Anyone who has read this columnregularly will recognise that I am notbackwards in coming forwards whenit comes to seizing uponorganisations, public or private, whenthey are exposed for crass hypocrisyor failure to deliver on their expressedcommitments to British industry.However, we cannot take such astance if when someone actually triesto do the ‘right thing’, we don’trecognise it and congratulate themfor doing so.

There is no doubt that the bankingcommunity came out of the recent recession somewhat bruised andunpopular. Not only was their previously cavalier attitude to lendingconsidered by many to have caused the crisis in the first place but theywent on to be blamed for just about everything that didn’t meet with ourapproval – period. A banker’s life was indeed an unhappy one and theyare still a long way from recovering any loyalty from the manufacturingsector. However, having stoically taken their well deserved punishmentthere is a significant proportion of the banking community, not least of allthe British Bankers Association (BBA) and a selection of related publicsector stakeholders who are making laudable efforts to ‘wipe the slateclean’ and ‘make-amends’ for their previous misdemeanours.

Recognising that UK manufacturing may provide a much neededlifeboat out of the current economic turmoil, the BBA has established ataskforce comprising of six major British banks and has unveiled a 1.5billion pounds business growth fund to ‘kickstart’ funding to smallbusinesses. The recommendations include a national mentorprogramme with the involvement of both the Small Firms EnterpriseDevelopment Initiative and the Federation for Small Businesses.

The Taskforce banks have committed to seventeen actions in threeareas: improving customer relationships; ensuring better access tofinance; and providing better information while promoting understanding.

John Varley, chief executive of Barclays and chairman of theTaskforce, said: “The private sector will play a key role in the recoveryand it’s our job to help viable firms to be successful. SMEs areparticularly important as a source of job creation and growth.”

Halleluiah! At the risk of accusing Mr Varley of stating the down-right obvious – has it not always been so?

Now, I have to admit to being just a tad cynical – but let’s not bechurlish. We should give credit where it is due (no pun intended). Atleast the banking community is now trying to engage with industryconstructively and from my own meetings with the BBA, I know thatthere is genuine desire on the part of the finance community to resolveour current problems.

We owe it to ourselves and the future of UK manufacturing to presentthem with an open door.

The PPMA Show proved onceagain that it is the place whereall the key people gather asover 11,000 professionalsvisited the NEC in Septemberto see over 320 suppliers aswell as the ManufacturingForum seminars and the Onesto Watch Awards.

As the biggest industrialgathering to focus exclusivelyon the processing andpackaging machinery sector,the show welcomed visitorsfrom across the globe.Alongside the exhibition, thenew Ones to Watch Awardsthat recognise promisingunder 35 year olds who havemade a real impression on theindustry saw Nicola Swannfrom Videojet Technologiesnamed gold winner at theaward ceremony on theopening night.

As marketing manager for

the UK and Ireland ofVideojet, Swann is creditedwith revolutionising thecompany’s profile within theindustry.

At a drinks reception at theshow, ceo of the PPMA andone of the award judges ChrisBuxton said: “We have such awealth of young talent acrossthe packaging and processing

Harford Control used a toy trainas a fun way to display thefunctionality of its on line datacapture line performance andvision systems at the PPMAShow in September.

Arpac Europe has completedits first installation at a printingcompany.

“Itʼs a major vote ofconfidence in Arpac Europeʼsability to support largeinstallations,” says generalmanager Tony Hacker. “Thecustomer chose us because weoffered the best technicalsolutions, and because of ourability to provide a turnkeysystem.”

The installation consists ofArpacʼs 75GI shrink wrapper, ELtray packer, robotic palletiserand conveyor system integratedwith several existing machinesat the customer site. Mixer gives benefitsLaunch date pressures of itsGlorious! Skinny Dip range ofproducts meant TSC Foods hadan urgent need for a versatilemixer that could be used toproduce both coarse and smoothtextured products in volumes ofup to 500kg per batch.

In the end, AdvancedEngineering had just eight weeksto design, build and prove thenew mixer required.

