Simplicity means reliability, and the design of the PAP PLUS compressor is simplicity defined. The only moving parts are a gear and the rotors. And,because this is a centrifugal design, there are nolubricated parts in the air passage – so you can count on getting oil-free engineered air.

TYPICAL OPERATIONAmbient air enters the first stage through the inletcontrol device (A) where it is accelerated by the first impeller (B). A radial diffuser converts the air’s velocity into pressure before the air enters an efficient scroll casing (C). Next, the air is ductedthrough interstage piping into the first intercooler (D). The cooled air then flows into the second stage impeller (E). The compression process is then repeated through a diffuser, into a scroll casing, and then into the second intercooler (F). Air from the second intercooler then moves through a thirdimpeller (G), diffuser, and scroll casing before beingdischarged into the after cooler and the air system.

Backward-leaning impeller designs placethe optimum compressor efficiency at therated point.

Backward-leaning impeller designs produce a higherpressure rise over the entire compressor operating range.This inherent design characteristic makes it possible toreduce power consumption by throttling the compressor atpart load. Radial or quasi-radial impeller designs do not yieldas large a throttle range as the backward-leaning design.

The inherently greater pressure rise to surge of thebackward-leaning impeller naturally provides for a more tolerant operation, especially when the actual siteconditions differ from the original design parameters. High air or cooling water temperatures will reduce theoutput of a compressor. The backward-leaning impellerdesign experiences a smaller reduction in output. Overall,a backward-leaning impeller design provides excellentefficiency and is the most forgiving impeller design knowntoday for centrifugal compressors.

IMPELLERSBACKWARD-LEANING. FORWARD THINKING.The impellers of the PAP PLUS compressor are stainless steel. Theprecipitation hardened, stainless steel material resists the corrosiveand erosive action of atmospheric contaminants and water vapor that may pass through the inlet air filter.

EVERY COMPONENT DESIGNED WITH YOUR NEEDS IN MIND.The PAP PLUS compressor is derived from using current codes and industry standards as well as state-of-the-art technology forbearings, gears, and rotor dynamic design.

The compressor cut-away view depicts the typical PAP PLUSinternals. The compressor driver is connected to the main drive shaft end of the bull gear through a flexible coupling. The singlehelical bull gear is supported by two horizontally-split sleeve journal bearings, while the thrust is absorbed in either direction by flat-land thrust bearings. The bull gear drives two pinions withmounted impellers. The pinion shafts are designed to operate at the optimized rotational speed for the best efficiency.

The aerodynamic configurations include one impeller mounted on one of the pinions and two impellers mounted on the other pinion. Each pinion and impeller assembly comprises a rotor, which issupported by two tilting pad journal bearings. Two tapered-land thrust bearings absorb the residual thrust force transmitted throughtwo thrust faces on the pinion.

A shaft seal located at each impeller seals oil in the gearboxand out of the compression chamber.

PAP PLUS rotor dynamic characteristics havebeen meticulously analyzed to arrive at theultimate design that assures smooth, reliableand lasting compressor operation. Themost sophisticated state-of-the-artsoftware tools were utilized to derivethe rotor system configuration, whichwas then prototype tested andverified in the laboratory. Take noteof the following features:

• Short rotor length. Thecompact shaft seal design of the PAP PLUS permitsextremely short shaft lengths,which means that centrifugalforces are not amplified througha long lever arm.

• Rotors are supported by self-centering, horizontally-split tiltingpad journal bearings for beststability through the entire operatingrange of loads and temperatures.

• The net resulting thrust forces imposed by the helical gears and the air pressuredistribution on the impellers are analyzed over theentire operating range. Any remaining residual thrustforces are absorbed by the tapered-land thrust bearing.

• For added reliability, each PAP PLUS rotor has its own thrust bearing system to absorb thrust where it is created, rather than transmitting the thrustforces through the bull gear to a single bearing.

• During running periods, the helical gear thrust force remains relatively constant while the pressureforces on the impeller can vary with operatingconditions. Good design practice dictates thatthrust absorbing capability in both axial directions.All PAP PLUS rotors have thrust capability in eitheraxial direction via tapered-land thrust bearings.

The oil lubrication system is designed with ease of inspectionand maintenance as one of its primary goals. Therefore, all of the oil connections are positioned in the lower half of thegear case for quick and simple access to the bearings, gears, and pinions.

