Heating

Acetylene: The perfect fuel gasWhenefficiency,precisionandaccuracyarerequired, there is no better choice than acetylene:• Acetyleneproducesthehighestflame temperatures, providing rapid and concentrated heating.• Theuniquetemperaturedistributioninan acetyleneflamemeansthatmostoftheenergyis containedwithintheprimaryflame,allowingfor precise heating.• Acetylenealsohasthehighestflamepropagation rate,increasingthermalefficiency.• Acetyleneproducesthelowestmoisturecontent in exhausted gases, reducing corrosion and quality issues.

Oxygen: The right selectionIn order to achieve optimal heating of the workpiece,theflamepropertieshavetobetailoredtothespecificapplication.Therefore,theoxygensource (oxygen gas, compressed air, aspirated air) has to be selected carefully:• Oxygenisusedforhotforming,flamehardening, flamecleaningandfusingofsprayedcoatings. It gives a rapid rise in temperature at the workpiece surface and causes a build-up of heat with a high temperature gradient inside the workpiece.• Compressedairisusedforpreheating, postheating,flamebrazingandflamedrying.It lowers the temperature and combustion velocity, producing a mild and gentle, yet intense and economicalflame,whichcanbewellcontrolled. The heating of the workpiece and the temperature gradient inside the part are less than when oxygen is employed. The workpiece is thoroughly heated at a lower surface temperature.• Aspirated-airburnersaresometimesusedfor brazing. They provide lower surface temperatures, a very slight temperature gradient and thorough heating.

Whatever your idea, Afrox can offer you the solution. Latex balloonswillfloatforsixtoeighthourswhereasself-sealingmetallicfoil balloons should last several days.

Itwilltakeonepersonapproximatelytwohourstoinflate500balloons.Latexballoonsfittedwithplasticvalvesandfoilballoonswithself-sealvalvesarequickertofill.Usingballoonclipsalsosavestime. Talk to your nearest party balloon outlet - consult the local Yellow Pages.

Partigas cylinders come in three sizes. To work out the size of the cylinder you require, you need to answer a few simple questions:

- What type of balloons do you want to use?- What size balloons do you want to use?- Howmanyballoonsdoyouwanttoinflate?

HiQ Special Gases & Equipment

Afrox has launched an exclusive world-class range of speciality gas products called HiQ® 60, developed internationally by its parent company, The Linde Group, following the commissioning of Afrox’s new speciality gases plant at its Gases Operation Centre (GOC) site in Germiston on Gauteng’s East Rand.

The groundbreaking ‘made for purpose’ HiQ® 60 calibration gases include pure gases and non-reactive gas mixtures, with an extended fiveyearshelflifeandflat-lineguarantee,allowingforgreaterreliabilityin the accuracy of instrument measurement and longer term usability ofgas.HiQisa‘masterbrand’andisasignificantleapforwardinthesupply of calibration gases.

Upuntilnow,gassuppliersacrossthemarkethaveofferedproductexpiration guarantees generally limited to 36 months, with many products available with only 12 or 24 months of shelf life. Gas products with a more limited shelf life can impact on measurement accuracy, as gas stability in terms of consistency and quality can change over time. Where consistency or purity of the gas has been compromised, this can result in expensive system re-calibration procedures, additional cylinder changeovers and wasted human resource time.

The most important requirement of any gas used for calibration purposes is that it can accurately and repeatedly report values of the instrument being measured. HiQ® 60 gas products alleviate concerns associated with quality or reliability issues for a period of up to fiveyearsandgivecustomerspeaceofmind.

HiQ® 60 pure gases include argon, carbon dioxide, helium, hydrogen, nitrogen and synthetic air, with calibration mixtures available with multiple non-reactive components. Every HiQ® 60 cylinder of gas is supplied with a certificationdate,withallproductsguaranteedforthefullfive-yearshelflifefromthatdate.

Afrox also offers a range of HiQ speciality equipmentincludingscientificregulators,

gas distribution equipment and laboratory gas generators which complement the speciality gases.