Director Peter Mellonenjoyed a successfulexhibition that had exceededexpectations. “Large foodcompanies are still investingas in recessionary times, theyhave to automate,” saidMellon. “They have to producemore with less people andmore efficiently.”

With experts estimating that fakemedicines with a market value of abouteuro 25 billion are currently in circulationworldwide, it is obvious that regulators andmanufacturers had to do something tocombat it. Indeed, the World HealthOrganisation also quotes a high volumewhen is says that counterfeits make upabout 8% of the entire pharmaceuticalmarket worldwide.

To enable complete visibility, France’sproduction lines – as of 1 January 2011 –contain the new CIP 13 standardised GS1code, a batch number and the medicineexpiry date.

Valérie Marchand, healthcare managerat GS1 France, explains that the newregulation will greatly benefit the Frenchpharmaceutical industry, as manufacturerswill possess a thorough knowledge of theproducts they have supplied.

France is the first country to adopt thisruling for medicine, with Italy, Spain andGermany likely to be the next to follow suit.

According to Marchand, despite theregulation’s many benefits, the costsincurred mean the majority ofpharmaceutical manufacturers throughoutthe world, are unlikely to begin using a 2Dbarcode on their production lines until alaw is enforced in their own country.

“Manufacturers who wish to sell theirmedicines in France, however must makesure that products are labelled with a GS1 Datamatrix 2D barcode – all therequired information needs to be includedin order to comply with the Frenchregulation,” she says.

In this country, the Department ofHealth’s Procurement, Investment andCommercial Division (PICD) is currentlydiscussing the adoption of GS1 Datamatrixwith the pharmaceutical industry, according

Lamb says that work is ongoing in theUK and the Department of Health PICDaims to consult widely and thoroughlybefore any decisions are made. He adds:“France’s decision to enforce the GS1Datamatrix 2D barcode has certainlystimulated a debate within the UKpharmaceutical industry.

“Although there will be substantial costsinvolved in implementing such a system,equivalent benefits will be derived bycompanies. For manufacturers in the UKwishing to learn more about implementinga GS1 Datamatrix 2D barcode I wouldadvise that they contact GS1 UK and jointhe work programme which will ensurethey are kept up to date with anyprogress.”

Keeping medicine safefor future generations

Lamb urges manufacturers to plan inadvance and seek professional help if aregulation is implemented. “It is extremelyimportant for pharmaceutical companies tobe fully prepared for the new system inevery way possible.”

One expert in this field is Travtec(www.travtec.co.uk), a company that hasinstalled 15 systems to date at theMacclesfield site at AstraZeneca to helpthem to meet point of use authenticationfor national and international legislation,both now and in the future. The drivingforce behind the selection of the Travtecsystems has been the anti-counterfeitregulations introduced into the Turkishmarket, and latterly French CIP 13 codingrequirements, both of which havenecessitated the inclusion of 2DDatamatrix codes onto packs.

Travtec. “The Travtec systems have theflexibility to be adapted for different codingrequirements and can also be upgraded tocope with serialisation,” he says.

The Travtec option was adopted after athorough evaluation of all availableequipment by AstraZeneca whichconcluded that thermal ink jet was the bestand most responsive technology for 2DDatamatrix requirements. At the sametime, the company recognised thatconsistent coding could only be achievedwith a reliable and effective pack handlingsystem that would present each pack inthe correct way.

It was also important that any codingsystem was able to integrate easily withthe company’s existing Systech visionequipment.

“Travtec was able to satisfy all thesecriteria,” explains John Currie, projectmanager for UK operations at AstraZeneca.“The Pharmacarton system in particular iswhat holds the entire coding and inspectionsystem together and ensures all the otherelements work effectively.

The pharmaceuticals giant says that theflexibility of the Pharmacarton has enabledit to be easily retrofitted to existing lines indifferent places, according to individual linerequirements. Standardising equipmentacross the lines also means that operatorscan easily be moved to different lines.

