Durability

Durability is the ability of concrete to resist weathering action, chemical attack, and abrasion

while maintaining its desired engineering properties. Different concretes require different

degrees of durability depending on the exposure environment and the properties desired.

Concrete ingredients, the proportioning, performance, placing and curing practices, and the

service environment determine the ultimate durability and life of the concrete.

The use of PUDLO CWP causes the reduction of the ingress of water within concrete through

flow under pressure as well as absorption.

The impermeability (waterproofing) is the single most important performance

characteristic with respect to preventing the ingress of the aggressive

substances within the concrete, and thus the biggest influence on long term

durability.

The benefits of using PUDLO CWP modified concrete thereof are discussed in more detail

below.

Permeability

Permeability is a flow property of concrete which quantitatively characterises the ease by

which a fluid will pass through it, under a pressure differential.

Capillary pore size and pore interconnections are important factors affecting permeability of

concrete. Pudlo modified durable concrete exhibits reduced capillary pore size and increase

the tortuosity of pore networks by densifying the microstructure and physically blocking the

pores to reduce the movement of moisture due to hydrostatic pressure.

The reduction in permeability and the associated decrease in the rate of the ingress of the

aggressive substances within concrete is one of the most important attributes in relation to

enhancement of the durability of concrete (Hewlett, 1998).

Absorption

Absorption is a process by which concrete takes in water by capillary action. Factors

affecting absorption are moisture gradient, capillary pore size and pore interconnection.

The hydrophobic properties of Pudlo significantly reduce the capillary suction. Thus modified

by the addition of Pudlo has very low water absorption values. -

Diffusion & Chloride Induced Corrosion

Diffusion and Chloride Induced Corrosion is a process by which water, vapour gas or ions

can pass through concrete under the action of a concentration gradient. This, in the case of

for example chloride ions can cause corrosion of the reinforcing steel.

Pudlo modified durable concrete effectively protects the steel reinforcement from corrosion

induced by both chloride ingression and carbonation process by reducing the diffusion rate

of the aggressive substances by modifying the pore structure of the hardened concrete.

Sulphate Attack

Sulphate attack is characterised by the chemical reaction between sulphate ions from the

ground water with aluminate and calcium component of hardened Portland cement. The

reaction leads to the formation of expansive gypsum and ettringite. This causes expansion

leading to cracking, allows further ingress of sulphate and accelerates the degradation

process.

By reducing the permeation properties, Pudlo makes concrete water resistant, therefore

Pudlo treated concrete is more resistant to sulphate attack.

Pudlo to provide durability

The unique properties of Pudlo densify the cement paste by reducing the porosity and pore

sizes. This enhanced microstructure reduces the permeability and diffusion properties of

Pudlo modified concrete making into a high performance and durable concrete. It also

significantly reduces the absorption of concrete by providing hydrophobic lining in any

remaining micro pore walls, thus reducing capillary suction of pores.

By reducing the permeability, absorption and diffusion into concrete, Pudlo CWP makes the

concrete considerably more water resistant with a fivefold reduction in permeability relative

to the control concrete. Such attributes are key factors for minimising steel corrosion,

providing greater chloride and sulphate resistance and thus a more durable concrete and

resistance against other physical and chemical attack.

PUDLO to enhance compressive strength

Beside enhancing durability and water tightness of concrete, PUDLO CWP improves the

compressive strength of concrete significantly. Unlike other hydrophobic waterproofing

admixture where concrete normally lose compressive strength, the densified microstructure

of PUDLO modified concrete enhances its mechanical properties including compressive

strengths providing ease of mind to concrete producers and contractors alike. This additional

improvement of strengths eliminate any needs of the addition of extra cement which may

require for other type of admixtures.

PUDLO to assist on slump and workability retention

One of the unique properties of PUDLO modified durable concrete is to help prolonging the

retention of slump which is extremely useful in extreme hot weather concreting condition in

the Middle East. This unique characteristics help both ready-mix concrete producers and

contractors to produce, deliver, place and consolidate concrete with right consistency

resulting into well compacted, homogeneous concrete matrix, a key requirement for durable

structure. As Pudlo modified concrete generally do not experience rapid loss of slump,

therefore the quality of delivered concrete remains assured as the risks of any deliberate

attempt to add unauthorized water are eliminated.

PUDLO to produce stable dense microstructure

PUDLO CWP produces additional hydrates and physically fills the interstitial spaces between

cement particles and capillary pores providing a dense microstructure. PUDLO produces the

first and final defence against any ingress of water which often carries dissolved salts to

attack hydrates and initiate steel corrosion. Pudlo CWP does not leach out under extreme

hydrostatic pressure as it has already been reacted to form stable hydrate structures. Pudlo

CWP is the best performing admixture on the market.

