    At first glance, a filling application involv-ing the transport of a liquid product into asolid vessel may seem simple to theuntrained eye. But what few people realizeis the high accuracy and continuous feedrates required for such high precision andhigh speed applications.

    In fact the highly complex requirements oftransporting the vessels, which are usuallyin the form of bottles, inserting the fillingnozzle, controlling the flow rate of theliquid product, requires a highly capable

    function controller to handle the immensespeeds of this process. With bottle filling,rather then the process having a stop/startprofile, the actual process is continuous atbreathtaking speeds. Therefore, finding theright automation solutions to meet theserequirements is the challenge of mosteveryday engineers. Mitsubishi Electric pro-vides that solution in as simple and costeffective manner as possible.

    � Advanced control using electroniccaming

    The aspect of ensuring that the control ofthe filling nozzle is completely synchro-nized with the rotational conveyor and flowcontroller is the challenge for most bottlefilling applications. The controller has toensure that the liquid is fed accurately intothe bottle opening. The flow rate andnozzle height also have to be preciselycontrolled to eliminate the risk of frothingand overflow of the liquid itself.

    By using Mitsubishi Electric's motion con-troller CPU (based on the System Q auto-mation platform), cam profiles can be con-trolled intelligently with software camingsystems that replace hardware based meth-ods which are prone to error and profiledeviation. This method is very flexible forexample, if the bottle type has to bechanged, the cam profile software can besimply exchanged without resulting in anoverhaul of the system itself.

    � Linking high speed networksIn addition to the motion controller, theactual transfer and conveyor aspects of theapplication can be controlled usingMitsubishi Electric's intelligent and energysaving drives. These are integrated into thetotal system via the open device level net-work CC-Link. The fast rates of bottles beingfed into the machine can be controlled bySystem Q together with a CC-Link network,offering high transmission speeds of 10Mbps with program speeds in the millisec-onds. System Q also enables connectivityto upper level control and managementsystems via its Ethernet option moduleallowing real-time production data to befed into ERP/MES systems.

    This network achieves speeds of up to50 Mbps ensuring high speed and highaccuracy when synchronising the rota-tional conveyor, nozzle control and liquidpump together using the cam profileaccording to the bottle shape. These camprofiles can be easily switched betweenusing the GOT1000 human machine inter-face screen, providing a user friendly inter-face to the operation of the bottle fillingmachine.

    This continuous monitoring allows factorymanagers to report on actual bottling per-formance in real-time without having torely on statistical data. CC-Link can also beused to compliment the local rack I/O withan extensive range of remote I/O modulesensuring that most system componentssuch as flow control valves, nozzle valves,etc., are all simply and easily linked back tothe main controller, System Q. The highspeed servo drives are controlled directlyby the motion controller that is on theQ series platform via the high speedSSCNET III, fiber optic network.

    Ever wondered how, when walking in asupermarket, all the bottle labels are facingthe same way looking almost identical interms of positioning and orientation?

    With the GOT1000’s high resolution touchscreen, monitoring, debugging and labelparameter profile changes can be displayedand controlled with instant connection viathe high speed Q bus connection. Using theMR-J3 servo amplifier series with SSCNET IIIfor high speed servo control, the film wind-ing reel and tension roller can be accuratelycontrolled to ensure continuous label wind-ing being presented to the bottle. The servodrive incorporates a patented auto tuningfunction which maintains the feed rate of thefilm even when the inertia of the drumchanges due to the reel being transferredfrom the feed to winding rollers.

    This is a result of today's high speed labellingmachines ensuring labels are adheredcorrectly on the target product with as littledeviation as possible. With bottle or cylin-drical vessel labelling as it’s also known,everything is done at a very high speed withimmense accuracy.

    The label has to be fed at a constant rate toprevent stretching, warping, and eventearing of the label film sheet to ensurethat all products have a label correctlyplaced. Labels come in a host of sizes andcan be placed in a number of ways, be itcold glue, hot glue, shrinkwrap or generalwrap around types. When designing alabelling machine the control architecturehas to support all these variances with aslittle disruption to productivity as possible.

    � High speed registrationAchieving these requirements is secondnature for Mitsubishi Electric's System Qautomation platform. Together withQ motions high speed registration func-tionality, labels are guaranteed to beplaced accurately with little distortion. Byadding the Q CPU logic controller, therotary drum, feed roller brake and bottlesensors can be controlled easily and at highspeed with simple ladder logic program-ming. As with most applications an interfaceis essential to provide a means of humaninteraction with the machine.

    � Product conveyor controlAs boxes are loaded onto the productconveyor at regular intervals, a motionsensor transmits an interrupt signal to theFX3U-20SSC-H controller each time thefront end of a box is detected. A box thentravels a specified interrupt distance beforestopping in front of the pneumaticallydriven label placing edge.

    � Label reel drive axisWhen a box reaches the label placing edge,a positioning complete flag from theconveyor axis sends an output signal fromthe FX3U PLC to move the label placingedge toward the box. The label reel driveaxis simultaneously starts to move with theconveyor drive axis using the opticalSSCNET III communication of theFX3U-20SSC-H. After the label has beenfully applied, both axes stop for the labelplacing edge to retract to its home posi-tion. The label reel drive then advances thefilm slightly using another sensor to pre-pare the next label while the conveyor axismoves again to carry the finished box awayand await the next incoming product.

    � Product conveyor controlAs boxes are loaded onto the productconveyor at regular intervals, a motionsensor transmits an interrupt signal to theFX3U-20SSC-H controller each time thefront end of a box is detected. A box thentravels a specified interrupt distance beforestopping in front of the pneumaticallydriven label placing edge.

    � Label reel drive axisWhen a box reaches the label placing edge,a positioning complete flag from theconveyor axis sends an output signal fromthe FX3U PLC to move the label placingedge toward the box.     Probably the most common type of pack-aging machines, aside from bottle fillingapplications, are the pillow type machinesused to package a whole host of products,from candy bars, pizzas and breads topharmaceuticals and other non food prod-ucts. These machine types are known as"pillow" because of the distinct shape ofthe packaging film being formed aroundthe product to be packaged.     Our automation control concept is basedon the System Q automation platform.     � Utilizing the 4-axis QD75 as a costeffective solution

    For smaller applications, not requiring amotion controller, the QD75 module pro-vides up to 4 axes of high accuracy servocontrol. Considered as an intelligent functionmodule, QD75 is ideal for controlling direc-tional axes on a palletizing machine. Usingsimple ladder logic programming and anintegrated utility software, the QD75 is veryeasy to setup and debug. Other aspects ofcontrol such as transport conveyors can becontrolled using with the FR-A700 series ofintelligent AC drives. Connection to System Qis made simply by using the CC-Link opendevice level network, which can also beused to connect additional devices such assensors etc. With fast communications of10 Mbps, CC-Link provides a high speedsolution and reduces overall wiring too.The System Q automation platform ensuresthat a flexible and total solution is realized,with performance and cost reductionoptimized.

Theyalso include a reliable front mounted USBprogramming port to enable easy program-ming and maintenance access withouthaving to open up the cabinet to accessthe back of the GOT. The GOT can also beconnected to existing Mitsubishi networkssuch as MELSECNET/H and CC-Link, but canalso be interfaced directly into the Q seriesbackplane bus, resulting in very high com-munication speeds.