“From a coding perspective, this is one

of the most challenging projects we haveundertaken, but working with Travtec hasmade the process as painless as possible,”says Currie.

Implementation of the labelling andtracking of medicines on the basis of aunique GS1 Datamatrix used just oncerequires manufacturers, distributors andend-customers to install an online productverification system. The pharmaceuticalproducer’s unique serial number istransmitted to a central database ornetwork of databases. The pharmacist, forexample, can then check the code onlinebefore purchasing the goods.

The image based code reader Lector620 from Sick (UK) (www.sick.co.uk) canread and verify these GS1 codes as wellas linear and other 2D codes. Thecompany says with its compact design andflexible interface connections that it fitsperfectly into the limited space that isusually available in packaging machines.

At the same time, Olmec-UK(www.olmec-uk.com) has successfullyimplemented a custom designed highspeed in-line code reading system to meetthe track and trace code readingrequirements for CIP13. The system, fullyintegrated into the control systems at aleading healthcare manufacturer, provides100% reading and verification of codes oncartons and is capable of read rates up to1200 cartons a minute.

Global product identification companyDomino has formed a European groupdedicated to helping pharmaceuticalmanufacturers comply with the newstringent regulations contained in theEuropean Unionʼs Falsified MedicinesDirective (FMD) implementation -2001/83/EC - which is now under way.

The group consolidates Dominoʼsexpertise in the consultation andimplementation of establishedpharmaceutical legislative compliancesolutions. The group includes specialists inall the critical disciplines, including legislativestandards, validation of automatedmanufacturing good practice, code formats,serialisation and the successfulimplementation of turnkey solutions.

The group comprises local expertsacross Europe backed up by a team ofspecialists who will coordinate DominoʼsFMD activities as well as monitoring likelydevelopments in the global harmonisationof standards.

The FMD (2001/83/EC) incorporates aseries of initiatives to help safeguard thesupply chain and protect patients,including measures to regulate internetsales of medicines and strengthenrecord-keeping requirements. Mostsignificant for manufacturers, however,will be the introduction of obligatoryidentification and authenticity features onouter packaging of medicines, including aunique, non-predictive number andtamper-evident labelling.

Following the publication of the FMD bythe Council of the European Union in Julythis year, member states have just 18months to transpose the directive intonational law. Manufacturers then have threeyears to be compliant.

Efficient syringe packingTwo new systems have come onto themarket, one for pre-filled syringes fromDividella, the other is a no contact linedesigned to process glass syringes fromTMG Marchesini UK.

According to Dividella, pre-filledsyringes are being used more and moreso that the administration of liquidpharmaceutical products can be handledmore easily and more reliably in thedoctorʼs surgery or in hospitals, or bypatients themselves.

Dividella NeoTop packs are said to bean ideal solution for these diverserequirements as the resealable top-loading/top-opening packs combine ahighly visible product arrangement, simpleremoval and user-friendly presentation.Partitions and flutes inside the packsecure and protect the individual items.

The company (in the UK KörberMedipak) has devised many customer-specific feed systems that can packsyringes along with safety devices, forexample, and be connected on a modularbasis to upstream machines for pens,injection vials or inhalers.

To meet the demand for high outputsystems, the Dividella NeoTop 804enables up to 500 products a minute tobe packed and can be operated in eithersingle or triple mode. Also, the machineoffers a further reduction in changeovertimes, an automatic feeder and acomprehensive monitoring system.

partitions can be erected fullyautomatically from flat paperboardblanks before cylindrical objects,applicators, pharmaceutical products orblisters are inserted.

At the same time, the Marchesini Grouphas devised a no contact line designed toprocess glass syringes by using high-precision robotic systems. This ensures nocontact between syringes andconsequently it is capable of handling thesyringes very delicately, on the infeed andoutfeed of the assembling machine.

To do this, Robovision was developedinto a new robot, assembled with aspecial design so that the main axis doesnot rotate but performs a linearmovement. The operational principle ofthe line involves an initial Robovision uniton the infeed which, thanks to the speciallifting system, lifts the syringes out oftheir nests loaded on the belt, pickingthem up with grippers and placing themin the infeed scroll of the plunger inserterand labelling machine, without any buildup or collision of the syringes.

