2 in the frame) and DE (2 in theendshield and 1 in the frame) for vibration monitoring.

Many companies map their main processesand identify the machines that are essentialto keep those processes running. Most ofthem keep spare motors in their stock toreplace a broken down machine withoutcompromising production.

Also distributors either keep differentterminal box configuration motors in theirstocks to suit specific customer demands oradapt stock by stripping down andreassembling the motors. Both situationsmean investing money, labour hours andwarehouse space.

The W22 design allows fast modificationleading to reduced stock demands and timeto transform the terminal box mountingposition. A left hand side terminal box motorcan be transformed to a right hand sideterminal box motor by just rotating theadaptor device. It can also be transformedinto a top mounted terminal box byremoving the adaptor device and correctingthe length of leads. At the same time, a topmounted terminal box motor can betransformed into a side mounted terminalbox by using a kit available from WEG.

Efficiency and Reliability Tip:

The W22 range has 90° steps rotatableterminal box to suit the different cableinlet position, pointing to the fan cover,the drive end and the two motor laterals.

4. Flexibility on terminal box mounting position leading to reduced stocks and fast modification.

Health and safety regulations push forreduced noise levels aiming at offering betterconditions for operators in the industry.

With the W22 motors, the cooling systemwas designed to the optimum balance of airflow and noise level. The fan provides greatamounts of air to cool down the machineand the fan cover with its aerodynamicaloutline is responsible to avoid recirculation ofair (loss of performance) and to direct betterthe air flow over the motor fins.

As a result, all our 50Hz range is limited to80dB(A) at 1m from the motor withoutcompromising flexibility: all fans arebidirectional.

5. Reduced noise pressure levels: limited to 80dB(A) at 1m from the motor for bidirectional 50Hz DOL motors (including 2 poles).

An electric machines life time is a functionof its insulating material operational hours.And the ageing of the insulating material isdirectly proportional to its operatingtemperature.

The cooling system of the W22 range,composed by fan, fan cover and motorframe is optimized providing outstandingheat dissipation. This allows for reduced

operating temperatures that do not pushthe insulation material to its limits. It alsoeliminates any hotspots by providing auniform temperature distribution throughoutthe frame.

Efficiency and Reliability Tip:

Motors driven by VSD will have highertemperature rise due to the PWM waveform imposed to the motor winding.Whilst Variable Speed Drive operationallows for significant increase of anyprocess performance in terms ofefficiency and operation costs, the highertemperature rise combined to the voltagespikes from the switching frequency willcontribute to shorten winding life time.The insulating materials of W22 allow forVSD operation minimizing impacts in thewinding. See WISE chapter for furtherdetails on VSD operation.

6. Reduced operating temperatures through optimized coolingsystem (fan and fan cover and frame) designs

One way to verify motor suitability for harsh,tough application is by checking itsmechanical envelope against impacts. TheEN 50102 – Degree of protection provided byenclosures for electrical equipment againstexternal mechanical impacts (IK code) ranks

motor enclosures by specifying a scale in Joules a motor must withstand.

W22 motors are fully constructed in castiron the industrial preferred choice forreliability in tough ambient applications.

A correct dimensioning of motor mustconsider the application severity and thesurrounding environment. Contact WEGspecialists for advice on sizing andfeatures a motor must have to matchyour application.

7. Reliability of fan cover: withstands IK08 impact tests for extramechanical protection.

The terminal box is the main interface of anelectric motor with maintenance personnel.Large internal volumes will provide easyaccess and better ergonomics duringinstallation and maintenance interventions.

W22 motors have diagonally cut oversizedterminal box that provides optimalconditions for operators to access mainsand accessories terminals.

Efficiency and Reliability Tip:

Motor must be disconnected from thepower source during any interventions.Special attention should be taken tospace heaters connection that may bepowered on and with one phase shouldit is used as a heating element.

8. Oversized terminal box for easier and safer connection of mains and accessories

For continuous monitoring, alarm and tripsettings or avoid condensation of liquidsinside the motor, several types ofaccessories may be used aiming at assuring safer and longer operating hours.

