MANUAL FORMATAll procedures in this manual are organised sequentially, step by step. The information has beencompiled to make reading easy for the mechanic and to provide useful reference material whichcontains ample explanations of all disassembly, repair, assembly and inspection procedures. Aparticularly important procedure is placed between a lines of asterisks “**” with each procedu-re preceded by “•”.

ENGINE SERIAL NUMBERThe engine serial number is stamped onthe upper part of the rear left-hand section ofthe gear box.
NOTE:
The first three digits of these numbers identifythe model, the remaining digits are the manu-facturing number of the unit.

IMPORTANT INFORMATIONCHANGE OF ALL PARTS1. We recommend that original Yamaha parts
are used as spare parts. Use the oil and/orgrease recommended by Yamaha forassembly and adjustment.
GASKETS, OIL SEALS AND O-RINGS1. All gaskets and o-rings should be replaced
when the engine is overhauled and repaired.All gasket surfaces, the lips of seals and o-rings should be cleaned.
2. Lubricate with grease all correspondingparts and bearings during assembly. Applygrease on the lips of seals.
SEALING WASHER/PLATES AND KEYS1. All washers/plates and keys should be
replaced when they are removed. The loc-king tabs should be folded along the flatparts of the bolts or nuts after correctly tigh-tening them.
BEARINGS AND OIL SEALS1. Install the bearings and oil seals with
their manufacturer’s marks or numbersfacing outwards (i.e. the printed lettersshould on the side exposed to view). Whenthe oil seals are installed, apply a thin layerof light lithium-based grease on the edgesof the seal. Put oil on the bearings whenthey are installed.
ATTENTION:
Do not turn the bearings in compressed airto dry them. This will damage the surfaceof the bearings.

CIRCLIPS1. All circlips should be carefully inspected
before assembly. Always replace circlips ofthe piston drum after use. Replace defor-med circlips. When installing a circlip ,ensure that the corner with the sharp edge is placed in the opposing direction tothe thrust it receives. See sectionalview. Axle
SPECIAL TOOLSAppropriate special tools are needed to com-plete and perfect assembly with accuracy.Using correct tools will help to avoid damagecaused by the use of incorrect tools or impro-vised techniques.

PERIOD INSPECTION AND ADJUSTMENTSINTRODUCTIONThis chapter includes all information necessary to carry out inspections and adjustments recom-mended. These preventive maintenance procedures, if they are correctly followed, will ensure themost reliable operation of the vehicle and a longer useful life. The need for overhauls and costlyrepairs will be greatly reduced. This applies both to vehicles which are already in service and tonew vehicles which are ready for sale. NOTE:
• The air filter needs more frequent service if you are riding in unusually wet or dusty areas.• Hydraulic brake service•• Regularly check and, if necessary, correct the brake fluid level. •• Every two years replace the internal components of the brake master cylinder and caliper, and change the brake fluid.•• Replace the brake hoses every four years and if cracked or damaged.
