    DESCRIPTIONThe generator is a small, high speed, high performance type with an voltage regulator incorporated. The voltage regulator uses integrated circuits and controls the voltage produced by thegenerator.

    When the ignition switch is turned ON, current from the battery flows from terminal L of thegenerator through the voltage regulator to terminal E, causing the discharge warning light to lightup.Then when the engine is started, the voltage output increases as the generator rpm increases.When the voltage output becomes greater than the battery voltage, current for recharging flowsfrom terminal B. Simultaneously, voltage at terminal L increases and the potential differencebetween battery and terminal L disappears, causing the discharge warning light to go off. Whenthe voltage output exceeds the regulator adjustment voltage, the transistor inside the voltageregulator regulates the voltage so that the voltage from the generator remains constant.

  • 2. Except Delco Battery:CHECK BATTERY VOLTAGE AND SPECIFICGRAVITY

    A. Maintenance Free BatteryMeasure the battery voltage between the terminalsnegative () and positive (+) of the battery.

    Standard voltage:12.7 12.9 V at 200C (680F)

    HINT: Before measuring the voltage, turn the ignition

    switch to LOCK and turn off the electrical systems (headlight, blower motor, rear defogger etc.)for 60 seconds to remove the surface charge.

    If the vehicle has been running, wait 5 minutes ormore after the vehicle stops before measuringthe battery voltage.If the voltage is less than specification, charge thebattery.

    HINT: Check the indicator as shown in the illustration.

    ONVEHICLE INSPECTION1. Except Delco Battery:

    CHECK BATTERY ELECTROLYTE LEVELCheck the electrolyte quantity of each cell.

    A. Maintenance Free Battery

    If under the lower level, replace the battery (or adddistilled water if possible). Check the charging system.

  • HINT: New belt refers to a belt which has been used

    less than 5 minutes on a running engine. Used belt refers to a belt which has been used

    on a running engine for 5 minutes or more. After installing a belt, check that it fits properly in

    the ribbed grooves. Check with your hand to confirm that the belt has

    not slipped out of the groove on the bottom ofthe pulley.

    After installing a new belt, run the engine forabout 5 minutes and recheck the belt tension.

    6. VISUALLY CHECK GENERATOR WIRING ANDLISTEN FOR ABNORMAL NOISES

    (a) Check that the wiring is in good condition.(b) Check that there is no abnormal noise from the gener

    ator while the engine is running.

    (b) Using a belt tension gauge, measure the belt tension.Belt tension gauge:Nippondenso BTG20 (9550600020)

    If the belt tension is not as specified, adjust it.

    5. INSPECT DRIVE BELT(a) Visually check the drive belt for excessive wear,

    frayed cords etc.If any defect has been found, replace the drive belt.

    HINT: Cracks on the rib side of a drive belt are considered acceptable. If the drive belt has chunks missingfrom the ribs, it should be replaced.

  • 8. INSPECT CHARGING CIRCUIT WITHOUT LOADHINT: If a battery/generator tester is available, connect the tester to the charging circuit as permanufacturer s instructions.(a) If a tester is not available, connect a voltmeter and

    ammeter to the charging circuit as follows: Disconnect the wire from terminal B of the gener

    ator, and connect it to the negative () testerprobe of the ammeter.

    Connect the positive (+) tester probe of the ammeter to terminal B of the generator.

    Connect the positive (+) tester probe of the voltmeter to terminal B of the generator.

    Ground the negative () tester probe of the voltmeter.

    (b) Check the charging circuit as follows:With the engine running from idling to 2,000 rpm,check the reading on the ammeter and voltmeter.Standard amperage:

    10 A or lessStandard voltage:

    13.9 15.1 V at 25C (77F)13.5 14.3 V at 115 C (239 F)

    If the voltmeter reading is more than standard voltage,replace the voltage regulator.If the voltmeter reading is less than standard voltage,check the voltage regulator and generator as follows: With terminal F grounded, start the engine and

    check the voltmeter reading of terminal B.

    7. CHECK DISCHARGE WARNING LIGHT CIRCUIT(a) Warm up the engine and then turn it off.(b) Turn off all accessories.(c) Turn the ignition switch ON. Check that the dis

    charge warning light is lit.(d) Start the engine. Check that the light goes off.

    If the light does not go off as specified, troubleshootthe discharge light circuit.

  • 9. INSPECT CHARGING CIRCUIT WITH LOAD(a) With the engine running at 2,000 rpm, turn on the

    high beam headlights and place the heater blowerswitch at Hl.