The W22 range introduces a new connectortype that does not require bolts to securethe terminals. The terminals are firmlyassembled assuring reliable operation.Furthermore this connector can easilyreceive additional modules for sparepurposes.

Efficiency and Reliability Tip:

Always select the accessories that fitbest to your application. For instance, forcontinuous temperature monitoring RTDscan be chosen. For ambient withconstant presence of moisture, higherthan 95% space heaters are advisableand so forth. Please contact WEG formore information.

9. New connector for fast accessories assembly.

Terminal blocks are commonly used to alloweasy and fast maintenance procedures. Butit also plays an important role regardingsafety by providing safe and reliableconnections for motor terminals.

The terminal block used in W22 motors haswalls that prevent cable rotation assuringextra protection against accidental contactbetween terminals. Thus WEG uses thesame terminal block in Ex machines.

Efficiency and Reliability Tip:

W22 terminal block provides largercontact area between power supplycables and motor terminals. Adequatetightening torques will guarantee safeand reliable operation.

10. Connection reliability: terminal block design prevents cablerotation assuring extra protection

Large motors may present induced shaftcurrents due to the unbalanced waveformand high frequency components of thepower supply. Motors driven by frequencyconverters may also experience electriccurrent circulation through the bearings as aresult of Common Mode voltage effect. TheCommon Mode voltage is a high frequencyelectric potential relative to a commonreference value (usually the DC link) presentdue to the inverter topology that makes thevector sum of voltages at any time differentof zero. Practical experience shows thathigher switching frequency tends to increaseCommon Mode voltage/current.

To avoid bearing circulating currents it isgenerally accepted to isolate one of themachines bearings and to short circuit theshaft and frame in the other bearing. Usuallyan insulated bearing and a grounding brushare used to this function.Insulated bearingsare expensive and are prone to wear outwhich means replacement.

W22 motors can be fitted with a non driveend endshield where the hub is insulated.This component does not wear andguarantees longer operating hours.

11. Electrically insulated bearing hub: it does not require replacementcompared to insulated bearings (which are very expensive too)

The endshields are fundamental elements sothe motor generated torque is transmitted tothe load efficiently and reliably. The endshielddesign must consider the dimensionalcharacteristics of the mechanical interfacesurfaces and the heat dissipation.

In the W22 range the drive end endshield isdesigned with the use of the Finite ElementAnalysis software resulting in a strongerdesign and exposing the bearings to a largerheat dissipation area. Also the fins of thedrive end endshield are located at the pointof highest heat concentration which allowsfor reduced bearings temperature rise.

12. Drive end endshields design promotes excellent heat dissipationthrough optimized fins positioned where the temperatures arehigher and also through a more exposed bearing hub The lubrication interval is a function of

motor mounting (horizontal or vertical),rated speed, bearing size, type of greaseand temperature rise.

In the W22 design extended lubricationintervals are reached mainly due to thereduced bearing temperature rise. Thelubrication intervals are up to 26% highercompared to the W21 design, whichmeans less intervention for lubrication. As any intervention relies on personnel and equipment, the less the equipmentrequires maintenance, the less is the totalcost of ownership.

Efficiency and Reliability Tip:

As previously stated, respect nameplateinformation when lubricating the motor.Do not mix grease types, even if they usethe same elements. If another grease willbe used in the application, contact WEGand enquiry for new lubrication intervalsand amount of grease.

13. Extended lubrication intervals – less intervention leads to less maintenance costs

Efficiency and Reliability Tip:

Although available from 225S/Mupwards, WEG recommends electricallyinsulated bearings from frame size 315inclusive and up. Always follow WEGVSD guidelines for a safe and longoperation. Efficiency and Reliability Tip:

During maintenance procedures, alwayslubricate the bearings following theguidlines showing the type and amountof grease described on the motor nameplate instructions of type and amount ofgrease stamped in the motor nameplate.The excess or lack of grease can lead tohigher bearing temperature rise, reducingthe expected bearing lifetime.