The oil reservoir is located within the package’s baseplate. The reservoir interior is conveniently accessible through anoversized cover. Each reservoir has fill and drain connectionsand an easy-to-view oil level gauge.

PRESSURELUBRICATIONSYSTEMLUBRICATION WITHOUTCONTAMINATION.The PAP PLUS oil lubrication system has proven its reliabilitythrough many years of successful operating experience. Thesystem is self-contained within the compressor package and isdesigned for easy access and maintenance. Every lubricationsystem is factory assembled and tested prior to shipment. ThisPAP PLUS system provides for all of the package’s needs,which include continuous oil flow to all bearings and gears, as well as the driver when required.

The oil cooler is sized to provide cooling under designand off-design conditions. The full-flow oil filter eliminatescontaminates 10 microns or larger, and its mountinglocation was selected for easy access to allow changingthe filter without draining the reservoir.

The auxiliary oil pump, with electric motor drive, operatesautomatically during start-up, shutdown, and in emergencysituations to provide additional overall package protection.

The positive-displacement main oil pump is directlydriven by the bull gear or driver shaft. The pump isoversized and will continue to provide lubrication to the system during coast-down to a safe stop.

The system includes temperature and pressure controlvalves. Sensors continuously monitor the inlet oilpressure and temperature, and provide machineryprotection. Alarm or trip functions activate in the unlikely event they are required.

The gearbox and reservoir operate at slightly aboveatmospheric pressure. Venting of the oil mist is donethrough a mist eliminator, which returns all of thecoalesced oil to the reservoir.

PAP PLUS PHILOSOPHYHistorically, FS-Elliott has provided controls designed to satisfy theneeds of the customer while also protecting the PAP PLUS. A varietyof options are available to match control effectiveness to customerrequirements.

CONSTANT PRESSUREConstant Pressure Control provides control from 0–100% of capacity.Constant Pressure Control allows energy savings to the maximumturndown point by closing the inlet guide vane or control valve toreduce capacity during low demand or low temperature.

CONSTANT PRESSURE WITH AUTOMATIC STARTConstant Pressure Control, as described above, can be packagedwith the added feature of automatic start. This is particularly useful for back-up type installations where start-up is required automatically.Manual or automatic start is selected by the operator via the HMI.

COMBINATION CONTROLCombination Control provides the user with the broadest selection of controls – automatic dual, intermittent, constant pressure and base – each of which is selected from the HMI. Automatic dual allowsthe controller to select between intermittent and constant pressure,depending on system demand, to optimize energy savings.

COMBINATION CONTROL WITH AUTOMATIC START/STOPThis option brings together the Combination Control with the addedfeature of automatic start and stop, which allows for unmannedoperation.

MODULAR CONTROL SYSTEM

PUTTING YOU IN CONTROL. The heart of FS-Elliott’s Control System is designed with the latest technology processorand memory capabilities to provide optimum performance, reliability and convenience.

The memory size ensures space for data logging and provides room for state-of-the-artoperational algorithms. Flash memory is used for critical data retention and storage ofhistorical data during unplanned power outages.

MENU-DRIVEN DISPLAYThe Control System includes a Color Graphical TouchScreen Human Machine Interface (HMI). The menu-driven display provides viewing of all operationalparameters including:

• System status • History • Setpoint values • Diagnostics and test • Mode selection • System data

SYSTEM DATA LOGGING AND PRINTOUTThe Control System reads and stores operational datathat can be accessed via the HMI at a later date. Thedata can be sent to a user’s computer systems, ordelivered as a hardcopy to an optional printer.

ADAPTIVE CONTROLThe controller automatically tunes the Control System to handle changes on a continuous basis.

PERMISSIVE AND PROTECTIVE LOGICThe Control System continually checks vital parameters,and is ready to take action when a deviation occurs,assuring safe operation.

AUTOMATIC COMPENSATION ON TEMPERATURE CHANGEThe FS-Elliott Control System provides power savingsduring off-design conditions and maintains the airflowyour system requires. The controller continually monitorstemperatures, pressures and vibration, maintainingefficient operation.

Air enters the first stage of the high efficiency finnedtube type intercooler.

The air cools as it passes over the water filled tubes with external

fins in the bundle.The straight tubes are easily cleanable

to maintain optimum performance.

The lower velocity cooled air exits the tube bundle and makes 90 degree turns. This turning and

upward flow path separates the condensed moisture from the cooled air and makes it

unnecessary to use demister pads,which are a high maintenance item.

