Safety Precautions

In order to avoid the accident chance, please read the safety precautious carefully before operation, the mark of “caution, notice, warning, and danger” don’t represent all the safety item during the operation process, so the people responsible for the Eltek product installation and operation must be strictly trained and grasp the correct operation and all the safety item, then is permitted to operate the power system. During the operation process, the people must comply with the relevant safety rules, the safety instruction in this manual must be strictly complied

Electrical safety

Hazardous voltage

Danger Some component in the power system may have hazardous voltage in operation, direct touch or indirect touch through wet object with these components will result in fatal injury. Safety rules must be complied when install the power system, and the people who install and operate the equipment must have the operation licence for high voltage, AC power. It is forbidden to wear the conductive object such as the watch, bracelets, bangles, rings, necklace, and so on. When found the water or moisture inside the cabinet, turn off the AC power immediately, in moist environment, precaution must be taken to keep the moisture out of the equipment. “Prohibit” warning label must be hung on the switch or button which are not permitted to operated.

Danger High voltage operation may cause electric shock or fire. The connection and wiring of AC cables must be in compliance with local rules and regulations. Only those who are licensed to operate high voltage and AC power can perform high voltage operations. II Tools

Warning In high voltage and AC operation, special tools must be used. No common or self-carried tools should be used. III Thunderstorm

Danger Never operate on high voltage, AC, iron tower or mast in the day with thunderstorms. In thunderstorms, a strong electromagnetic field will be generated in the air. Therefore the equipment should be solidly earthed in time to avoid damage by lightning strikes. IV ESD

Notice The static electricity generated by the human body will damage the static sensitive elements on PCBs, such as large-scale ICs, etc. before touching any plug-in board, PCB or IC chip, ESD wrist strap must be worn to prevent body static from damaging the sensitive elements. The other of the ESD wrist strap must be solidly earthed. V. Short-circuit

Danger During operation, never short the positive and negative poles of the DC distribution unit of the system or the non-earthing pole and earth. The power system is a constant voltage DC power supply, short circuit will result in equipment burning and endanger human safety. Check carefully the polarity of the cable and connecting terminal when performing live DC operations. As the operation space in the DC distribution unit is very tight, please carefully select the operation space. Never wear a watch, bangle, ring, or other conductive objects during operation. Insulated tools must be used. In live operation, keep the arm muscle tense, so that when tool connection is loosened, the free journey of the human body and tool is reduced to a minimum. Battery

Danger Before working on battery, read very carefully the safety precautions for battery transportation and the correct battery connection method. Non-standard operation on the battery will cause danger. In operation, precautions should be taken to prevent battery short circuit and spill of electrolyte. The spill of electrolyte will pose potential threat to the equipment, it will erode the metal objects and PCBs, thus causing equipment damage and short circuit of PCBs. Before any operation on battery, pay attention to the following points; ¬ Remove the watch, bracelet, bangle, ring and other metal objects on the wrist. ¬ Use special insulated tools. ¬ Use eye protection device, and take preventive measures ¬ Wear rubber gloves and apron to guard against spilt electrolyte. ¬ In battery transportation, the electrode of the battery should always be kept facing upward. Never put

the battery upside down or slanted.

Chapter 1. Overview

1.1 System name:

The PRS48300/1800/V1 power system explanation as below:

PRSB 48 180 / 1800/ V1 :

PRSB: Power Rack System with battery chamber;

48: Nominal output voltage, -48Vdc system;

180: This series power system nominal output current 180A;

1800: The rectifier’s output power is 1800W;

V1: the AC input type, 3 phase 5 wire, 380/220Vac.

1.2 System configuration

PRSB48180/1800/V1 is an indoor AC/DC telecom power system with high reliability and high performance designed by Eltek, provide the high quality, stable, uninterrupted DC power for customer. This manual is the document introduce the AC input, DC output, supervision unit, rectifier… and describe the installation, commission, maintenance, also introduce the work principle and protection function of the system, let customer under the high performance of this equipment.

Chapter 2. Installation Instruction

2.1 General

This part describes how to install the PRSB48180/1800/V1 system step by step.