    (b) Check the reading on the ammeter.Standard amperage:

    30 A or more

    If the voltmeter reading is more than standardvoltage, replace the voltage regulator.

    If the voltmeter reading is less than standardvoltage, check the generator.

    If the ammeter reading is less than the standard amperage, repair the generator.HINT: If the battery is fully charged, the indication willsometimes be less than standard amperage.

  • GENERATOR REMOVAL

    (See Components for Removal and installation)1. DISCONNECT NEGATIVE () TERMINAL CABLE

    FROM BATTERYCAUTION: Work must be started after 90 seconds fromthe time the ignition switch is turned to the LOCKposition and the negative () terminal cable is disconnected from the battery.

    2. REMOVE GENERATOR(a) Disconnect the wire clamp from the wire clip on the

    rectifier end frame.(b) Disconnect the generator connector.(c) Remove the rubber cap and nut, and disconnect the

    generator wire.

  • (d) Loosen the adjusting lock bolt (w/ A/C), adjustingbolt and pivot bolt.

    (e) Remove the drive belt.

    (f) Remove the adjusting lock bolt (w/ A/C) or adjustingbolt (w/o A/C) and pivot bolt.

    (g) Remove the generator.

    (a) Remove the nut and terminal insulator.

  • 4. REMOVE PULLEY(a) Hold SST(A) with a torque wrench, and tighten SST(B) clockwise to the specified torque.

    SST 0982063010Torque: 39 Nm (400 kgfcm. 29 ftlbf)

    (b) Check that SST(A) is secured to the rotor shaft.

    2. REMOVE BRUSH HOLDER AND VOLTAGEREGULATOR(a) Remove the 5 screws, brush holder and voltage regulator.

    3. REMOVE RECTIFIER HOLDER(a) Remove the 4 screws and rectifier holder.

    (b) Remove the brush holder cover from the brush holder.

    (b) Remove the 4 rubber insulators.

  • (e) To loosen the pulley nut, turn SST(A) in the direction

    shown in the illustration.NOTICE: To prevent damage to the rotor shaft, do notloosen the pulley nut more than onehalf of a turn.

    (f) Remove the generator from SST (C).

    (c) Mount SST(C) in a vise.(d) Insert SST(B) into SST(C), and attach the pulley nut to

    SST(C).

    5. REMOVE RECTIFIER END FRAME(a) Remove the 4 nuts and wire clip.

    (g) Turn SST (B), and remove SST (A and B).

    (h) Remove the pulley nut and pulley.

  • GENERATOR INSPECTION AND REPAIRRotor1. INSPECT ROTOR FOR OPEN CIRCUITUsing an ohmmeter, check that there is continuitybetween the slip rings.

    Standard resistance:2.8 3.0 W at 20C (68F)

    If there is no continuity, replace the rotor.

    2. INSPECT ROTOR FOR GROUNDUsing an ohmmeter, check that there is no continuitybetween the slip ring and rotor.If there is continuity, replace the rotor.

    (c) Using snap ring pliers, remove the generator washerfrom the rectifier end frame.

    (b) Using SST, remove the rectifier end frame.SST 09286 46011

    6. REMOVE ROTOR FROM DRIVE END FRAME

  • Brushes1. INSPECT EXPOSED BRUSH LENGTHUsing vernier calipers, measure the exposed brushlength.

    Standard exposed length:10.5 mm (0.413 In.)

    Minimum exposed length:1.5 mm (0.059 in.)

    If the exposed length is less than minimum, replacethe brushes.

    3. INSPECT SLIP RINGS(a) Check that the slip rings are not rough or scored.

    If rough or scored, replace the rotor.(b) Using a vernier caliper, measure the slip ring diameter.

    Standard diameter:14.2 14.4 mm (0.559 0.567 in.)

    Minimum diameter:12.8 mm (0.504 in.)

    If the diameter is less than minimum, replace the rotor.

    Stator (Drive End Frame)1. INSPECT STATOR FOR OPEN CIRCUITUsing an ohmmeter, check that there is continuitybetween the coil leads.If there is no continuity, replace the drive end frameassembly.

    2. INSPECT STATOR FOR GROUNDUsing an ohmmeter, check that there is no continuitybetween the coil lead and drive end frame.If there is continuity, replace the drive end frameassembly.

  • Rectifiers (Rectifier Holder)1. INSPECT POSITIVE RECTIFIER(a) Using an ohmmeter, connect one tester probe to thepositive (+) terminal and the other to each rectifierterminal.(b) Reverse the polarity of the tester probes and repeat

    step (a).(c) Check that one shows continuity and the other shows

    no continuity.If continuity is not as specified, replace the rectifierholder.