By precisely following the bearingmaintenance schedule and guidelines togrease, and lubricating intervals, you willguarantee longer lifetime. This is only validif bearing contaminants, such as liquidsand dust are kept away. Additionally theprotection against the entrance of externalcontaminants must be suitable for theenvironment where the motor is installed.

The W22 range introduces the most recentdevelopment on shaft sealing: the WSeal.The WSeal is composed by a double-lipped V’Ring, or “W’Ring“ plus a metalliccap. The W’Ring receives grease and themetallic cap is fit. This set simulates theeffect of a labyrinth taconite.

Efficiency and Reliability Tip:

Proper dimensioning of a product consistson defining not only the kW rating andspeed, but also analyzing the globaloperation and environment conditionswhere the motor will be applied. From thisanalysis should raise all features,accessories and requirements the motormust comply with. In doubt about the rightmotor to your application? Enquiry withthe nearest WEG office.

After installed and running, AC inductionmotors do not require many interventions.Instead, periodic vibration checks arerecommended to evaluate overall applicationconditions (see Flat surfaces for vibrationmonitoring chapter of this document forfurther information) and to strictly followbearing lubrication schedule. Thus, thelubrication plays an important role as it isroughly the single maintenance point toguarantee safe and reliable operation.

In the W22 design the lubrication systemreceived special attention in terms of bothgrease path in the endshield to the bearing,from the bearing to the outside of the motorand also the bearing caps design.

Efficiency and Reliability Tip:

As an optional feature, a grease outletpipe can be supplied to be fitted in thenon drive end endshield. This pipeguides the grease out of the fan coverand is recommended to keep the fancover interior clean.

14. Efficient lubrication system – grease inlet and outlet channelsdeveloped to improve grease guiding up to the bearing and fromthe bearing to the outside of the motor.

The DIN EN50347 standard provides a table on kW ratings per frame size the manufacturers should comply with.However, it is limited to, for example, 132kW and 315S/M frame, which meansthat beyond this limit the manufacturers are not tied to a standard but to the market practices.

In the W22 range WEG is introducing two new frames: 315L and 355A/B(*). With those new frames, the standard outputoffering were distributed to accommodate315L, 355M/L and 355A/B(*). In the tablebelow 2 and 4 poles limits(**) are shown:

18. New frame range with extended outputs

Include in your checklist opening thedrain plug during periodic maintenanceto drain condensed water from inside the motor.

17. New drain plug: from an IP55 drain to an IP66 by changing drain position

Industrial motors are generally fitted withdrain holes and drain plugs to avoidcondensation of water inside the motor. Thisis due to the fact that when the motor coolsdown it tends to suck external air to theinside of the machine. Depending on theambient relative humidity, moisturized air mayreach the frame interior. This moisture willeventually get condensed so the motordesign should have means to allow thiswater to be drained out of the frame.

The W22 line motors are supplied with drainholes for draining the condensed water frominside the motor. The position of these drainholes ensure efficient condensed waterdraining from the motor enclosure. The drainholes are fitted with new rubber plugs thatallow continuous condensed water drainingfrom inside the motor (drain plug at openposition IP55) and depending on the motorapplication, the drain plug can be closed toensure the degree of protection IP66 to thedrain region (other parts of the motor willrequire different features to guarantee thisdegree of protection).

The IEC 60034-1 Rotating electricalmachines – Part 1: Rating and Performancedefines that machines shall be provided withan earthing terminal or another device topermit the connection of a protectiveconductor or an earthing conductor.

In the W22 range, one earthing terminal isplaced inside of the terminal box, followingIEC 60034-1 recommendation, and twoother on motor frame, one on each side ofthe frame. This exceeds the IEC 60034-1requirements that define earthing terminalson the frame for outputs higher than 100kW.

16.Grounding lugs at both sides of the frame – flexibility to the installation

When using the flexibility of terminal boxmounting position you can also rely onthe earthing terminal position flexibility tobe in line with the IEC standard thatdefines that “the earthing conductorshall be situated in the vicinity of theterminals for the line conductors”

The crescent pressure for a greatsustainability approach in all kind ofindustries associated with soaring energycosts have put energy efficient products inthe spotlight. Additionally it is widelyacknowledged that VFD can eliminate agreat part of energy waste due to its abilityof adapting motor output to loadrequirements.

