Rockwell Automation understands that you mayhave very diverse batch processing needs: simple, single vessel, single product manufacturing to complexmulti-path, multi-vessel, multi-product manufacturing;or any combination of these. Each need requires adifferent recipe and process management andcontrol approach.

Do you…?• Produce the same product, the same way, on thesame equipment?– If so, then you need a solution optimizedfor fixed sequences, fixed formulation, andsimple equipment control

• Produce several products, generally the same waywhere the only attributes that change are equipment, materials, quantities, or set points?– If so, then you need a solution optimized for fixedsequences, flexible formulation, and simpleequipment control

• Produce several products in many differentways, requiring different equipment, steps, materials, quantities, and set-points?– If so, then you need a solution optimizedfor flexible sequences, flexibleformulations, multiple unit coordination

• Produce several products in many differentways on a variety of equipment where thesystem must optimize equipment selectionto meet daily manufacturing demands?– If so, then you need a solution optimized forflexible sequences, flexible formulation, multipleunit and networked pathway coordination

Once your processing needs are understood, you have theflexibility to choose your solution approach. For someapplications a simple, controller-based solution may be bestsuited to meet your needs. For other applications, you maychoose a server-based supervisory system to address thedynamic nature of batch production.

DEMANDING BUSINESSAND PRODUCTION ENVIRONMENTS

A complete batch management solution requires more thanrecipe and process management and control. Batch manufacturingneeds to consider and address other business and productionfunctions as well. These include:

• Process monitoring and control– Can you manage the process through the system?– Who needs to see and/or control the process, fromwhere, when, and how?

• Manufacturing operations– How do you connect manufacturing operations tooptimize production?

– How do you reduce costs, improve quality, and provideflexible manufacturing through the use of automation?

• Business and supply chain integration– How do you adapt to changes in raw material supply(properties, quality, and availability)? Am I makingthis product at the most effective cost?

– How do you connect enterprise functions to plantfloor control?

• Information, analysis, and reporting– What information do you need to collect and how doyou get it, when you need it, where you need it?

– How can you use information to improve your process?• Regulation, standards, and best practices– How does your automation system leverage standardsand best practices and comply with regulation?

– Do you apply engineering standards: ISA-88, ISA-95,modular programming, others?

– Which apply to you: validation, 21CFR Part 11,Bio-terrorism act, HACCP, GAMP, CAPA, others?

• Security, availability, and data integrity– Are you confident that system access is controlledand secure?

– Is the system information accurate and reliable?• Maintenance, support, and training– Do your operators have the skills to manage theprocess and make quality product?

– Can you operate and maintain the system yourself ?– How will users learn the system?

Understanding both process complexity and business andproduction functions is critical to defining the right solution tomeet your needs. Often, business and production requirementscause you to carefully evaluate automation decisions, search forbetter ways to address problems, and simply ask the question,“Am I doing what is best for my business?”

Don’t purchase more than you need nor implement less thanyou require. Install a platform that can be enhanced as yourbusiness grows. PlantPAx solutions allow you to efficiently andeconomically implement a complete batch managementsolution to meet your diverse batch needs.

Page 8: Batch Management and Control€¦ · Automating the milk-preparation process with the PlantPAx batch solution gave Canbra the ability to minimize production bottlenecks, increase

Rockwell Automation understands that quality, delivery and, most of all, responsiveness can be your competitive advantage.A PlantPAx system enables you to develop batch controlapplications and provide a flexible production environmentthrough any combination of the following activities:

• Recipe Management

• Production Planning & Scheduling

• Production Information Management

• Process Management

• Unit Supervision & Process Control

• Material Inventory Management

• Regulatory Reporting and Process Validation

• Modeling, Simulation, and Control

Recipe ManagementThe recipe management functionality of the RockwellAutomation system provides different approaches to your variedrecipe and process management and control needs. For thoseapplications where the same product is made the same way on thesame equipment, flexibility may not be a primary concern. Noproblem. Simply code the product sequence and formula valuesinto the controller and begin production as quickly as possible.

For those multi-product needs, where only changes to materialformulations, process measurement tolerances, or batch scalingoccur, implement parameter management functionality. Thisgives you the level of formula flexibility you need and keepssimple controller-based sequencing in place, gives operatorscontrol of new batches, and provides formulators with easyrecipe definitions.

If your processing needs include many products, produced inmany different ways, on several different pieces of equipment, then flexible recipe management is of high importance.Implementing a comprehensive recipe management solution

allows you to develop recipes and processes independent of yourproduction equipment. You can easily manage multiple productdefinitions, modify recipe formulations and sequences, anddefine which equipment your batches can use, without requiringengineering or automation system changes. Throughout thisprocess, the system will provide change management, tracking, and revision control.

Additionally, by separating recipe management from controllerprogramming, it is no longer necessary to reveal recipes andformulations to integrators and OEMs. They can provide theequipment control and process capability; you can apply theformulation and sequencing know-how to make the finalproduct. This puts you in control of your intellectual property.

Production Information ManagementTo better understand and improve your process, youneed information about batch activity and quality, the materials used and the procedures executedto make the product, and the process conditions

that existed while the product was being made.Batch management solutions from RockwellAutomation provide process and batch datacollection, production tracking, comprehensivereporting, and data analysis capability forbatch applications.