    2. INSPECT NEGATIVE RECTIFIER(a) Using an ohmmeter, connect one tester probe to eachnegative () terminal and the other to each rectifierterminal.(b) Reverse the polarity of the tester probes and repeat

    step (a).(c) Check that one shows continuity and the other shows

    no continuity.If continuity is not as specified, replace the rectifierholder.

    (c) Solder the brush wire to the brush holder at specifiedexposed length.Exposed length:

    10.5 mm (0.413 in.)(d) Check that the brush moves smoothly in the brush

    holder.(e) Cut off the excess wire.(f) Apply insulation paint to *the soldered area.

    2. IF NECESSARY, REPLACE BRUSHES(a) Unsolder and remove the brush and spring.(b) Run the wire of a new brush through the spring and

    the hole in the brush holder, and insert the spring andbrush into the brush holder.

  • Bearings1. INSPECT FRONT BEARINGCheck that the bearing is not rough or worn.

    (b) Using a socket wrench and press, press out the bearing.

    2. IF NECESSARY, REPLACE FRONT BEARING(a) Remove the 4 screws, bearing retainer and bearing.

    (c) Using SST and a press, press in a new bearing.SST 0960820012 (0960800030)

    (d) Install the bearing retainer with the 4 screws.Torque: 2.6 Nm (27 kgfcm, 23 in.lbf)

  • 4. IF NECESSARY, REPLACE REAR BEARING(a) Using SST, remove the bearing cover (outside) and

    bearing.SST 0982000021NOTICE: Be careful not to damage the fan.

    (b) Remove the bearing cover (inside).

    (e) Using SST, push in the bearing cover (outside).SST 09285 76010

    (d) Using SST and a press, press in a new bearing.SST 0982000030

    3. INSPECT REAR BEARINGCheck that the bearing is not rough or worn.

    (c) Place the bearing cover (inside) on the rotor.

  • 3. INSTALL RECTIFIER END FRAME(a) Insert the generator washer into the rectifier end

    frame.NOTICE: Be careful of the generator washer installationdirection.

    GENERATOR ASSEMBLY

    (See Components for Disassembly and Assembly)1. PLACE RECTIFIER END FRAME ON PULLEY

    (b) Using a 29 mm socket wrench and press, slowly pressin the rectifier end frame.

    (c) Install the wire clip and 4 nuts.Torque: 4.5 Nm (46 kgfcm, 40 in.lbf)

    2. INSTALL ROTOR TO DRIVE END FRAME

  • (b) Hold SST (A) with a torque wrench, and tighten SST(B) clockwise to the specified torque.

    SST 09820 63010Torque: 39 Nm (400 kgfcm, 29 ftlbf)

    (c) Check that SST (A) is secured to the pulley shaft.

    (f) To torque the pulley nut, turn SST (A) in the directionshown in the illustration.Torque: 110 Nm (1,125 kgfcm, 81 ftlbf)

    (g) Remove the generator from SST (C).

    (d) Mount SST (C) in a vise.(e) Insert SST (B) into SST (C), and attach the pulley nut to

    SST (C).

    4. INSTALL PULLEY(a) Install the pulley to the rotor shaft by tightening the

    pulley nut by hand.

    (h) Turn SST (B), and remove SST (A and B).

  • 5. INSTALL RECTIFIER HOLDER(a) Install the 4 rubber insulators on the lead wires.

    NOTICE: Be careful of the rubber insulators installationdirection.

    6. INSTALL VOLTAGE REGULATOR AND BRUSHHOLDER

    (a) Install the brush holder cover to the brush holder.NOTICE: Be careful of the holder installation direction.

    (c) Install the 5 screws until there is a clearance ofapprox. 1 mm (0.04 in.) between the brush holder andvoltage regulator.

    (b) Install the rectifier holder while pushing it with the 4screws.Torque: 2.0 Nm (20 kgfcm, 17 in.lbf)

    (b) Place the voltage regulator together with the brushholder horizontally on the rectifier end frame.

  • 7. INSTALL REAR END COVER(a) Install the end cover with the 3 nuts.

    Torque: 4.5 Nm (46 kgfcm, 40 in.lbf)

    (b) Install the terminal insulator with the nut.Torque: 4.1 Nm (42 kgfcm, 36 in.lbf)

    8. CHECK THAT ROTOR ROTATES SMOOTHLY

  • (b) Install the drive belt with the adjusting bolt.(c) Adjust the drive belt with the adjusting bolt.