This Agrément Certificate Product Sheet(1) relates to Pudlo CWP (Cement Waterproofing Powder), a hydrophobic, pore-blocking admixture for use in concrete mixes or cementitious render to provide watertight concrete or render. The product is suitable for basements, roofs, swimming pools, tunnels and culverts without the requirement for additional applied protection.(1) Hereinafter referred to as ‘Certificate’.

Technical Specification

1 Description1.1 Pudlo CWP (Cement Waterproofing Powder) is a powder admixture which, when incorporated into concrete or render, enhances the water resistance and durability of the hardened product. The product does not contain Portland cement.

1.2 Pudlo Self-Compacting Admixture (SC) is a blend of Pudlo CWP and a superplasticising admixture, used to produce watertight flowing concrete. The self-compacting characteristic of the resultant concrete has not been assessed by the BBA and is outside the scope of this Certificate.

2 Manufacture2.1 The product is manufactured by a blending process.

2.2 As part of the assessment and ongoing surveillance of product quality, the BBA has:• agreed with the manufacturer the quality control procedures and product testing to be undertaken• assessed and agreed the quality control operated over batches of incoming materials• monitored the production process and verified that it is in accordance with the documented process• evaluated the process for management of nonconformities• checked that equipment has been properly tested and calibrated• undertaken to carry out the above measures on a regular basis through a surveillance process, to verify that the

specifications and quality control operated by the manufacturer are being maintained.

2.3 The management system of David Ball Group plc has been assessed and registered as meeting the requirements of BS EN ISO 9001 : 2008 by National Quality Assurance Ltd (Certificate 2899).

3 Delivery and site handling3.1 The product is packaged either in tubs weighing 1 kg, bags weighing 2 kg, 8 kg or 25 kg, or bulk bags weighing 1 tonne.

3.2 Each package bears the batch number and weight, and CE marking.

3.3 The product must be stored in sealed containers in a dry environment and protected from rain or other sources of moisture.

3.4 The product is classified as ‘irritant’ under The Chemicals (Hazard Information and Packaging for Supply) Regulations 2009 (CHIP4)/Classification, Labelling and Packaging of Substances and Mixtures (CLP Regulation) 2009.

3.5 When handling the product, the normal health and safety procedures associated with cementitious materials should be observed.

Assessment and Technical Investigations

The following is a summary of the assessment and technical investigations carried out on Pudlo CWP (Cement Waterproofing Powder).

Design Considerations

4 Use4.1 Pudlo CWP (Cement Waterproofing Powder) is satisfactory for use in concrete mixes at an addition rate of 2% by weight of cement, to provide watertight concrete for basements, roofs, swimming pools, tunnels and culverts without the requirement for additional applied protection. It is also used at an addition rate of 3% by weight of cement for sand/cement renders.

4.2 The effect of Pudlo CWP (Cement Waterproofing Powder) on the properties of concrete designed to the mix specification is given in Table 1.

4.3 Concrete containing the product should be designed in accordance with BS EN 206-1 : 2000 and BS 8500-2 : 2006 for use as all normal types, including precast, pre-stressed, post-tensioned, ready-mixed, reinforced, slip-formed, sprayed and pumped concretes.

4.4 The product is compatible with cement blends containing pulverized-fuel ash, ground granulated blastfurnace slag and silica fume blends as defined in BS EN 197-1 : 2011.

4.5 The use of the product with an air-entraining agent is not covered by this Certificate.

4.6 The product is not intended for use with gypsum-based plasters.

4.7 The product is suitable for use in contact with potable water and has been approved by the Water Regulations Advisory Scheme for this purpose.

5 Practicability of installation Concrete mixes containing the product can be placed, compacted and cured by operatives with experience of using conventional concreting methods and equipment.

6 Water penetration and absorption6.1 Concrete containing the product has greater resistance to water penetration and water absorption than an equivalent plain concrete.

6.2 Tests conducted on a concrete containing the product at an addition rate of 2% by weight of cement or cementitious binder showed a water permeability(1) of 0.64 x 10–15 m·s–1 compared with 3.2 x 10–15 m·s–1 for the control concrete.

6.3 Tests conducted on a concrete containing the product at an addition rate of 2% by weight of cement or cementitious binder showed a capillary absorption(1) of 16% by mass of the control concrete at 7 days and 31% by mass of the control concrete at 90 days.(1) The specific effect of the product on these properties for a particular mix and site conditions should be evaluated through site trial prior to use.

7 Water vapour permeability7.1 Concrete containing the product has a lower permeability to water vapour than an equivalent plain concrete.

7.2 Tests conducted on concrete containing the product at an addition rate of 2% by weight of cement or cementitious binder showed a water vapour permeability(1) of 490 x 10–12 g·m (N·s)–1 compared with 790 x 10–12 g·m (N·s)–1 for the control concrete.

7.3 Concrete made with a high water/cement ratio can have a water vapour permeability greater than 3000 by 10–12 g·m (N·s)–1. The permeability of concrete is strongly dependent on the exact mix design and the figures given in section 7.2 indicate the levels that can be obtained using the product.(1) The specific effect of the product on these properties for a particular mix and site conditions should be evaluated through site trial prior to use.