WiththeHiQrange,Afroxcustomerscanbeconfidentthattheyareusingaproductthatisinlinewithglobalspecificationsintermsofboth quality and safety. This is a market-superior total solution backed up by local and international technical support. Basic Grinding Procedure1. Do not ‘bump’ the wheel when starting to grind or while cutting

2. Do not use excessive pressure; allow the wheel to do the work

3. RPM of machines must never exceed RPM indicated on wheel

4. Do not use without machine guard

5. Always wear eye protection and protective clothing.

Incorrect Correct

Cutting Off WheelsMachine requirements:

1. Must have adequate power

2. Must be rigidly constructed, especially the arbor assembly.

Themachinemustmaintainstraightlinecutstobeefficientand

to avoid breakage

3. Must provide rigid support and ‘hold down’ of piece being cut.

Cutting off wheels are not completely unbreakable. Side pressure

MUSTbeavoidedtoensurestraightcutsandavoidpossible

breakage

4. Must have adequate heavy arbor and heavy duty arbor bearings

to withstand operating stresses and continue to operate trouble-

free over long periods of time. Loose bearings can result in rough

cutting and rapid wheel wear and even wheel breakage if end play

develops

Correct Incorrect

The abrasive cutting operation generates a great deal of localised heat

which causes rapid expansion of the piece being cut. Wheels oper-

atedataspeedsignificantlybelowefficientspeedoriffedthroughthe

cut too slowly will generate extensive heat. Result: rapid wear, fraying

around the edge of the reinforced wheels and wheel breakage.

Depressed Centre Grinding WheelsDepressed centre wheels, because of their shape and usage, require

speciallydesignedadaptors.Mountswhichareaffixedtothewheel

by the manufacturer shall not be re-used. Depressed centre wheels

shall be used with a safety guard located between wheel and operator

during use. For DC-wheels the locking nut which is less than the mini-

mumofone-thirdofthediameterofthewheelfitsinthedepressed

side of the wheel to prevent interference in side grinding and serves

to drive the wheels by its clamping force against the depressed por-

tionofthebackflange.

MIG & TIG Processes

MIG Process

MIG welding is usually carried out with a hand-held gun as a semi-

automatic process.

MIG welding embraces a group of arc welding processes in which a

continuous electrode is fed by powered drive rolls into the weld pool,

with an electric arc between the tip of the wire and the weld pool.

The wire is progressively melted at the same speed at which it is being

fed. Both the arc and the weld pools are protected from atmospheric

contamination by a shield of non-reactive gas which is delivered through

the nozzle that is concentric with the welding wire guide tube.

The MIG process is extensively used throughout industry for joining

mild steel, corrosion and heating resistant steel, aluminium and its alloys,

copper, bronze, etc. High quality welds can be obtained on all weldable

materials and a real time and money saving can be made. The MIG

processcanbeusedonbuttwelds,filletwelds,cornerweldsandlap

welds, etc.

In application it combines the advantages of continuity, speed,

comparative freedom from distortion and the reliability of automatic

welding with the versatility and controllability of manual welding. The

MIG process is also suitable for mechanised setups and its use in this

respect in the South African manufacturing and fabrication sectors is

increasing.

Refer to the Afrox shielding gas section as well as the consumables

section to determine which shielding gas and wire is recommended for

yourspecificapplication.

TIG Process

The gas tungsten-arc process is commonly referred to as TIG (Tungsten

Inert Gas) welding. TIG welding is an arc welding process wherein

coalescence is produced by heating with an arc between a single

tungsten (non-consumable) electrode and the workpiece. Shielding of

the heated weld zone, the molten metal and the tungsten electrode is

obtained by using the correct recommended gas or gas mixture which

is fed through the electrode holder. The TIG torch brings heat only to

the workpiece. When TIG welding, one can choose to make welds with

orwithoutadditionalfillermetal.Thesefillermaterialscanbeadded

manuallylikeinoxy-acetylenegasweldingoranautomaticfillermetal

feeding system can be utilised.