Consultancy is crucialfor Russian drugs firmRussian company R-Pharm has built amodern factory in Yaroslavl to contractmanufacture drugs and a packaging linefor vials from Gerhard Schubert went intoproduction at the plant earlier this year.

The line combines a compact designwith maximum size flexibility because thegrouping and conveying of all processsteps are executed by robots. It alsoincludes the 100% ʻtrack and traceʼquality assurance feature.

The Russian government has set itselfthe goal of developing the domesticpharmaceutical sector, and promotesregional clusters, one of which is locatedin Yaroslavl, a city in central Russia.Here, R-Pharm, which is already one ofthe countryʼs leading drug retailers, isentering the new business of contractmanufacturing.

After considering various equipment,owner and ceo Alexei Repik chose aSchubert packaging line as ʻthe TLMrobot technology and its systemenvironment is ideally suited to designprocesses which comply with FDA andEMEA requirementsʼ.

“It provides precisely the unlimited sizeflexibility which is required of a contractmanufacturer,” says Repik.

Currently, more than 20 different packversions are planned, all with varying


parameters such as vial size, the boxblanks, their inner configuration, thearrangement and the quantity of thepackaged vials. The smallest packagecontains one vial while 50 vials will soonbe packed in the largest box.

Up to 400 vials a minute run into theTLM packaging line from the two rotarytables. The markings of the vials arechecked, and each individual vial isdocumented with photographs by thevision system.

Two TLM-F44 picker stations with twofour-axis robots each pick up the vialsand place them in a product group chainwhose partitions are suitable for allcurrent vial diameters and packingpatterns. The counter-directional runningprinciple makes the grouping processefficient, says Schubert.

In the loading station, an F2 robot picksup the grouped products and places orlays them in the box inserts which areplaced in the boxes together with thevials at a further station.

The packing boxes are erected fromflat blanks and placed onto the transportplates by transmodules (intelligentvehicles which carry out the transport ofboxes and products within the TLMmachines). Inserts are also erected andtransferred to the transport plates of the

transmodule. In total, eight TLMtransmodules are used on the packagingline in Yaroslavl.

After a leaflet has been placed in thebox, the TLM-F2 robot closes it with theattached lid.

All of the units in the line are linked tothe line management system fromSchubert. This facilitates central entry ofall batch data while the production datarelevant to pharmaceuticals is saved inthe batch log at the end of a batch.

This is a 100% track and trace solutionas not only the vials, but also the codesassigned to the blanks by themanufacturer (EMB numbers) arerecorded. Each vial can therefore beclearly assigned to a box.

The concept also allows for anextremely fast time-to-market, asproduction can be started almostimmediately after receiving nationalapproval. No lead time for individual films,leaflets and folding boxes is needed, asonly an electronic layout is required.

This results not only in time savings butalso lower storage costs. If the layoutchanges, existing inventory no longer hasto be destroyed. Also, thanks to demand-based just-in-time production of the lot, thestorage and depreciation costs for storedʻresidual lotsʼ are reduced.

Blister testis accurateThe current industry standard ofblue-dye testing the sealintegrity of blister packs is notas accurate as modernBlisterscan technologyavailable from Sepha. So saysa whitepaper published by DrDorian Dixon of the Universityof Ulster.

In some cases, the differencein accuracy between the twomethods in finding a defectiveblister pack could be as muchas 10%. In a global marketvalued at over $40 billion, a10% difference in a productbeing sealed correctly can havea major impact on qualitycontrol and hence costreduction.

In his whitepaper, which isavailable to download free onwww.sepha.com, Dixoncompares the ability ofBlisterscan and the blue dyetest to detect defective pocketsin blister packs. The mostwidely used industry method fortesting blister pack integrity isblue dye testing, while theSepha Blisterscan is a dry, non-destructive technique that usesa laser to measure changes inthe pack profile which resultfrom applying a vacuum.

