Howtoconcretelyaccessindustrialsectorsfrombiopros-pectionwithmicroalgae:productiontools‘innovation,biomassglobalrefinery,wastetovaluetocompetewithexistingsolutions/rawmaterial/ingredientsThemostancientSpirulinafarminFrance,AlphaBiotech,belongstodaytoAlgoSourcewhichisnowaglobalexpertinmicroalgaefromstrainselection,photobioreactors’designtogrowatlabandlargescale,processengineeringandbiomassrefinerytoprovidehighvaluemoleculesfortheentireindustry.Basedonanexpertiseacquiredduringmorethan20years,thecompanyhasdevelopedbothstandar-dizedlarge–scaleproductionofSpirulinaandothermicro-algaebiomasseswithinternationalquality–certificatesandpermanentlydevelopedabioprospectiveapproachwithitsalgorefinerystrategytoextracttheircontentvalue.Amongthesemoleculesorextracts,forexamplethephycocyaninehasbeenisolatedandconcentratedinliquidformcalledSpirulysat®todayconcretelydevelopedonthefoodsupple-mentmarket.AlgoSourceexpertiseinthefieldofmicroalgaeallowstoselecttherightstrainsandpropose,throughitsmodellingtoolsdevelopedinpartnershipwiththeGEPEAlaboratoryoftheUniversityofNantes(Joint-ResearchUnitCNRSspecia-lizedinBioprocessEngineeringappliedtomicroalgae),ad-aptedtechnologicalsolutionsforanyindustrialapplication.
Thisverycomplementaryexpertisebetweenapubliclabandaprivatecompanyhasallowedtodefinetherightstrategytoanswerindustrialconstraintlikeanaffordablepricetoapplymicroalgaeinsectorslikefood,feed,aquaculture,nutraceuticals,cosmeticandpharma.
AmongthestrategiesusedbyAlgoSource,youwillfind:>ProducecompetitiveadvantageValueoflocalnaturalandindustrialresourcestooptimizetheproductionofmicroalgae:Fatalheat,water,carbondioxideemissions,abatementofnitrogenorphosphorusinliquideffluents.Thisapproachallowstoimprovetheeconomicandenviron-mentalassessmentsofprojects.Exampleofprojectswithpositiveenvironmentalimpact:CO2captureinthecementindustry;heatvalueinmethana-tionproject;smartcitiesandbio-bitumen>BiorefineryofmicroalgaetooptimizethevalueTheAlgoSourceapproachaimstovaluethecompletebiomasstoimprovetheeconomyofaprojectandtheenvironmentalperformanceofproducts.Itisoptimizedbyarefiningprocesswhichtakesintoaccountthephysiologicalstructureofmicroalgaeandoptimizationofthismethodofsplittingstructureforseparatingtargetcompounds.Thisisaneco-designconceptwhichimprovesthesustainabilityofprocessesimplementedinaglobalalgorefineryapproach.
Realizingthepotentialofmicroalgaecanbeachievedbytheintegrationofproductionsystemsandprocessing,fromthespecificationsofthedesiredproduct.AtAlgoSource,theprocessengineering,processdesignandtheoperationofproductionunitsareprovidedbyaknowledgeofnearly30yearsonalgae.

Thereisangrowingneedforproteinproductiontofeedtheworld,notcompetingwithtraditionalagricultureandfishe-ry.Algaehavereceivedgrowingscientificattention,mostlybecauseofpotentialhighbiomassyieldsforproductionofproteins,lipidsandchemicals.Moreoveralgaecanbeculti-vatedusingsidestreams(fluegassandresidualheath)andrecyclingnutrientsfromleftoverprocesswater.
AtACRRES(ApplicationCentreofRenewableResourceshttp://www.acrres.nl/en/)aninnovativeconceptofsmallfarmscalebiorefineryincombinationwithamixeddairy-arablefarmisconstructedandtestedbyWageningenURtogetherwithseveralSME’s.Thepilotconsistsofplantsforanaerobicco-digestionwithaCHPunit(123kwE),amaizeandsugarbeetrefinery,aninstallationtoupgradebiogastogreengas,apilotforaquaticplantcultivationandamicroal-gaecultivationplant(twoopenpondsof250m2andopenLEDlightedbioreactorsrangingfrom1to60m3).Anpilotforrearinginsectsisintheplanningphase.ThealgaeplantisoneofthepilotsinanEuropeanproject(http://www.enalgae.eu/).Inthealgaeplant,sidestreamsfromotherprocessesareusedandtested,thusaimingatnewpossibili-tiesinacirculareconomy.
Researchisconductedtoimproveandinnovatetheproduc-tion,energyusageandeconomicsofalgaeproductionandalgaeusageandbenchmark.Besideliteraturereview,pro-ducedalgaearetestedfortheirvalueasingredientinfeedanddataaregeneratedneededforimprovedlegislation.
Algaecontainmanyvaluableproteins,whichcanbesafelydigestedbyseveralspeciesoffarmanimalsaspartoftheirdiet.Algaealsocontainvaluablevitaminsandpigments.Theyarethemainproducersoftheomega-3and-6fattyacidsinthefoodchain.Claimsthattheycanbeausefuladditivetoimprovethehealthofanimalshavebeensuppor-ted,atleastpartly,byresearch.Positiveeffectsreportedtoresultfromalgaeconsumptioninclude:alowofmortalityrateinyoungturkeys,lowermicrobialinfectioninchicks,increasedmilkproductionincows,lowerfeed-basedcho-lesterolconcentrationinthebloodofcows,higherfeedcon-versionefficiencyinyounganimals.However,theseeffectsarespecies-specificanddependentongrowingconditionsandtheyalsodifferbetweenstudies,somoreresearchisneeded.Applicationsofalgalbiomassforgeneratingvalue-addedanimalproductsisalsoseenasagreatpotential.