The Afrox PortaPak®istheidealweldingandcuttingsetforthosedifficult-to-get-tojobs.Lightandrobust,withamassofonly29kgyetstillhaving man-sized capabilities, it is easily moved by one person, and can be lifted through hatches or into service vehicles. Because of its small size and portability, the set is ideal for emergency vehicles or on maintenance duty in industry where portability is a must. The PortaPak® is ideal for fusion weld, braze weld, silver solder, heating and cutting. Nozzles provided will fusion weld steel up to 4 mm and cut steel up to 6 mm thick. The cutting capability can be extended to 20 mm by using the AFN 1,2 mm or to ± 35 mm using AFN 1,6 mm nozzle available as an optional extra. Brazing and welding with No. 5 nozzle - six hours. Cutting with 0,8 mm nozzle - 45 minutes.These times are for non-stop operation.The average job requires a fair amount of preparation and welding and cutting is normally intermittent, which in practice extends these times considerably.

There are many ferrous and non-ferrous metals and alloys of great

importance to the manufacturing industry and used in fabrication today.

Some of the most commonly used include:

• Aluminiumanditsalloys

• Carbonsteels

• Galvanisedandcoatedsteels

• Alloysteels

• Stainlesssteels

• Castirons

• Copperanditsalloys

• Nickelanditsalloys

• Titanium.

Pure aluminium is a relatively soft, ductile material and for most

engineering applications it is alloyed with a range of materials to

improve its properties. Each alloy is given a four number designation

dependent on the main alloying element, for example 4xxx series alloys

have silicon as the main alloying element, and 6xxx series are alloyed

with magnesium and silicon. Some alloying elements, such as copper, can

makeanalloydifficultifnotimpossibletoweld.

Carbon steels cover a wide range of commonly used engineering

materials including the so-called mild steels. The term carbon steels is

also taken to include carbon manganese steels, structural steels, HSLA

steels and Q&T steels which include HY and QT types.

Galvanisedandcoatedsteelsareaveryspecificgroupofnormallylow

carbon steels, which have undergone a surface treatment either to

improve some property, such as corrosion resistance or to improve its

appearance. In a welding and cutting context, these coating materials

can often create problems with both weld and cut quality and health

hazards in terms of fumes created as they are vapourised.

Alloy steels are carbon and carbon manganese steels which have other

alloying elements such as nickel, chromium and molybdenum added to

them to improve their mechanical properties. Low temperature alloy

steels have small amounts of nickel added. Creep resisting steels are

alloyed with chromium and molybdenum. These steels are often used in

high temperature environments such as steam boilers. High manganese

steelscancontain14%Mngivingthesematerialshighhardness,making

them suitable for application such as railway lines.

Stainlesssteelsaredefinedassteelscontainingmorethan13%Cr.There

are four basic categories of stainless steel of which the most common

are the austenitic steels such as 316, and 304 alloys which contain both

chrome and nickel. Ferritic stainless steels are chrome-containing alloys

with low levels of carbon, such as 409 and 430 grades. Martensitic steels

are also chrome-containing but have much higher levels of carbon. 410

and 416 are examples of these materials. Duplex stainless steels have a

mixed microstructure of ferrite and austenite and properties to match.

The main types of cast iron are grey cast iron, white cast iron, malleable

castironandalloycastiron.Greycastironcontains2to4%Candover

2%Si.Whitecastironhasthesamerangeofcarbonasgreybuthasless

than1%Si.Malleablecastironisbasicallyheat-treatedwhitecastiron.

Alloy cast irons may be alloyed with chromium, nickel, molybdenum, and

otherelementstogivespecificstrength,corrosion,orhightemperature

properties.

Copper can be used as an engineering material in its pure form but

is normally alloyed with other materials to improve its mechanical

properties. The most common alloys of copper are brasses in which zinc

is the main alloying element and bronzes, which contain tin. Another

widely used alloy group is the cupro-nickels, which are nickel-containing

alloys used mainly for their excellent salt water corrosion properties.