7.4 The appropriate thickness for concrete with a specific permeability to achieve a water vapour resistance of 200 MN·s·g–1 or 550 MN·s·g–1(1) (suitable for BS 8102 : 2009, Grade 3) is given by:

for 550 MN·s·g–1, t = 0.55 x 1012 x p

where t = concrete thickness in mm and p = water vapour permeability in g·m(N·s)–1 (from BS 3177 : 1959 test).(1) This figure may be used where a high resistance to water vapour is required.

8 Reinforcement protection8.1 The high level of alkalinity required to prevent corrosion of the reinforcement (pH>13) will not be adversely affected by the incorporation of the product into concrete.

8.2 Corrosion of reinforcement is normally caused by the ingress of chloride to the steel or by the reduction in alkalinity of the concrete by the diffusion of carbon dioxide. The reduced permeability of concrete containing the product will slow down diffusion of aggressive agents into the concrete and so provide improved protection against reinforcement corrosion.

9 Mechanical properties9.1 The compressive strength of concrete containing the product is higher than that of an equivalent plain concrete with the same consistency.

9.2 The flexural strength of concrete containing the product is similar to that of an equivalent plain concrete.

9.3 The static modulus of elasticity of concrete containing the product is similar to that of an equivalent plain concrete.

9.4 The use of the product in sand/cement renders will not affect the strength, stability or impact resistance of the hardened material.

9.5 The effect of the product on the mechanical properties of concrete designed to the mix specification given in Table 1 is shown in Table 2.

10 Drying shrinkage and wetting expansion10.1 The drying shrinkage and wetting expansion of concrete containing the product is reduced compared with that of an equivalent plain concrete.

10.2 The effect of the product on the shrinkage and expansion properties of concrete designed to the mix specification given in Table 1 is shown in Table 3.

11 Setting characteristics11.1 The setting time of concrete or render mixes containing the product will be similar to equivalent plain concrete or render. The setting time will depend on the concrete mix design used and the ambient temperature during placing and curing.

12 Carbonation resistanceConcrete containing the product has greater resistance to carbon dioxide diffusion than an equivalent plain concrete.

13 Frost resistanceConcrete containing the product will not have a detrimental effect on the freeze/thaw resistance of the hardened concrete.

14 Sulfate resistanceThe lower permeability of the concrete containing the product will reduce the ingress of sulfates. However, if sulfate-resistant concrete is required, the advice of the Certificate holder should be sought.

15 Alkali silica reaction (ASR)15.1 Concrete containing the product should be designed in accordance with BS EN 206-1 : 2000, section 5.2.3.4, and BS 8500-2 : 2006, section 5.2.

15.2 The sodium oxide equivalent of the product when measured in accordance with BS EN 480-12 : 1998 was 1.76% by mass of admixture. This figure should be used when calculating the contribution of the product to the total alkali content of a given concrete mix. In turn, this can be used to assess the susceptibility of that concrete to alkali-silica reaction; for example, based on a cement content of 350 kg·m–3 the product will contribute 123 g per cubic metre of concrete.

16 Resistance to leachingUse of the product will reduce the leaching of lime from the hydrated cement in the concrete.

17 MaintenanceFor a specific installation, the maintenance regime should be considered to ensure that the required design life of the concrete is achieved.

18 Durability18.1 Under normal conditions of service, concrete containing the product is more durable than an equivalent plain concrete owing to its reduced permeability.

18.2 Where exposure to aggressive soil conditions or chemicals is anticipated, a full assessment of the site should be made. In these situations the Certificate holder should be consulted on the suitability of the concrete.

Installation

19 General19.1 When used in concrete mixes and render, Pudlo CWP (Cement Waterproofing Powder) enhances durability and improves protection against reinforcement corrosion by providing a hydrophobic, pore-blocking action, which protects the resulting concrete against water ingress via absorption and hydrostatic pressure.

19.2 The use of the product will produce a concrete or render with the following properties relative to a control:• reduced porosity • reduced permeability• increased water resistance • increased corrosion resistance.

19.3 The product has no known detrimental effect on the properties of the concrete or render.

19.4 Structures built incorporating the product should be designed to the relevant sections of BS 8007 : 1987, BS 8102 : 2009, BS 8110-1 : 1997, BS EN 1992-1-1 : 2004, BS EN 1992-1-2 : 2004, BS EN 1992-3 : 2006 and their respective UK National Annexes.

19.5 Concrete mixes containing the product are suitable for Type B constructions as defined in BS 8102 : 2009, and can meet the requirements for all grades defined in Table 2 of this Standard. For Grade 3 (where control of water vapour is required), it will be necessary to provide a mix with a sufficiently low vapour permeability in combination with an adequate section thickness (see sections 7.2 and 7.3). The use of suitable ventilation, dehumidification or air conditioning, appropriate to the intended use, must also be considered.