TheFP7project“PUFAChain”aimsatsubstantiatingtheindustrialdevelopmentofsustainablehigh-valueproductsfrommicroalgae.Toproducehighlypurifiedomega-3fattyacids,importantbuildingblocksinmodernoleochemistry,acompletemicroalga-basedprocessfromfeedstockproduc-tionandharvestingtooilextractionandpurificationwillbeassembledfromlabtodemonstrativeprototypelevel.Aconsortiumwith6companiesand3researchinstituteswillevaluateanddevelopinnovativetechnologiesbytakingadvantageofacomplimentarypartnership.PolyUnsatu-ratedFattyAcids(PUFAs),inparticularDHAandEPA,arerecognizedasimportanttosupporthumanhealth.PUFAsarepresentinlargeamountsinfishoilandcephalopods,buttheconcentrationofEPA/DHAinfishoilvariesconsiderably,dependingonlocation,annualseasonandavailabilityofphytoplankton.Inaddition,withtheupcomingshortagesduetoenvironmentalthreatssuchaspollutionofoceans
microalgaerepresentapromisingalternativesourceforPUFAs.Throughthealgalcultivationprocess,contaminants(e.g.heavymetals)andotherunwantedby-productscanbeavoided.CertainAlgalstrainsmayprovideEPA/DHAmoreselectivelyandthisfacilitatesthefurtherisolationandpu-rificationoftargetproducts.Remarkably,algaearetheonlyformoflifewhichcanreadilyproducePUFAsdirectlyusingtheenergyfromthesun.PUFAaccumulationinalgaeisaresponsetostress,e.g.photooxidativeinjuries.Inabio-refineryconcept,oneofthetargetsofPUFAChain,abroadspectrumofbio-basedproductslikefood,feed,materials,chemicalsandenergycarrierslikefuelsorbiogasareprodu-cedconcurrentlyandallfractionsoftheproducedbiomassareexploited.
Inordertofurtheradvanceinthecommercializationofmicroalgaeproduction,weintroduceIndustrialSymbiosis(IS)asameansofreducingproductioncostsandensuringlocalsuppliesofthelimitingresourcesofthefuture.Withinthisconcept,localresiduesfromindustriesareusedasresourcesinlargescalesustainablemicroalgaeproductionsothat–onecompanieswastebecomesanothersressour-ce.Furthermore,ecoefficienttechnologiesrelatedtoup-anddown-streamprocessing,arebeingscreenedandintegratedintoanoverallconceptbasedonphotobioreactorproduc-tionunits.AtestanddemonstrationsiteattheKalundborgcentralWWTP,aspartoftheEUFP7projectE4WATER,offerstheconceptualplatformforthisnewapproach.
Ouroverallprocessisinbrief:gasifiedprocesswaterfromneighborindustries,isconvertedintogrowthmediaandusedinlarge-scalephotobioreactormicroalgaeproduction.InthisprocessCO2isbeingsequestrated,andheatfromtheWWTPeffluentreused.Meansofincreasingproductivityandbiocompositionarebeingdevelopedforvalueoptimization.Atrainoftechnologiesarebeingtestedincombinationinordertoproducealgaepasteandpowderofhighqualityandincreasedshelflife.Theconcept,currentstatusandlatestresultsarebeingpresented.