    GENERATOR INSTALLATION

    (See Components for Removal and Installation)1. INSTALL GENERATOR(a) Temporarily install the generator with the pivot boltand adjusting lock bolt (w/ A/C) or adjusting bolt(w/o A/C).

    (f) Connect the generator connector.(g) Connect the generator wire with the nut and rubber

    cap.(h) Install the wire clamp to the wire clip on the rectifier

    end frame.

    HINT: Cracks on the rib side of a belt are consideredacceptable. If the belt has chunks missing from theribs, it should be replaced.

    8. INSPECT CHARGING CIRCUIT WITHOUT LOADHINT: If a battery/generator tester is available, connect the tester to the charging circuit as per themanufacturer s instructions.(a) If a tester is not available, connect a voltmeter and

    ammeter to the charging circuit as follows: Disconnect the wire from terminal B of the gener

    ator, and connect it to the negative () probe ofthe ammeter.

    Connect the positive (+) probe of the ammeter toterminal B of the generator.

    Connect the positive (+) probe of the voltmeterto terminal B of the generator.

    Ground the negative () probe of the voltmeter.

    7. CHECK DISCHARGE WARNING LIGHT CIRCUIT(a) Warm up the engine and then turn it off.(b) Turn off all accessories.(c) Turn the ignition switch ON. Check that the dis

    charge warning light is lit.(d) Start the engine. Check that the light goes off.

    If the light does not go off as specified, troubleshootthe discharge light circuit.

    If there is no continuity, replace the rotor.

    3. INSPECT SLIP RINGS(a) Check that the slip rings are not rough or scored.

    If rough or scored, replace the rotor.(b) Using a vernier caliper, measure the slip ring diameter.

    Standard diameter:14.214.4 mm (0.5590.587 In.)

    Minimum diameter:12.8 mm (0.504 In.)

    If the diameter is less than minimum, replace the rotor.

    Stator (Drive End Frame)1. INSPECT STATOR FOR OPEN CIRCUITUsing an ohmmeter, check that there is continuitybetween the coil leads.If there is no continuity, replace the drive end frameassembly.

    2. INSPECT ROTOR FOR GROUNDUsing an ohmmeter, check that there is no continuitybetween the slip ring and rotor.If there is continuity, replace the rotor.

    Brushes1. INSPECT EXPOSED BRUSH LENGTHUsing a vernier caliper, measure the exposed brushlength.

    Standard exposed length:10.5 mm (0.413 In.)

    Minimum exposed length:1.5 mm (0.059 in.)

    If the exposed length is less than minimum, replacethe brushes and brush holder assembly.

    2. INSPECT STATOR FOR GROUNDUsing an ohmmeter, check that there is no continuitybetween the coil lead and drive end frame.If there is continuity, replace the drive end frameassembly.

    (f) To torque the pulley nut, turn SST (A) in the directionshown in the illustration.Torque: 110 Nm (1,125 kgfcm, 81 ftlbf)

    (g) Remove the generator from SST (C).

    (d) Mount SST (C) in a vise.(e) Insert SST (B) into SST (C), and attach the pulley nut to

    SST (C).

    3. INSTALL PULLEY(a) Install the pulley to the rotor shaft by tightening the

    pulley nut by hand.

    (h) Turn SST (B), and remove SST (A and B).

  • 5. INSTALL VOLTAGE REGULATOR AND BRUSHHOLDER

    (a) Place the voltage regulator and brush holder on therectifier end frame.NOTICE: Be careful of the holder installation direction.

    (b) Install the 5 screws until there is a clearance ofapprox. 1 mm (0.04 in.) between the brush holder andconnector.

    4. INSTALL RECTIFIER HOLDER(a) Place the seal plate on the rectifier end frame.

    (c) Install the rectifier holder with the 4 screws.Torque: 2.94 Nm (30 kgfcm, 26 In.Ibf)

    (c) Place the brush holder cover on the brush holder.

    (b) Install the 4 rubber insulators on the lead wires.

    HINT: New belt refers to a belt which has been used

    less than 5 minutes on a running engine. Used belt refers to a belt which has been used

    on a running engine for 5 minutes or more. After installing a belt, check that it fits properly in

    the ribbed grooves. Check by hand to confirm that the belt has not

    slip out of the groove on the bottom of the pulley. After installing a new belt, run the engine for

    about 5 minutes and recheck the belt tension.