19.6 Basements for dwellings should be designed in accordance with the guidance given in the Approved Document Basements for dwellings, published by the British Cement Association, Document No. 48.062.

19.7 Rendering should be carried out in accordance with BS EN 13914-1 : 2005, the Certificate holder’s instructions and this Certificate.

20 Mix design20.1 Concrete containing the product must only be supplied as ready-mixed concrete from ready-mixed concrete companies accredited by QSRMC or equivalent schemes. Concrete must be prepared in accordance with the Certificate holder’s instructions and this Certificate.

20.2 The concrete must have a minimum cement or cementitious binder content of 350 kg·m–3 and be batched with a maximum water/cement ratio of 0.4. Further details of suitable mixes can be obtained from the Certificate holder or their approved representatives.

20.3 Once the fresh concrete is mixed, further materials must not be added.

20.4 The workability of concrete can be adjusted using a suitable(1) water reducing or superplasticising admixture complying with BS EN 934-2 : 2009, Tables 3.1 and 3.2, to ensure the maximum water/cement ratio given in section 20.2 of this Certificate is not exceeded. Specific admixtures have not been considered and are outside the scope of this Certificate. (1) The Certificate holder’s advice should be sought regarding the suitability and compatibility of water-reducing or superplasticising admixtures.

Admixtures should be evaluated before use and site trials should be carried out to establish the appropriate dose required.

20.5 A water-reducing/superplasticising admixture is not used for renders.

21 Mixing21.1 The product is added at the correct dose (see section 4.1) and pre-mixed with dry concrete or render constituents.

21.2 When a superplasticiser is required, it must be added in accordance with the admixture supplier’s recommendations.

21.3 The resulting concrete is mixed in accordance with the Certificate holder’s instructions to ensure even distribution of the product throughout the concrete.

22 Placing22.1 Concrete mixes containing the product are placed in the same way as normal concrete, in accordance with BS 8000-2.2 : 1990, BS EN 13670 : 2009, the Certificate holder’s health and safety guidance and the normal routine precautions for handling concrete.

22.2 Concrete mixes containing the product should only be placed at temperatures of 5°C and rising. At temperatures below this, the concrete mixes containing the product can be placed in accordance with the Certificate holder’s instructions and BS 8110-1:1997, clause 6.2.4 Concreting in cold weather.

22.3 Concrete mixes containing the product should be fully compacted.

23 CuringThe concrete must be cured strictly in accordance with BS 8110-1 : 1997, BS EN 13670 : 2009, BS EN 1992-1-1 : 2004, its UK National Annex and the Certificate holder’s recommendations (where site specific information exists).

24 Joints24.1 Joints must be designed with waterstops as recommended in BS 8102 : 2009, to maintain the watertightness of the whole structure. The advice of the Certificate holder should be sought on particular applications.

24.2 Penetrations of the concrete, such as pipe entries or formwork ties, must also be securely sealed to maintain watertightness. The Certificate holder can advise on suitable systems.

25 FinishesWhen water-based products are used to coat the hardened concrete, a primer may be required. For specific cases, advice should be sought from the Certificate holder.

DOSAGE AND MIXING INSTRUCTIONS

The optimum dosage of PUDLO Cement Waterproofing Powder to meet specific requirements should always be

determined by trials using materials and conditions that will be experienced in use.

As a guide, normal dosages of PUDLO Cement Waterproofing Powder should be in the range 2 – 3% by weight of

cement. For example, 1kg PUDLO CWP per 50kg of cement.

To obtain maximum benefit it is recommended that the water cement

ratio should not exceed 0.40.

With the correct dosage of PUDLO Cement Waterproofing Powder

determined, the required amount should be added to the mix,

preferably with or immediately after cement addition.

The concrete or mortar produced must be thoroughly mixed until

homogeneous.

APPLICATION AND USE

It is essential that good concreting practice is performed and maintained at every stage of the application process.

Concrete modified with PUDLO powder should be placed without segregation, fully compacted and correctly cured

in accordance with up to date industry guidelines. Failure to adhere to guidelines and methods of good concrete

practice can cause segregation and under compaction and may result in moisture or water ingress.

PACKAGING AND SHELF LIFE

PUDLO Cement Waterproofing Powder is packaged in 1kg or 8kg bags or 25kg tubs. Bulk options are available,

please contact us for details. The powder has an indefinite shelf life subject to storage in good dry conditions.

General protective and hygienic measures: Keep away from foodstuffs, beverages and food. Instantly remove any

Dr Abu Saleh – General Manager Dr Abu Saleh is a concrete technologist with 21 years of techno-commercial experience in concrete and construction industries in the Middle East, Asia and

Europe. Civil Engineer by training, he has obtained his PhD from the University of Bath UK on low carbon concrete for the Gulf region. He has also an MSc with

distinction in Concrete Design and Environment from the University of Dundee,

UK.