The process history function continuously monitorsand records process measurements, field equipmentstatus, and operator actions. The batch historyfunction monitors production operations, collectsrelevant data, and constructs an historicalrepresentation of automated and manual operationswhich occurred during batch production. All of thisinformation is collected in the context of a batchso that a complete picture of the process can bereviewed or analyzed in more detail.

Comprehensive batch reporting provides you withdynamic batch summary, batch detail, material usage, and track and trace informational reports. Yourproduction and management organizations canreview detail from a single batch or compare theresults of multiple batches together. In addition, users can gain a better understanding of materialusage, batch sequence timing, and the occurrencesof exceptions and variations. Your quality andoperations organizations can use material genealogyinformation to resolve material issues or meet trackand trace requirements. If a batch or material issueis identified, they can use lot tracking information

to determine which raw materials were used in a given batch ordetermine all the batches that a specific raw material went into.

Integrated batch data analysis capability allows you to answerthe complex production questions that arise each day. Thisfunction allows the user to compare current batches againstpreviously identified “golden batch” characteristics or comparemultiple batches across the enterprise. It provides the means todo batch step, cycle time, or process trend data (temperature, flow, etc) analysis with options to baseline the start of each step.By leveraging the power of integrated batch data analysis, you gain a better understanding of the process and howbatches were produced.

Information-enabled batch management solutions fromRockwell Automation address your information management, analysis, and reporting needs while ensuring security, availability, and data integrity.

Process ManagementProcess management functionality can improve processflexibility and help meet the challenges of diverse processingrequirements. It can assist with choosing the best equipmentfor particular batch requirements and easily manage batchesacross multiple pieces of equipment or multiple lines. Evenwhen many pieces of equipment are involved, you can dynamicallyallocate and reassign equipment and processes to maintaineffective control of product and better manage your resources. When needed, equipment selection rules can be embeddedwithin the product recipe, to make intelligent resourceallocation decisions at runtime.

In addition to physical resource optimization, you can reducedelays in your batch processing caused by manual interventionBy combining manual and automated steps into a singleproduction recipe, the system will notify the operator whenmanual action is required and track the operator’s response. It is also possible to integrate manual SOP’s, documentation,or graphics of the process into the working procedure. Give theoperator the information and tools needed to be more efficient.

It’s this flexibility, coupled with procedural rigor, that allows youto address all of your batch processing needs while maintainingcomplete records of activity.

Unit Supervision & Process ControlDepending on the complexity or the production process, the equipment and materials needed, or the informationrequirements of the application, you may choose batchcapabilities within the controller or leverage the powerof a PC-based batch management system. You decidewhere supervisory control resides and the level ofsequence/formulation sophistication you desire.

Regardless of your supervisory control choice, PlantPAxtechnology allows you to develop a process solution based onindustry standards and common implementationmethodologies. It’s this approach that promotes quickerdevelopment, application re-use, consistent troubleshooting, and lower total cost of ownership.

Material Inventory ManagementMaterial inventory management functionality helps you managein-process inventories, improving production asset managementand operational productivity. You can coordinate your materialhandling and batch operations to locate, dispatch and transfermaterials, more efficiently. The system closely controls materialusage, eliminating unnecessary batch adjustments, or deliberatelyunder sizing the batch to allow you to adjust materials.

When integrated into the system, material receipt, amount andlocation of available inventory materials, release-to-productionstatus, and quarantine information become part of yourautomation and production management information. Thematerial management functionality tracks information andgenerates reports related to specific materials supplied to,consumed by, or produced within your plant.

These capabilities reduce overall batch processing time, improveproduct consistency, improve productivity, and provide theinformation you need to document the process.

Security levels can be customized tomeet the most demanding requirements, such as the U.S. Foodand Drug Administration (FDA) Good Manufacturing Practice(GMP) regulations.

Solutions can include configurable electronic signature templatesthat represent a signature and its associated data, such as signofflevel, measurement or data entry tolerances, comments, securityrequirements, and date and time stamps. Up to three signaturescan be required for verification of runtime batch events. Allsignatures are stored in the event journal and are non-editable,fully supporting 21 CFR Part 11 compliance.

If you have demanding regulatory compliance or process validationrequirements, you can depend on PlantPAx batch managementsolutions to meet these needs.

Modeling, Simulation and ControlThe PlantPAx batch solution allows recipes to be tested againstplant configurations without running them in the plant. It canbe configured to match your specific project and/orprocess-connected devices. An entire batch procedure canbe simulated, offline, to verify sequential and procedural details, before the recipe is released to production. Simulation supportscutover of one phase at a time, speeding the debugging processas startup approaches.

Modeling production can significantly improve plant floorperformance by answering the many what-if scenarios you faceeach day. PlantPAx provides the tools you need to performdiscreet event simulation modeling. The modeling results allowyou to reduce scrap and downtime, predict the effect of largefacility changes before committing to expensive physicalchanges, and anticipate resource needs and reduce bottlenecksfrom lack of proper asset utilization.

Advanced process control, including model predictive controland fuzzy control, can be integrated into both the simulated andon-line process system. Gain better control of the process, increaseefficiencies, and improve yields. Enable yourself to continuouslyoptimize and improve your production performance.

This is all possible through an integrated batch managementsolution from Rockwell Automation - PlantPAx.