2.1.1 Safety Regulation

The equipment described in this manual must only be installed by authorized personnel, and only operated by persons who have attended a suitable Eltek Energy training course.

The equipment represents an energy hazard and failure to observe this could cause terminal injury and invalidate our warranty.

There are hazardous voltages inside the rectifier system. As the rectifier units incorporate large charged capacitors, it is dangerous to work inside the system even if the mains supply is disconnected.

Products into which our components are incorporated have to comply with a number of requirements. Installation is to be in accordance with the recommendations herein.

Please read the manual carefully before using the equipment.

2.1.3 Tools & Material Preparation

Tools required for the installation:

1, Impact drill and Φ12 drill bits;

2, Cutting pliers;

3, Crimping pliers;

4, Various types of spanner

5, Plus screwdriver;

6, Flat screwdriver;

7, Electrician’s knife; Insulation and static-proof precautions shall be taken before using electrical

installation tools.

Materials required

AC mains cable: the AC cable select should comply with the relevant industry rules, copper

core cable should be used, suggest the RVVZ type be selected, the cable temperature

endurance level at least 70℃. when the cable length is less than 30m, the cross section

can be estimated based on the current density 2.5A/mm2, because the whole input

current not more than 63Aac, recommend the cross section of the AC cable shouldn’t less

than 16mm2, the maximum is 35mm2

!DC cable should prepare BLACK(+) or BLUE(-) two kinds, or marked with BLACK(+) and BLUE(-). The earth cable: recommend the earth cable should more than 25 mm2 .

2.1.4 Unpacking Inspection

3, check the accessory parts and qty are correct according to the accessory list

4, Inspect the system for any physical or transit damage, and tighten the screws that connect conductors. Report any transit damage to Eltek Energy immediately

5, Customer sign the confirmation on the packing list

2.1.5 Installation procedure

1 TAKE THE FLATPACK POWER SYSTEM OUT OF THE PACKAGING

Inspect the unit for any physical or transit damage, and tighten the screws that connect conductors. Report any transit damage to Eltek Energy immediately

2 MARK THE INSTALLATION POSITION ACCORDING TO DRILLING TEMPLATE, DRILL HOLES IN THE GROUND, INSERT THE EXPENSION BOLT

The drilling template with instructions is located in the delivery accessory.

3 POSITION THE CABINET IN THE REQUIRED LOCATION

The floor construction must be capable of supporting >600Kg

4 ADJUST THE POSITON WELL, BOLT THE CABINET TO THE GROUND Bolt size M10x110

2.2 Fixing the Power Cabinet

determined, check the min. clearance access: 60cm in front, 20cm on top.

Leveled surface able to support 600 kg (cabinetized systems)

Explosive atmospheres are to be avoided. Ensure suitable ventilation

60V systems are only to be installed in Restricted Access Locations (RAL)

2, Prepare the hole for fixing the cabinet Mark the installation position with a pen according to drilling template, drill the installation hole in the

ground, and insert the expansion bolt in the hole. The part of bolts above ground shall be around 30mm.

Diameter of the fixing holes on the cabinet bottom is φ14mm.

The fixing rod used is φ10×110mm.

The φ12mm drill bits shall be chosen, and the depth of the hole is 100mm.

3, Position the cabinet to the required location

Move the cabinet to the installation location and aim at the holes to position the rack. 4, Adjust the position well, Bolt the cabinet to the ground

Adjust the cabinet horizontally and vertically, install the flat washer, spring washer, and the M10 nut

in the bolt, at last use a 10# wrench to tighten the nut. Then finish the installing of the cabinet.

If the ESD proof floor is used in the equipment room, the supporting rack is made according to the floor height over the ground,

Then remove the bottom cover of the cabinet, will find 4 holes in the cabinet base, then move the cabinet on the supporting rack, aim the 4 holes at the fixing holes in the supporting rack, fix the cabinet with the bolt, the flat washer, spring washer and lock the nut on the bolt, showed in the figure 13.

PRSB48180/1800/V1 Power supply system user manual At last, shake the cabinet to make sure it is stable, and then mount the cabinet bottom cover in the cabinet.

2.3 Installing Rectifiers and Monitoring Module

1, This section introduces how to install the Flatpack 2 rectifier and Smartpack monitoring unit.