In his whitepaper study, Dixoncompared the ability ofBlisterscan and the blue dye testto detect defective pockets inblister packs with 12um or 20umsized holes laser drilled in thepacks. The defects were laserdrilled in the approximate centreof the foil laminate coveringeach pocket and the dimensionsof the holes were confirmed to atolerance of +/-2um using anelectron microscope.

“Blisterscan can detectdefects with a higher degree ofreliability and removes thepossibility of human error andreliance on operatorjudgement,” concludes Dixon.028 9048 4848www.sepha.com

Delicate glass vials can be inspected in fractionsof a second thanks to two Cognex In-Sightvision systems used in the AIM 596 unit fromEISAI Machinery, an expert high speedpharmaceutical product testing company.

Depending on the application and customerrequirements, the machine can checkapproximately 6,000 packages and in its fastestversion the device, with its imposing inspectiontowers and start wheels, can even test up to12,000 test units an hour.

In the first inspection step, the In-Sight 5000vision system determines the cake height of thefreeze-dried contents and detects the presence ofany foreign objects on their surface. At the sametime, it looks for ʻsplashingsʼ or splatters caused byunwanted boiling during the freeze-drying process.

A standard industrial camera then looks forforeign particles on the outside of the cake andcracks, scratches, or air pockets in the glass.

These first two cameras are attached to a

semicircular bracket that moves by an oscillatingdrive and the injection moulded aluminium andstainless steel housing make the In-Sightimpervious to vibration stresses. At a standardresolution of 640 x 480 pixels, it works at up to60 frames per second, and in partial-scan mode,it can even reach up to 200 frames per second.

With an additional In-Sight 5600 the undersideof the glass vials are inspected for cracks. Forfreeze-dried products, it also checks the vials forunwanted particles.

Before proceeding to the final test, an In-Sight5400C checks the vial cap and the flip-off sealas well as that the aluminium sleeves have beenfitted completely around the edge of the glassand the stoppers are tightly inserted.

A pallet tracking and label datamanagement system thatallows different pallet loads froma number of different productionlines to be handledautomatically on a singlestretchwrapping and labellingline, using pre-set criteria, hasbeen developed by print & applylabelling specialist Logopak.

Software based, Logotrac issaid to offer a considerablylower cost option to the custom-built PLC-based systemstraditionally used to identify andcontrol pallets through astretchwrapper, then transferthe correct label data to the print& apply machine.

“In effect, Logotrac is similarto the standard shift registerused for security in primarypackaging machines to identifyand keep track of individualitems as they pass through thesystem,” explains Logopak UKgeneral manager Wilson Clark.

“However the data handlingcapabilities also allow uniqueinformation for each pallet – itswrap pattern, height if doublestacked, and the shippinglabelling data – to be carried in alabel on the pallet load from themoment it is created.”

The first installation ofLogotrac was made earlier thisyear at a UK paper tissuemanufacturer where palletsfrom a number of linesconverge on singlestretchwrappers. Before

palletising, each bundle oftissues is identified with an EAN128 bar code label whichincludes retailer codes andother shipping information, butalso carries programminginstructions for thestretchwrapper.

conveyor. As pallets progresstowards the wrapping andlabelling equipment the tradedunit code is read, with datatransferred to the Logotracsoftware, and each pallettracked along each stage ofdriven conveyor section.

Intelligent software ensuresthat when each pallet movesfrom one stage, the next stage is empty and can receivethat pallet.

A system of visible ̒ boxesʼ onthe control screen of theLogopak controller shows eachpallet in its exact position so thatin the event of a pallet beingremoved from the line, theoperator can drag and drop theunit out of the line, or move apallet from one position to thenext. Otherwise failure of aparticular pallet to reach thenext position in a set timesignals an error.

As each pallet enters thestretchwrapper it is identified tothe machine, allowing itautomatically to adopt the pre-set wrap pattern for the productand pallet stacking format. Inthe case of tissue products thisprovides the correct degree ofpallet load stability without riskof crushing.