Dr Abu Saleh is a Corporate Member of the Institute of Concrete Technology, UK. Worked with different multinational companies like BASF, Fosroc and Elkem, he is now playing a

vital role as the General Manager of Pudlo Middle East Building Materials L.L.C to promote durable and

watertight concrete throughout the region

Dr Martin Liska – Research and Development Manager

Martin’s career in cement technology started with his PhD at the Department of Engineering at the University of Cambridge, where he studied the fundamental

properties of reactive magnesia cements. He then continued as a post-doctoral Research Associate at the same institution, focusing on the use of a range of

conventional and novel binders in geotechnical and geoenvironmental applications.

Martin joined David Ball Group as a Research and Development Manager in 2011. His primary role within the group is to develop further generations of existing products as well as new

ones; addressing engineering performance, economics and sustainability criteria. He also provides technical support to our commercial department.

Martin is the author/co-author of 13 journal papers, 11 conference papers and 4 patents (lists available

on request). He is a graduate member of the Institution of Civil Engineers, and both associate member and member of the Technical & Education Committee at the Institute of Concrete Technology.

Professor Peter Hewlett – Director of Research and Development

A Chartered Chemist by qualification and a Chartered Scientist, Peter has been involved in materials research within the construction industry for 50 years,

specialising in concrete, geotechnical materials and advanced adhesives. He was awarded an honorary Doctor of Laws degree for his work on admixtures and

concrete durability at the University of Dundee, where he is also a visiting

Industrial Professor in the Division of Civil Engineering.

Peter is regarded as a global figure in construction materials, with several hundred publications and patents to his name. In 2006 he was awarded the U.K. Concrete Society Gold Medal, and in 2000 was

given the Polish honour “Officer’s Cross of Merits” for excellence in Science and Technical Cooperation.

He is a three times President of the U.K. Concrete Society, and Past President of the European Union

Alan Sleigh – Commercial Manager Alan joined David Ball Group as technical manager in 2009, where he soon moved into the role of commercial manager. He is responsible for the technical and commercial sides of all products within the PUDLO range. Alan’s experience spans over 20 years in the concrete industry having previously worked in a commercial role within ARC (now part of Hanson) and more recently with Tarmac as Special Products Manager.

Outside of the office, Alan is Regional Chairman of the Concrete Society, and regularly delivers presentations about such issues as watertight projects or high performance concrete solutions.

Oliver Minett– Procurement Director Oliver began his career with David Ball Group in 1997 as a factory charge-hand. He progressed through a series of roles including Factory Manager, Production Executive and Production Manager before January 2005, when he became a Director of the Board. Since then, his position has evolved into the current title of Procurement Director. In this role, Oliver is responsible for the integration of sustainable procurement into our company working practices. He oversees the sourcing of equipment and materials as well as international export and importing of products. Furthermore, Oliver is head of the Specialist Sands division of David Ball Group and involved

in product development. He oversaw the planning and execution of the company’s transition from offices in Bar Hill to its new site in Bourn – which involved managing stock on both sites – without any disruption.

Oliver has an FdA Diploma in Management from Anglia Ruskin University and a BA Hons in

Management. He is also IOSH qualified for managing safely.

Birds mouth shutter must be fixed between

each cast in sleeve for good compaction of

concrete. Once Shutter is removed break off

concrete so it runs flush with wall and make

good

PUDLO waterproofs Yas Island Abu Dhabi premier hotel The Yas Marina Viceroy Hotel is the perfect combination of style and function. The construction of this iconic five star hotel straddles Abu Dhabi’s Formula 1 racetrack and is cloaked with an illuminated ‘gridshell’ to provide energy efficiency and create a striking landmark. The development is a five star signature hotel built alongside and over the Yas Marina Racing Circuit, developed by Aldar, designed by New York's Asymptote and built by Al Futtaim Carillion LLC with the support of more than 70 specialist subcontractors from around the world.

The jewel-like design includes the gridshell as an atmospheric-like veil over the two towers and a link bridge that passes above the Formula 1 track. The breathtaking architecture 'performs' as both an environmentally responsive solution and a visual spectacle and event. The gridshell contains 5,096 individually sized panes of glass and 2,100 tonnes of support steel. The 5,389 custom-made LED lights can be programmed to provide stunning illumination & optical effects. Over 15,000m3 PUDLO modified waterproof concrete has been used in the pile-caps, basement raft, retaining walls, tie-beams, bridge columns, slabs, tunnel base and tunnel walls of both Tower A & Tower B. PUDLO was also used in the basement car park water tanks. The project was completed in just 89 weeks; working 7 days a week and 24 hours a day. The total floor area is 105,000m2, delivered through a frame of 68,000 m3 of concrete, with 17,500 tonnes of reinforcement used in the concrete frame.