CAUTION:

- The modules may be warm, but do not hand-carry them by their handles

- Open the handles before inserting them into the power shelves (hot-pluggable)

The rectifier incorporates a Mains fuse in each line. Double Pole / Neutral Fusing

Mounting or Removing Smartpack and Flatpack2 Modules Note that cables are plugged to the Smartpack’s rear panel. When mounting the controller, you must plug the cables before step 2. When removing it, unplug the cables during step 2.

1. Unlock the handles by

inserting a screwdriver into the holes to release the spring mechanism

2. Insert or remove the module by sliding it fully into the power shelf, so that the module makes proper contact (for Smartpack, plug cables first) or using both handles to pull the module loose. Support from underneath before the unit is completely free. Unplug the cables, when removing the Smartpack module

3. Lock the handles by pushing the handles up into their housings (locked position). Then, the module will be securely locked in the shelf, or ready for transport

4. Mount blind panels in unused module locations

1. Release the panel’s upper left and right corners by inserting a small screwdriver into the panel’s upper left gap and carefully press down and out to release the locking tabs. Repeat on the upper right gap.

2. Remove the blind panel by using you hand to pull the panel loose

Mounting Blind Panels 1. Insert the panel’s upper edge by

pressing gently so that its upper locking tabs engage 2. Lock the panel’s lower edge by

pressing with your hand so that the blind panel’s lower tabs lock into position.

2.4 Connecting Power Cables

This section introduces the power cables connection of AC distribution unit and DC distribution unit.

Power is OFF! All Fuse and MCB turned off!

2.4.1 Leading In/Out Cables

The lead in/out cables includes:

AC cables connection

DC load cables connection

DC battery cables connection

Alarms relay dry contact connection

2.5 Connecting PE & AC Cables

AC lead-in the power system is 63A/3P MCB. The neutral terminal is blue UK16, the earth copper is

locate at the right side of the AC distribution unit, refer to the figure 7 and figure 8.

If single-phase AC mains feed in the system, three input terminals of the three-phase MCCB are

connected in parallel first, and then connect them to the phase line. The neutral line is still connected

to the neutral terminal.

The SPD earth has been connect to the earth copper bar already, check and confirm with the

multi-meter.

If the AC cable be fed into the cabinet from the top, customer should cut the rubber ring which used

for protect the AC cable, showed as below.

Then the cable put along the side panel, feed to the AC input MCB.

The sequence of AC connection is AC earth cable, then neutral cable, at last the live cable.

The mains is OFF during the AC cable lead in process

This system has 4 alarm relay output. Each pair of dry contact can be selected as normally open or normally closed according to the customer’s need. Terminate Alarm Circuit cables to the relay output terminals corresponding

Chapter 3 Installation Testing

3.1 General

This section introduces the system commission after the installation of the whole system.

The commission should be performed according to the following step strictly!

3.1.1 Preliminaries

The whole commission process is listed below: The cabinet stability check;

The mains input check and AC distribution unit commission;

Power on the Flatpack 2 rectifier and verify the correct operation;

Power on the Smartpack and verify the correct operation;

Connect the battery in the power system;

Connect the customer load in the power system;

3.2 Installation Check

3.2.1 Cabinet

The cabinet should be stable; the vertical angle should less than 5 degree.

Each part inside the cabinet should be mounted stable.

The expansion bolt should be tightened with the flat washer, spring washer and the nut.

3.2.2 Mains Connection

There is no loose cable connection in AC distribution unit;

There is no short circuit;

The safety caution label adheres well.

The PE cable connects to the earth copper bar.

The neutral cable connects to the neutral terminal.

The mains cable connect to the MCB

3.2.3 DC Connection

There is no loose cable connection in AC distribution unit;

There is no short circuit;

3.2.4 Battery

There is no loose connection of the intercell link of the battery. The battery cables connect to the battery terminal with correct polarity.

3.3 Startup Preparations

Perform the pre-start check before the power system is switched on:

3.3.1 AC Distribution Unit & Rectifiers

Secure the AC input MCB is turned off!

Secure the AC SPD connects well, the SPD earth connects to the earth copper bar.

Secure the AC output MCB is turned off!