Nickel alloys are used in a wide variety of applications including marine

environments, aerospace and high temperature areas. Inconels® and

Nimonics are nickel chrome alloys, while Incoloys® are nickel iron alloys.

Hastelloys® are nickel, chrome and iron alloys, while Monels are nickel-

rich copper-containing alloys.

Titanium is an attractive engineering material because of its low

density, excellent corrosion resistance and the high strengths that can

be obtained through alloying. Its reactive nature, however, can give

problems when it is welded and keeping oxygen levels very low is of

fundamental importance.

DIY Welding Tips

1. Design and measure

Thefirststepistodesignwhatyouwanttomake.Makesketchesof

it with rough measurements and when you are happy with the design,

make scale drawings (squared paper usually helps) of the different

elevations (for example, front and side views). A perspective drawing

will help you to decide on the construction sequence.

2. Determine quantities

Once you have your scale drawings, determine how much tubing will

be needed in the various sizes. List all the screws, wheels, plugs, hinges

and so on and buy these before you start the job.

3. Plan the sequence of assembly

Logical planning of the sequence of the assembly will keep the work

toaone-manjob.Forexample,ifyouaremakingachair,youwillfind

itsimpletomakethetwosidesfirst,flatonyourworksurfaceand

then join the sides together. In other words, start off making the sub-

assembliesfirstandfinishbyjoiningthosesub-assembliestogether.

4. Make templates and jigs

Draw each sub-assembly full-size on the mild-steel-plate work surface,

using chalk, chalk line and straight edge. Pay attention to the joints

making them clear and accurate so that you can easily measure the

angles they make. Check each drawing for square and accuracy before

proceeding.

If you are making a number of assemblies to one pattern (for example,

six chairs) you will save time by making a simple jig. For this, simply

tack weld off-cuts on the outside of the lines of the drawing, in

positions that will hold the lengths of tubing in place.

5. Cut the components

Now lay the tubing on the drawing and carefully mark where and

at what angles the tube needs to be cut. When you have cut all the

pieces for one sub-assembly, place them in position on the drawing

and check that the ends can be joined together closely without any

gaps.Useafiletomakeanyadjustmentsthatarenecessary.

6. Tack weld the components

With the pieces laid out on the drawing, apply magnets or clamps to

thejointstomakesurethattheyareheldtogether.Usingyourweld

kit, tack the sub-assembly together. Tack welds should be 4 mm to

5 mm long. Next check the sub-assembly for square adjusting it with

a hammer if necessary. If there are any mistakes, tack welds are easily

brokenwithahammerandcoldchiselandcleanedoffwithafile.

7. Complete the welds

Lift the tacked sub-assembly from the work surface and complete

the welds. When the welds are completed, dress them by chipping off

thesolidifiedfluxandexcesswelddroplets(usingaspecialchipping

hammer)andcleanthemtoasmoothfinishwithafile.

8. Join the sub-assemblies

To do this, lay the sub-assembly back on the work surface and stand

the cross pieces on it, with the aid of magnets. Tack weld each cross

piece in position and check for square, making any adjustments with

lighttapsofahammer.Youshouldfindthatthesecondassembly

rests perfectly on the cross pieces, where it should be held with more

magnets. Tack weld each joint and then lift the assembly from the

work surface. Complete all the welds and dress and clean them with a

chippinghammer,wirebrushandfiles.

9. Finishing

At this stage, drill any holes that are needed and then prime the

wholeconstruction.Lettheprimerdryandapplyoneortwofinishing

coats in the colour of your choice. Finally insert any plugs or ferrules

andfitanyotherattachments.

When arc welding, good eye protection is needed to

prevent the intense light and heat from the arc from burning holes in the retinas of the eyes; this causes vision damage which is sometimes called arc-eye. To prevent this, a purpose-made arc welding face shield with a very dark sight window must be worn. Special arc welding visors can be bought to fasten onto safety helmets. Note: It is not safe to use sunglasses!