World’s longest serving water-proofing admixture completes concrete formula for world class Dubai Fountain When Emaar unveiled the Dubai Fountain, it had created yet another visually dynamic feat of engineering to enrich Dubai’s iconic landscape. The world's tallest performing fountain, it is a dazzling fusion of water, light and music designed by California-based WET, the creators of the Fountains of Bellagio in Las Vegas. Powerful mechanisms shoot jets as high as 500 ft (150 metres), equivalent to a 50-storey building, keeping 22,000 gallons of water airborne at any one time. Over 6,600 lights and 50 colour projectors create a palette of over 1,000 different light displays synchronized with classical, Arabic and world music. Set on the 30-acre Burj Khalifa Lake in downtown Dubai, the fountain sits alongside Burj Khalifa, the world's tallest building, and The Dubai Mall, one of the world's largest shopping and entertainment destinations.

Like its illustrious neighbours, the fountain is the product of world class engineering and the spirit of innovation and excellence which have made Dubai one of the world’s leading tourism destinations. An important part of the technical achievement that sustains the fountain’s dazzling displays, day after day, is hidden well below the water. Structurally, Dubai’s masterpiece consists of five circular fountains and two arcs contained by a 275 m (900 ft) artificial lake. Below the bed of the lake are fully submerged, interconnected tunnels containing critical fountain operating equipment, control rooms, and miles and miles of cable. The concrete formulation for the tunnels, including the all-important water-proofing specification, was a particular challenge of the project. Intended as an enduring attraction for Dubai’s retail heart, longevity and reliability were paramount in the materials engineering and casting of the concrete. The concrete mix for the tunnel structures, cast using some 22,000 m3 of concrete, included integral water-proofing provided by PUDLO admixture. PUDLO Inspectors from both the UK and UAE visited the site during the initial stages to consult with members of the project team from Hyder Consulting and Al Futtaim Carillion. Technical aspects of the final concrete formulation were resolved as well as the ‘design’ of the pour - aspect ratios, layouts and reinforcement - for the best outcome. PUDLO’s local Inspectors supervised the project on site throughout, from quality checking the concrete batching plants to overseeing all the pours. This level of technical support and inspection was one of the reasons why PUDLO was used to meet this prestigious project’s rigorous performance demands. The lake fountains were inaugurated in May 2009 by His Highness Sheikh Mohammed Bin Rashid Al Maktoum, Vice President and Prime Minister of UAE and Ruler of Dubai. Client: Emaar Properties PJSC. PUDLO concrete has been used inthe construction of mechanicalbiological reactors at Southwark’sIntegrated Waste ManagementFacility (IWMF) which have beendesigned to withstand chemicalleachate and high processtemperatures.

Veolia Environmental Services wasawarded the 25-year £60M PFIcontract to deliver and operate thegroundbreaking facility for LondonBorough of Southwark. Maincontractor, VolkerFitzpatrick, undertookthe project as a design and buildworking closely with consultingengineers, Royal Haskoning.

Located on a former gasworks on theOld Kent Road, the site also includes amaterials recovery facility, householdwaste, reuse and recycling centre, andwaste transfer station. It handles upto 200,000 tonnes of material peryear, processing all of Southwark’shousehold waste as close to sourceas possible and reducing the amountsent to landfill.

The mechanical biological treatment(MBT) plant, with 87,500 tonnes perannum capacity, is Veolia’s first in theUK.

Composting takes place in two sets ofsix reinforced concrete tunnels, eachstructure measuring 36m by 6m by6m high. One set bio-dries the wasteto reduce moisture content; the othercarries out bio-stabilisation to producea final residue suitable for fuelrecovery.

Process vapour is extracted via fourconcrete bio-filter chambers, castinsitu in strategic locations on thetunnel roofs. Chemical leachate isconveyed to a substantial concreteunderground tank, measuringapproximately 10m by 20m by 5mdeep.

The concrete for the tunnels, bio-filters and storage tank needed specialformulation to cope with the effectsof chemical leachate and condensateaggravated by temperaturespotentially as high as 85°C.

The presence of slot drains in thespigot floor slab of the compostingtunnels ruled out the use of a coatingto achieve chemical resistance, so thisneeded to be built into the concrete.Although the addition of microsilica tothe concrete would have providedsome of the required chemicalresistance, it would not havewaterproofed the structures.

Highly resistant to the corrosiveeffects of chemicals, PUDLO concretewaterproofing system was specifiedfor concrete in all of the critical areasof chemical exposure within the MBTplant. BBA approved, it promotes theintegral development of importantperformance characteristics inconcrete, including water- andchemical-resistance, without the needfor supplementary membranes orcoatings.

The bottom slab and kicker of theprocess tunnels were constructed innormal concrete. PUDLO wasincluded in the C40 concrete usedabove for the movement joint andspigot floor, as well as for the wallsand roof.