Visual check there is no loose component in the rectifier

Check with a multi-meter there is no short circuit in AC input and DC output.

3.3.2 DC Distribution Unit

Secure all the fuse/MCB is turned off!

Secure the DC SPD connect well

Double check the battery cable and load cable connect with the correct polarity

3.3.3 Monitoring Module

Unlock the handle and pull the Smartpack out, check all the cable connection at the rear part is no problem

Insert the Smartpack, and lock it well, please refer to 2.3 section.

3.3.4 Battery

There is no loose connection of the intercell link of the battery. The battery cables connect to the battery terminal with correct polarity.

3.3.5 BLVD

3.4.1 Switch ON the system

Switch ON the AC input supply (external AC distribution in the equipment room) to the PS cabinet

Measure the AC input voltage at the cabinet’s AC distribution, if it is normal, switch on the input MCB

3.4.2 Turn on the rectifier and monitoring unit

Push all rectifiers firmly inwards, one module at a time, allowing a 2s delay ⎯ Start up the rectifier,

correct sequence refer to figure 2-5. Lock their handles.

The Smartpack will stat up then.

Mount blanking panels over unused positions

3.4.3 Ensure Smartpack and Flatpack 2 module work normal

Verify correct operation, by monitoring the modules’ LED lamps and display:

3.4.4 Connect a PC to Smartpack

3.4.7 Verify the system setting

Verify system settings using the controller’s front keys. Check with the CTO configuration sheet. Secure the system setting is the same as the CTO configuration sheet.

3.4.8 Connect the battery fuse

Ready to connect the battery fuse, check the battery cable connection has the correct polarity.

Measure the battery voltage, then adjust DC output voltage — using the controller’s front keys — to

equal the measured battery voltage

Disconnect all rectifiers but one, by unlocking the handles and pulling them partially out (fan housing

visible). Do NOT physically remove them from the power shelves

Switch ON all battery fuses connects the battery in the power system.

Adjust DC output voltage — using the controller’s front keys or via PowerSuite— to 53.5V (only one

rectifier charge the battery, maybe current limit occur, yellow LED light, it is normal)

3.5.1 Rectifier fault

Unlock one rectifier’s handle and pull it out.

The yellow LED in Smartpack front panel will light, and check the rectifier fault alarm in control

display.

Insert the rectifier inward, the alarm disappear.

3.5.2 Battery fuse fault

Turn off the battery MCB.

The red LED in Smartpack will light, and check the battery fuse fault message in control display.

Turn on the battery MCB again, the alarm disappear.

3.5.3 Load fuse alarm

Turn off the load MCB/or pull out the load fuse which connect to the load

Chapter 5 Alarm handling

This chapter introduces the methods taken for handling the alarm, for the power system maintenance, the maintenance people should grasp the relevant knowledge of the power system.

1, the maintenance people should comply with the safety rules. 2, only the qualified people can conduct the power system maintenance.

5.1 Alarm handling

5.1.1 Monitoring unit alarm

The monitoring unit alarm can be defined as major alarm, minor alarm, and no alarm (deactivate).

Major alarm: when this kind alarm happens, it will affect the power system’s performance seriously,

whenever it happens, the customer must take measure to handle it.

Minor alarm: when this kind alarm happens, the system can output DC voltage temporarily. If happens in

the work time, the customer must take measure to handle, if not in the work time, then the measure must

be taken in work time.

No alarm: customer can deactivate this kind alarm, it is defined when this kind item happens, the power

system work normally, no alarm indication.

Measures for handling the system alarm listed below:

1 Mains failure

If mains failure not long time, the battery can provide the DC voltage, if the mains failure for long time, the generator should be used, recommend when the generator works stable, then feed to power system.

2 Mains over voltage protection

1, checks the setting value, if it is too low, then revise it. 2, When the phase voltage over 300Vac, the rectifier will protect; so if the mains over voltage for a long period, please contact the power plant bureau to improve.

3 Mains low voltage protection

1, checks the setting value, if too high, then revise it 2, When the phase lower than 185Vac, the rectifier will power derating, so if the mains low voltage for a long period, please contact the power plant bureau to improve.