The increasing use of arc welding is due to the introduction of portable machines, brought on by inverter

technology, and the ready availability of small diameter electrodes and thinner section construction materials. Provided the operator is familiar with the basic principles and techniques, arc welding can be fast, efficient and a safe method of joining metals.

The new Afrox Transarc® range has been introduced to satisfy this need in the market. Manual Metal Arc (MMA) welding is an electric arc welding process in which the arc is struck between a covered metal electrode and the workpiece. The central metal electrode or core wire is a consumable to provide the filler metal for the weld.

Shielding of the weld pool is provided by the decomposition of some components of the electrode covering. The basic principle of welding with the new Transarc® MMA machine will be illustrated in this article.

Learning to weld with the Transarc® InverterStep 1:UnpackyourAfroxTransarc® welder. Inside you will find everything necessary for welding except for the electrodes and the protective gear and clothing. Always make sure you use an appropriate welding helmet, overall and gloves when welding. Step 2: Connect the set of welding cables to the machine.

As a general rule, the selection of an electrode is straightforward in that it is only a matter of selecting an electrode of similar composition to the parent metal. It will be found, however, that for some metals there is a choice of several electrodes, each of which has particular properties to suit specific classes of work. The size of the electrode is generally dependent on the thickness of the section being welded and the larger the section, the larger the

electrode required. For example, if the plate is 2 mm thick, you should use a 2 mm diameter electrode. But in the case of light sheet, the electrode size used is generally slightly larger than the work being welded. You will find a table with recommended electrode sizes on any Afrox electrode box. Step 5: Connect the earth clamp to the workbench you will be working on. If the workbench is not a steel one that will complete the electric current, connect it to the workpiece. If your workbench is rusted, it will be a poor conductor and the quality of

your weld will be affected. Step 6: Switch on the machine.Step 7: Select the correct amperage. If you useAfroxVitemax® electrodes, refer to the table on the box to help you select the correct amperage. Correct current selection for a particular job is an important factor in arc welding. With the amperage set too low, difficulty is experienced in striking and maintaining a stable arc. The electrode tends to stick to the work, penetration is poor and beads with distinct rounded profile will be deposited.

Excessive current is accompanied by overheating of the electrode. It will cause undercut, burning through the material and producing excessive spatter. Normal current for a specific job is considered as the maximum which can be used without burning through the work, overheating the electrode or producing a rough spattered surface. Step 8: Begin welding. To start the arc, the electrode should be gently scraped on the work until the arc is established. There is a simple rule for the proper arc length; it should be the shortest arc that gives a good surface to the weld. An arc too long reduces penetration, produces spatter and gives a rough surface finish to the weld. An excessively short arc will cause sticking of the electrode and rough deposits that are associated with slag inclusion.

What is risk assessment?

A risk assessment is a careful examination of what could cause harm to people in the workplace. Young workers, trainees, new employees, expectant mothers, contractors, maintenance workers, cleaners, visitors, members of the public, etc. Evaluate the risks and decide whether the existing precautions are adequate or whether more should be done.

Record your findings

Writedownthesignificanthazardsandconclusions,e.g.electricalinstallations: insulations and earthing checked and found sound.

Review your assessment and revise it if necessary

Sooner or later you will aquire new machines, materials and procedures thatcouldleadtonewhazards.Ifthereisanysignificantchange,additto your original risk assessment.

Training control measures *

After assessment, risks may be controlled by:

Elimination - the job can be redesigned as to remove the hazard. Identify any acceptable loss in production or less effective process.

Substitution - replacing the material or process with a less hazardous one.

Isolation - separating the hazards from the operators by methods such as enclosing or guarding dangerous items of machinery.

Engineering controls - installing additional machinery such as local exhaust ventilation to control the risk.

Safer work practices - an example of this is to reduce the time the worker is exposed to the hazard.

Personal protective equipment (PPE) - should be selected andfittedtothepersonwhousesit.Workersmustbetrainedinthefunction and limitation of each item of PPE.

Provide welfare facilities-i.e.firstaidandwashingfacilitiesforremoval of contamination.

Hazards in the workplace - look for potential electrical and mechanical hazards.