The air travels through the large corrosion resistant epoxy coated plenum. Condensate is continuously drained through PAPPLUS’s exclusive drain valvelocated in the bottom of the intercooler’senclosure.

The air exits the intercooler and flows into the inlet ducting for the

next stage. The compression process continues through

the next impeller section.

INTERCOOLER OPERATIOON

Why are easily cleanable intercooler tubes important? Because anycompressor’s performance (and energy consumption) depends onthe effectiveness of its intercoolers. The intercooler effectiveness islargely dependent on the absence of mineral scale formation on thetransfer surfaces of the heat exchanger. Fouling reduces the com-pressor’s performance by reducing the heat exchanger’s ability totransfer heat and resulting in a lower discharge pressure. This effectis demonstrated in the performance curve. Cleaning will restore theheat transfer efficiency and the rated discharge pressure.

The compact, highly efficient PAP PLUS heat exchangers are the result of decades of design expertise and actual operating experience.

What are the characteristics of an ideal heat exchanger?

Easily accessible bolting facil itates theremoval of the gear case cover.

Gear case cover l ifts off easily, exposinggears, bearings, and seals – withoutremoving any other components.

The bearing top half can be taken off afterremoving two screws. The bottom half ofthe bearing can be rolled out and removedfrom the casing for inspection. The two-piece seal assembly can be removed bysliding it into the bearing cavity area; then follow the same procedure that was uti l ized for removing the bearing.

MAINTENANCE

MINIMAL MAINTENANCE. MAXIMUM SIMPLICITY. Centrifugal air compressors are popular because they operatereliably for long periods of time with minimal maintenance. This is made possible by a combination of features:

• Inherently low vibration• No rubbing or direct wearing parts• Optimum clearances between rotating and stationary parts• No oscillating load• Integrated engineering package design approach

The PAP PLUS compressor package design not only includes all of these features but also provides for easy access to criticalcomponents – thus simplifying and encouraging good preventativemaintenance practices. PAP PLUS compressor constructionpermits fast, efficient inspection and maintenance during off hoursand at scheduled intervals. Unexpected shutdowns and productioninterruptions are virtually eliminated. All scheduled maintenancework can be performed by your plant personnel, or FS-Elliott canprovide a maintenance plan to fit your specific needs.

The gearing, intercoolers, aerodynamic parts, lubrication system and Control System are all independently accessible. Maintenance of any one of these items does not require the disassembly of othercomponents or the exchange of large assemblies. Inspection andmaintenance of the bearings and seals is another example of thePAP PLUS Ease-Of-Maintainability philosophy. There is no need todisassemble intercoolers or impellers/diffusers, or interstage pipingand casings, or to disconnect the air or cooling water piping. Thephotos show that by simply lifting the cover, these components aretotally accessible.

A complete maintenance operation, including removing the gearcase cover, inspecting gears, bearings and seals, and reassemblycan be accomplished within 3–8 hours, depending on the specific site situation. This procedure can be done without disturbingimpellers, diffusers, air or water piping, or other components. Unlike others compressors, the unique PAP PLUS horizontal-split design was meticulously conceived to provide quick and easy local maintenance. There is no need to send components back to the factory. Compare this time-efficient procedure withsome other compressor designs that require days to perform thesame tasks.

The PAP PLUS intercooler tube bundles are a straight-through design with water in the tubes. The tubes areeasily accessible without disturbing other components.This straight-through heat-exchanger design withexternal fins can be maintained at high efficiency withfast and simple cleaning (by rodding). Compare thisquick and low-cost procedure versus the time andexpense needed for chemical cleaning an intercoolerdesigned with water on the outside of the tubes.

This Engineered Air compressor package is part of amajor petrochemical plant capacity expansion project in Eastern Canada. The 2,760 CFM (4,690 m3 / hr) isuti l ized in the production of ethylene.

Installed in an Asian oil refinery, this Engineered Air system is uti l ized in the production of CleanFuels. The compressor package inlet air f low is2,585 CFM (4,390 m3 / hr). The end product for this refinery upgrade project is unleaded gasoline.

This Engineered Air, 2,670 CFM (4,540 m3 / hr)system was designed for a Middle East Oil refinery.This air package design was based on API 672 pluscomprehensive EPC and End User specifications.This compression unit is applied for the productionof unleaded / low sulfur gasoline.