The W22 motors play an important role inenergy saving with regards to partial loadsbecause their design allows for constantefficiency from 3/4 up to nominal load.

Efficiency and Reliability Tip:

Although efficiency is kept constant from75% up to 100% of load, thedimensioning must always aiming atpositioning the motor very close to theoptimum performance point, i.e. therated point. This will guarantee that otherperformance values, for example powerfactor, is maximized

20. Flat efficiency curve: from 75% up to 100% of load the efficiencyis kept constant for the maximum energy saving

The application of new technologies hasbecome more and more frequent in thedifferent sectors of industry resulting in deepchanges on how electric motors are appliedand controlled. The use of VFD is recognizedto be one of the major driving forces forenergy efficiency because it can adjust motoroutput to best suit load requirements.

However, the voltage spikes from the PWMwaveform have harmful effects on the motor

winding, leading to premature failure of theinsulation system. This gets worse as theswitching frequency is increased.

W22 motors are fitted with WISE insulation(WEG Insulation System Evolution) that allowsthem to operate driven by VFD. The WISE is asystem composed by: wire of class H(200°C), enhanced insulation materials andthe solvent free resin.

Efficiency and Reliability Tip:

Motors can operate driven by VFD without filters if the following conditions are respected:

The EuP-Directive 2005/32/EC alsoestablishes that Premium Efficiency (IE3) orIE2 + VSD will be required to 7.5kW up to375kW as from 1st January 2015. And thatthe complete kW range 0,75kW up to375kW in IE3 (or IE2 +VSD) will only berequired as from 1st January 2017. Themain reason from this two implementationdates to the IE3 version being the likelydifficulties some manufactures may face tofit IE3 efficiency levels in the same framesize of IE2 and IE1 versions.

The W22 range(*) is available in the threeIEC 60034-30 efficiency levels respectingthe kW ratio per frame defined in EN 50347which means that you can replace an IE1(or previously EFF2) motor by an PremiumEfficiency (IE3) with total peace of mind.

Efficiency and Reliability Tip:

The W22 design is the WEG answer tothe global energy efficiency increasedemands. It also encompasses manyperformance advantages in terms ofnoise and vibration levels, extendedlubrication intervals and flexibility. Pleasecontact the nearest WEG office and getaccess to the future.

22. Premium efficiency ratings are in the same frame size of the HighEfficiency for complete interchangeability

The IEC has just published the newstandard related to energy-efficiency:60034-30. This standard proposesefficiency classes’ harmonization amongstdifferent practices throughout the world. Itdefines three minimum efficiency classesand identifies them using the IE code:Standard Efficiency (IE1), High Efficiency(IE2) and Premium Efficiency (IE3).Standard Efficiency levels were taken fromCEMEP EFF2 levels in 50Hz and fromBrazilian figures in 60Hz. High efficiencylevels in 50Hz were taken from CEMEPEFF1 levels and in 60Hz they are identicalto those from NEMA EPAct. PremiumEfficiency levels in 50Hz were defined ashaving losses about 15% to 20% lowercompared to the limits of High Efficiencyand in 60Hz they are identical to the NEMAPremium figures. The standard also definesthat IEC 60034-2-1 must be used withregards to testing methods. The methodsdefined in this standard are recognized asbeing of lower uncertainty. Manufacturersmust state in their documentation which

method they use to determine the strayload losses, because they are notcomparable if different methods are used.

W22 motors are available in three versions,exceeding the minimum levels establishedby the IEC 60034-30. WEG is using theindirect method defined in IEC 60034-2-1with stray load losses being determinedfrom measurement.

*CEMEP exclplination

Efficiency and Reliability Tip:

The EuP-Directive 2005/32/ECestablishes the Ecodesign requirementsfor electric motors and defines HighEfficiency (IE2) as minimum efficiencylevels as from 16th June 2011. But youdo not need to wait until it becomes amandatory requirement to benefit fromHigh Efficiency or Premium EfficiencyW22 motors. Please contact the nearestWEG office for further information onenergy savings.