Withprinciplesofsustainabilitygaininggreatervalueinallfieldsofengineering,conventionalwastewatertreatmentsystemssolelyfocusingonpollutantremovalarefacingincreasedscrutiny.Worldissuesregardingdepletionofresourcesandglobalwarmingcallforawastewatertreat-mentwithnutrientrecoveryanddecreasedgreenhousegasemissions.AlthoughwatersanitationdatesbackfromtheMesopotamiantimes,theultimatewastewatertreatmentisyettobedesigned.Microalgaecouldplayakeyroleinthisredesign.Beingphotosyntheticmicroorganisms,microalgaecanlowertheemissionofCO2,replacetheexpensiveme-chanicalaerationofwastewaterbyphotosyntheticaeration,scavengeresourcesfromthewastewater,andconvertsolarenergyintobiomass.Recently,therehasbeenarenaissanceofinterestindual-purposemicroalgalbacterialtechnologywhichcoupleswas-tewatertreatmentbasedonphotosyntheticaerationwiththeproductionofmicroalgalbacterialbiomass.Neverthe-less,severalchallengeshampertheimplementationofthistechnologyinnorthwestEurope.Amajorchallengeisthehighcostoftheseparationofthetreatedwastewaterfromthemicroalgalbacterialbiomass.Therefore,theinnovativeconceptofmicroalgalbacterialflocsinracewaypondsope-ratedassequencingbatchreactors(MaB-flocSBRracewaypond)wasdeveloped.OperationasSBRselectsfast-settling
MaB-flocsviabioflocculation.ThisresultsinacostlessseparationoftheMaB-flocsfromthetreatedwastewater,akintoconventionalactivatedsludgesystems.Thisconceptwasscreenedinlab-scalereactorsfortreatmentofvariouswastewatersandwasup-scaledtoanoutdoorracewaypondfortreatmentofpikeperchaquacultureandfoodindustrywastewaterinBelgium.Furthermore,thepotentialoftheharvestedMaB-flocbiomasstouseasfeedstockforanaerobicdigestiontobiogas,toincludeinfeedforPacificwhiteshrimpandtouseasslow-releasefertilizerfortomatohydroculturewasinvestigated.ToidentifythecriticalresearchneedsforMaB-floctech-nology,anoverviewofthefeaturesandlimitationsofthistechnologyispresented.Bioflocculation,reactoroperation,wastewatertreatment,fluegasinjection,biomassproducti-vityandharvesting,environmentalimpactassessmentandlegislationarediscussed.Furthermore,futureperspectivesofMaB-floctechnologyareoutlinedtosetthestageforfuturecollaborationsandeco-innovations.

Microalgaerepresentanenormousnaturalresourcetoge-neratealargenumberofsubstances.Theycanhavephar-macologicalactivity,beusedasadditivesinfood,feedandcosmeticsorcanbeusedforbioenergyproduction.
Thevarietyofpotentialagentsandtheuseofmicroalgaebiomassfortheproductionofthesesubstancesarelittleinvestigatedandnotexploitedfortheexistingmarket.Becauseoftheenormousbiodiversityofmicroalgae,theyshowgreatpromisefornewproducts.AlargenumberofmicroalgaestrainsoftheCultureColl-ectionofAlgaeatGöttingenUniversity(SAG)havebeeninvestigatedincollaborationwithseveralcompanies.Inthisstudy,abroadrangeofdifferentmicroalgalspecieswasscreenedforcarbondioxideabsorptioncapacity,biogasproduction,antibacterialeffects,carotenoidandchlorophyllcontents,tocopherols,tocotrienols,fattyacidsandhydroge-naseactivity.Theresultofthecurrentstudyshowedthatmi-croalgaeareabletogeneratealargenumberofsubstancesindifferentquantities.Inaddition,betweencloselyrelatedspeciesandevenamongmultipleisolatesofthesamespe-cies,theproductivitiesmayberathervariable.

Algaecomwasfoundedin2008andistargetedondevelop-mentandproductionoflargescalealgaegrowingsystems,suitableforproductionoffoodgradealgae.Wedevelopedaplug&playgrowingsystemwhichcanbeappliedonhectarescaleandwhichoffersthebuyeraninte-restingbusinesscase.EspeciallywhenthisgrowingsystemiscombinedwiththeCHPfromabiogasplant.Ouralgaegrowingsystemisbaseduponseveralyearsofdevelopingandtestingseveraltypesofdisposablereactorsystems.Wetestedabout15differentconfigurationsbeforeweweresatisfiedaboutcrucialparameterssuchascostsofproductionandmaintenance,productioncapacityandsui-tabilityforupscaling.Thetestingwasdoneinanindustrialenvironment,withtheuseoffluegassesasasourceofCO2.Wetestedthetechnologyinsmallscaleunitsfrom200–500m2andwedevelopedandtestedastandardproductionunitwithasizeof2.500m2.WeconnectedthisunitwithabiodigesterandCHP,whichsuppliedusfluegassesand(waste)heat.Extrapolatingtheproductionfiguresovertheseasons,wecalculatedaproductionlevelofover30tonsofalgaeperyear.
Inordertooptimizetheuseofwasteheatformabiogasplant,wedevelopedanewheattransfersystemandtestedthissystemonalocationof10.000m2,withtheuseofheatfroma1,2MWCHP.Thissystemandapplicationwereautho-rizedbyCertiQforreceivingtheheatbonusundertheDutchsustainableenergyjurisdiction.Nowwearereadyforlargescaleproduction.Weenginee-redaplug&playdemonstrationplantof2hectares,whichshouldconvincethepotentialbuyers.BuildingthisdemounitisplannedtostartinginAugustthisyear.