Royal Haskoning used a finite elementsoftware package to model thestructure in three dimensions with thetemperature gradients applied. Thisallowed them to calculate stressesdue to thermal effects, and to predictthe expansion and contraction of theconcrete to help design an effectivesolution.

The altered microstructure of PUDLO

concrete, with its greatly reducedcapillary network, offered benefitshere, too. By minimising the ingress ofair/fluid, it is dimensionally very stableand tolerant of heat extremes, helpingto inhibit stress cracking.

Naturally increased strength gainsprovided when adding PUDLO to theconcrete without the need foradditional cement were anotheradvantage providing up to 30%additional compressive strength gain.

The type of mix used (DC-4m) had ahigh cement replacement content,around 66-80% ggbs. This slows downthe rate of strength gain especially inthe early age of the concrete.PUDLO test results at 7 days werewell above 30 MPa where figures ofaround 15 to 20 MPa would have beenexpected using the DC-4m mix with noadmixture. At 28 days, tests were upto 50-60 MPa for C40 concrete.

With replacement content as high as75%, the hydration process in

concrete will be slower, making earlystrike of falsework and formworkpotentially problematic. The use ofPUDLO in the concrete mix did notimpede striking of formwork andallowed tunnel formwork to be struckat the earliest opportunity helping withspeedy progression to follow-on works

Inspection played an important role inensuring PUDLO elements werecorrectly prepped, poured, compacted,cured and struck in line with qualityprocedures. Given the high operatingtemperatures within the tunnels,supervision of compaction wasparticularly important to ensurethorough removal of air bubbles.

operation since the 1930s. The

initial designs were proposed in

1933 to deal with London’s

growing sewerage disposal

problem. It was planned to

replace most of the existing

sewage disposal works and

Sewage Treatment Works. The

design was finalised in 1937

and the new treatment plant

began construction in 1938.

In its day, Maple Lodge was the

largest and most complete

installation outside the United

States. The works is a fully nitrifying

diffused-air activated sludge plant

with heated anaerobic sludge

digestion. It was imperative that the

design encompassed products that

would withstand the harsh chemical

environment, maintain its watertight

integrity, and cope with a constant

wet-dry cycle.

The design incorporated the use of

PUDLO as it is the world's first

integral waterproofing additive for

use with concrete. PUDLO has been

in continuous use since Victorian

times for waterproofing both steel

reinforced, non-reinforced concrete,

water retaining and water resisting

structures.

The waterproofing characteristics of

PUDLO inhibit the major corrosion

mechanisms in concrete and as a

result increases structural durability.

PUDLO has an unmatched global

record of product performance in

service spanning over 130 years,

providing protection against water

ingress and corrosion, even in high

exposure class environments.

The construction of Maple Lodge

Sewage Treatment Works site was

seen as a triumph of mechanisation

with many innovative features. New

technology meant a single 26 acre

site replaced local disposal works

with an aggregate footprint of 500

acres. To this day, apart from the

updating of the plant and control

systems, the treatment process

initially employed at Maple Lodge

Sewage Treatment Works remains

essentially unchanged.

Primary treatment was through four

grit channels, each capable of

passing 22MG/d. After the grit

channels, sewage passed through

storm weirs, a measuring flume and

into the comminutors. The automatic

control of grit channels and

comminutors was seen as very

advanced in its day, as flow

increased additional channels or

comminutors were brought into

action, motorised pen stocks and the

comminutors’ motors were governed

by the sewage levels in the

measuring flume.

Sedimentation took place in 900,00G

tanks, sewage then entered one of

eight 750,000G aeration lanes.

Average aeration time was about 12

hours. Final settlement was

undertaken in 12, 250,000G tanks.

Home to Arsenal Football Club since2005, the 60,000-seat Emirates Stadiumset a tough engineering challenge withits imposing 27,000m2 roof andsubstantial trusses.

While not quite on the same scale,relocation of the local waste and recyclingcentre to make way for the £357 millionnew stadium at Ashburton Grove posedtechnical challenges, too. Opened in 2004, the three-storey £60mfacility provided a brand new, multi-purpose waste transfer and recycling hubfor the London borough of Islington andthe North London Waste Authority(NWLA). Run by the NWLA's waste contractor,London Waste Ltd, the centre in HornseyStreet has a 401,500 tonnes capacity andis licensed to process 275 tonnes ofwaste per hour. It was built to handle allhousehold waste from Islington as well asa proportion from neighbouring boroughs,Camden and Haringey, and has scope toprocess 50,000 tonnes a year ofrecyclable waste.Multi-functional