Worrying about washdown? High-pressure washdown is a cleaning technique with wide applications in the food, beverage and

pharmaceutical sectors, but sourcing equipment that reacts well to regular washdown cleaning is oftenchallenging. Paul Laidler of Laidler Associates looks at how to address the issues involved

In many plants, the traditionaltechnique of cleaningequipment by hosing it downwith large volumes of water anddetergent delivered at lowpressure has been abandonedin favour of high-pressurewashdown. The benefits areclear. Not only does the high-pressure technique offerenhanced cleaning efficiency, italso uses far less water anddetergent, thereby cutting costsand minimising theenvironmental impact of thecleaning operations.

But there’s a catch – high-pressure washdown seeks outeven the tiniest flaws in sealing,with the result that water ingressinto equipment can become aserious problem. Fortunately,help with addressing this problemis now provided by an extensionto the ingress protection (IP)rating system defined in IEC 60529. A new category –IP69K – has been added and itspecifically relates to high-pressure washdown.

IP69K ratingAlthough the IP69K rating wasoriginally developed forequipment used on road vehiclesand is only defined in the GermanDIN 40 050 version of thestandard, it has far widersignificance and application and ithas now been adopted by manysuppliers of enclosures, sensorsand other equipment intended foruse in washdown areas.

For the IP69K rating, theequipment is tested with a spraynozzle that is fed with water at80°C at a pressure of 80 to 100bar and a flow rate of 14 to 16litres a minute. The nozzle ispositioned 50 to 100 mm from theequipment under test at angles

of 0°, 40°, 60° and 90° for 30seconds each. The equipmentunder test is mounted on aturntable that rotates at 5 rpm. Atthe end of the test, there musthave been no ingress of water.

This is a searching test, and itwould therefore be easy toassume that all that’s neededwhen putting equipment intowashdown areas is to ensurethat it has an IP69K rating. Inreality, however, that rating isonly part of the story.

EnclosuresIt’s all very well, for example,specifying that all of the controlpanel enclosures used on aproject must be rated IP69K, butwhat about fitting pushbuttonsand indicator lights? To accommodate these, holes willhave to be drilled in theenclosure, creating potentialleakage points.

Of course, it’s perfectlypossible to seal pushbuttons andindicator lamps so that the ratingis maintained, and to use IP69Kglands for cable entries. Thepoint is, however, that simplyspecifying IP69K rated productsisn’t enough to ensure problem-free operation in washdownareas. It’s also important that theneed to maintain the ingressprotection rating is properlytaken into account duringassembly and installation.

Note that although theexample given relates to acontrol panel enclosure, similarconsiderations apply to otheritems of equipment used inwashdown areas, includingperimeter and machine guards,and safety interlockingsystems. Indeed, it could beargued that ensuring thereliable operation of this type of

equipment is particularlyimportant, because its functionrelates directly to safety.

Many materials cannotwithstand this regular exposure,but one that can is stainless steel.For this reason stainless steel –usually grade 316, which hasbetter corrosion resistance thanother commonly available grades– is almost universally specifiedfor equipment that will be used inwashdown areas, particularly inthe food, beverage andpharmaceutical sectors.

Surface finishThe surface finish of theequipment can also make a bigdifference to how easy it is toclean effectively. The ordinarysurface finishes given to stainlesssteel and many other materialslook smooth to the naked eye,but examination under amicroscope will reveal that theyare surprisingly rough with peaksand troughs that can harbourbacteria and other microscopiccontaminants, making them verydifficult to remove. A solution hasrecently been developed for this

problem in the form ofnanocoatings. These typicallytake the form of a clear liquidcontaining specially developednanoparticles that incorporateadhesion and anti-adhesioncomponents. When the coating isapplied to a surface, the particlesintelligently align themselves withthe adhesion component adjacentto the surface and the anti-adhesion component on the sideof the coating exposed to the air.

Nanocoatings areexceptionally versatile, and canbe applied to almost any type ofequipment, including enclosures,guards and interlocks.