4 SPD alarm Check the SPD status, if the SPD failed, then change it with a new one

5 DC over voltage alarm

Check the DC output voltage and the “DC over voltage alarm” setting value, if the setting value is not correct, then revises it.

6 DC low voltage alarm

1, check the DC voltage and the “DC low voltage alarm” setting value, if the setting value is not correct, then

7 Battery/load fuse (MCB) alarm

Check the MCB or fuse status, (for MCB, check the handle position, for the fuse, check the voltage of the fuse, if 0V, the fuse is no problem), if the MCB/fuse is broken, check the root cause and solve it; if the MCB/fuse is normal, the circuit may be failure, please contact Eltek.

8 Battery protection (BLVD)

Check if the mains off for a long time, and the battery discharge, the DC voltage has drop to the “battery protection setting value”.

9 Rectifier failure The red LED lighted, pull out the rectifier, wait for a while, then push the rectifier inwards again, if the rectifier still failure, replace it with a new one.

10 Rectifier lose communication

Check if the communication cable loose, if contacts well, please restart the rectifier, if the problems still exist, replaces this rectifier.

11 Battery high temperature alarm

Check if the battery failure, cause the battery over heat, if yes, change the failed battery, Check if the battery chamber temperatures too high, if yes, try to lower the chamber temperature.

The Flatpack2 Rectifier Module is designed for parallel operation in a system. The front panel LEDs

provide information about the rectifier status and CAN bus activity.

The Flatpack2 Rectifier Module has the following LED indications:

“Alarm” (red) indicates an alarm situation

“Warning” (yellow) indicates an abnormal situation

If the calculated total values deviate more than ±1% from the display readings, calibrate the current from the PC (calibration value>50% of system’s max. capacity)

3. DC Output Voltage Adjustment; measure and adjust. Measure and, if required, adjust the output voltage to the nominal voltage recommended by the battery manufacturer. (Voltage measurements to be done at the DC rail, with little load current)

4. Alarm Relay Test; verify all alarm relays are working correctly. From the Smartpack’s keypad or PC use the Relay Test function; verify activation of external equipment

5. Battery bank control; measure and verify battery specifications. Follow the recommendations of the actual battery manufacturer.

6.2 replace the malfunctioned rectifier

If the rectifier failed on site, the customer should replace the failed rectifier according to following steps:

1.1 Modes of Operation

The controller’s display is either in Status Mode or in Menu Mode.

Status Mode

When the front keys are not in operation, the display is in Status Mode. The following information is then scrolled through the display: • The upper line continuously displays the battery voltage. • The lower line continuously scrolls the following information:

o Battery Current o Load Current o Active alarms o Other messages

Menu Mode

When the front keys are in operation, the controller’s display switches to Menu Mode and the following information is scrolled through the display: • The upper line shows the name of the active menu or sub-menu • The lower line indicates which key to press Notice that if no keys are pressed within 30 seconds, the display will automatically switch from Menu Mode and to back to Status Mode.

1.2 Operating Menus, Overview

The Smartpack-based DC power system’s functionality is accessed via a network of software menus and submenus, enabling you to configure and control the whole power system.

The functionality is divided in two different hierarchical menu structures: the User Options menus and the Service Options menus (password protected, only authorised personnel have access to them). Display in Status Mode

Installing PowerSuite ⎯ PC Application The PowerSuite software application enables you to configure and operate the Flatpack2 Power Supply System from a personal computer.

Flatpack2 system configuration from a PC running MS Windows XP

1. Install PowerSuite

Insert the CD in your PC drive, start the PowerSuite installation and follow & accept the wizard default steps

2. Switch Smartpack ON and plug USB cable (Part 202073) to Smartpack and to any available USB port in the PC

4 4. Start PowerSuite and establish connection

Select “Start > All Programs > Eltek > PowerSuite”. On the toolbar, click “Connect” button. On the Connection dialogue box, click the “Connect” button

If PowerSuite fails communicating via the standard COM port, find the COMx assigned to Smartpack

(My Computer/ Properties / Hardware/ Device Manager) and configure PowerSuite to communicate

via this COMx (read the instructions in the installation CD).

PowerSuite’s newest version is always available on our FTP server. Call your Eltek’s contact person.