The multi-functional centreaccommodates a range of facilities overthree levels.The ground floor and inner basementhouse a transport depot for IslingtonCouncil with workshops, vehicle washarea, paint spray facility as well as carparking. The basement service yardincludes compactors receiving waste viachutes from the main waste hall above,as well as a weighbridge and containeddisposal of street cleansing debris.A control room, canteen and furtherweighbridge office are located on the firstfloor, alongside the main waste transferhall which is split into three distinct areas.The first is a large tipping apron with sixcompactor chutes for conventional,compactable waste, alongside tippingbays for other domestic waste. A secondarea accommodates tipping and bulking ofrecyclable waste, including glass, paper,cans and textiles as well as bulky items.The third is a segregated civic amenityand recycling areas for householders to

deposit materials and items they cannotrecycle through kerbside collection. With a large proportion of waste handlinglocated in the tipping hall on the first floor,the concrete slab faced toughperformance demands of exceptionalcharacteristics.The floor needed to withstand substantialwear and tear from heavy vehicles andplant as they tip and shovel waste, andoff-load and shunt laden skips andcontainers. The project team also requiredgood resistance not just to water but alsoto the chemical residues - mostly acidic -leached by the waste.Concern

The tipping hall presented three particularareas of concern, as Ian Flewitt, a partnerat the consulting engineers, Price &Myers, explains: “While no waste isloaded or stored directly on the floor ofthe tipping apron, we had to protectagainst spills which potentially mighthave chemical content from, forexample, car batteries.

“In the tipping area for glass, cardboardand other recyclable waste, the floor issubject to heavy loads, abrasion andimpact from plant scooping and movingmaterial between pens.

“The third area, the domestic wastetransfer centre, includes a deposit forbatteries, so again, there was thepossibility of the floor being exposed toacid residues. There is also a physicalelement with skips being loaded on andoff lorries, and scraping the floor asthey are pushed into place.”

As well as being engineered for use by alltypes of waste vehicle, including bulkarticulated vehicles, floor performancecriteria also needed to account for futureflexibility. The facility is designed toaccommodate different recyclable fractionsand recycling bays are moveable to adaptto future collection systems, incurringadditional wear and tear.Sound waterproofing of the first floor slabwas also essential to protect theworkshops, plant room and parking areasbelow from wash-down water used toclean the first floor slab.Ian Flewitt said: “PUDLO were the onlypeople who came back with ideas for asolution and who were keen to spendtime working on a mix that wouldprovide all the performancecharacteristics we required.”

He added: “They provided us with verygood upfront technical service indeveloping and refining a design for themix. This was followed by furtherservice support inspecting the mix, thebatching and attending site to overseethat it was placed correctly.”

Final mix

The final mix included fine steel fibres toimprove abrasion resistance, polypropylenereinforced fibres for impact resistance, andthe addition of a pozzolanic compound foracid resistance. These were carefullyformulated and tested to ensure theresulting gains added to the water-proofingperformance of the PUDLO additive.Since the application was unique andcharted new territory in terms of concreteadditive formulation, there were no setcriteria for performance. The project teamneeded to see as much gain as possible inthe characteristics required so that theycould confidently validate the engineeringand adopt the innovative mix.PUDLO carried out painstaking formulationand testing of the mix design at micro-structure level, looking at the potentialproblems of acid leachate penetration andarriving at a pozzolan content that wouldprovide effective defence. The sampledemonstrated high resilience to chemicalattack, proven by ensuring the free lime(calcium hydroxide) was physically boundand converted to calcium silicate.The use of fibres to create impactresistance is well-known, but enhancing

concrete to counter abrasion is far lesscommon.A sample of the special formula was castand evaluated for abrasion by assessingthe rate of loss of thickness subject to alaboratory scrape test (using Taberanalysis). Testing showed a three-foldincrease in abrasion resistance overordinary C40 concrete.Alternatives, such as a traditionalwaterproof mix with an applied powder ontop as used for warehouse floors, wouldnot have addressed all of the performanceissues as neatly as the PUDLO solution.

“There was a limit on headroom,”points out Ian Flewitt. “So it was anadvantage to incorporate the water-proofing and other protective propertiesinto the structural slab. A conventionalslab with screeded protection on topwould have involved extra costs andtime, and a build-up of finished levelthat would have lost us headroom.”

World famous

The application was also a first in PUDLO’s130 years history. The world-famousadditive has risen to challenges of water-proofing and durability in environments asextreme as the Middle East, andstructures as high profile as the RoyalAlbert Hall and the 2012 Olympicvelodrome. Islington’s waste transferproject provided a new landmark inPUDLO’s evolution, pushing the envelopeof its chemistry to bolt-on new andunprecedented performance attributes. In 9 years of operation, the floors arestanding the test of time and meeting allexpectations. Ian Flewitt comments: “The concretefloors are performing well, and there isno evidence of any serious abrasion orany evolving problems.”

Among other things, the technical successof the design has done much to reassurethe local community who had beenconcerned about how well the slab andmulti-storey design would work in whatwas a progressive solution not seenbefore.The project underlines how resourcefuldesign, which is bold enough to push theenvelope of materials engineering, canovercome tough construction and planningconstraints in urban redevelopment.
