Who offers what?Conveying of bulk solid material in mines, ex- and import harbours, power or metallurgical plants is of paramount im-portance for the entire plant. If the conveying system fails, the plant cannot work at all. And, as there is the tendency/neces-sity for ever larger systems with throughputs in excess of 10 000 tons per hour, there are higher strains for every element of the conveying chain. Therefore the suppliers of all such equipment need to keep up-to-date with the ever increasing demands in bulk material conveying, such as higher loads, higher velocities, extreme climate or messy material to be conveyed.

There are specialists for all kind of needs in the bulk material conveying field. This special issue of bulk solids handling is dedicated to present a large number of such companies to help you, our readers, to find a supplier for their specific needs.

BEUMER offers Sustainable SystemsDepending on the requirements, BEUMER provides open

troughed belt conveyors for higher throughput, larger mass flows as well as larger curve radii, and closed Pipe Conveyors for slight routing and products that need to be protected against environmental stress. In order to load bulk materials quickly and without dust in bulk transporter vehicles or bags, BEUMER offers bulk loading heads and loading systems for trucks, ships and waggons.

BEUMER has expanded its product portfolio with the BEUMER fillpac for filling bulk materials in bags. Thus, the single-source provider is offering equipment and systems for packaging lines from one source. An electronic calibration weighing system guarantees the weight accuracy of the bags and excludes rejects caused by too high or too low filling weights.

The layer palletiser series BEUMER paletpac® palletises these bags to accurate and stable stacks. This enables easy storage and ensures secure conveyance to the packaging system downstream. On top of this, BEUMER has developed and designed from scratch a new machine from the BEUMER stretch hood® model range. Our specialists analysed various components and opti-mised them in terms of function, arrangement and ergonomics.

Tackling the toughest Solids Handling Challengesrial from one conveyor to another is important to ensure relia-ble product flow. A feeder (e.g., belt, screw) is a device that con-trols the rate of material from a bin or hopper. When a feeder stops, so should material flow. When a feeder is started, the dis-charge rate should correlate to the feeder speed. A feeder is re-quired to regulate the rate onto the conveyor, such that the con-veyor is correctly loaded. In order to ensure a feeder achieves its purpose, the storage bin above must be correctly designed to provide steady flow to it. This typically involves a bin with a mass-flow pattern, although funnel-flow may be suitable for certain products.

It is common in systems with multiple conveyors to have chutes to transfer material from one conveyor to another. De-signing the chute to avoid plugging while loading the receiving conveyor is important to ensure reliable conveyor performance.

Ultimately, reliable plant operation is a function of correct conveyor design and operation, but also correct design of an-cillary equipment such as feeders, bins and transfer chutes. Jenike & Johanson can provide the design and supply of equip-ment to ensure reliable solids handling operation. Please con-tact us for information.

On August 3, 2016 a significant milestone was reached: the 50th anniversary of the founding of Jenike & Johanson. The company was founded on engineering principles applied to tackle the toughest solids handling challenges to ensure reliable solids flow.

Solids handling design is all about understanding the problem (or preventing a problem in a new application), measuring the flow properties of the handled product(s) at the correct condi-tions (e.g., moisture, temperature, storage time), then designing the system to ensure reliable flow. This can include items such as bins, hoppers, feeders, transfer chutes and conveyors, as well as many other equipment pieces.

By definition, a conveyor transports a bulk solid from one loca-tion to another. Examples of conveyors include: belt (conventional idler, air supported, pipe, high angle), screw, vibrating, slip-stick, drag, and bucket elevator. Conveyors typically operate partially full, run at a high fixed speed, and are not capable of rate control. Design of conveying equipment requires specialized knowledge to calculate parameters such as belt tensions in conveyor belts, and power requirements for a screw or drag conveyor.

In many plants, multiple conveyors are installed in series. Feeding a bulk solid onto a conveyor, or transferring the mate-

Transportadora Callao S.A., the logis-tics operator of a special cargo ter-minal in the port of Callao/Peru, re-

lies on a Beumer Group pipe conveyor for the transportation of zinc, copper and lead concentrates from different mining companies from the warehouse to the ter-minal. With its ability to navigate curves in three dimensions, the conveyor can be optimally adapted to its transport route of approx. 3000 m. What is even more im-portant: the conveying system prevents the concentrates from getting in contact

Callao. In order to satisfy the increasing demand for these valuable materials, the Peruvian government decided to expand the port. Besides additional storehouses, the plans also foresaw the largest, most modern ship loading terminal in the country. Peru also wanted to change the way the raw materials were transported to the ship loading areas. Before the con-struction of the special terminal, trucks were used to transport the concentrates from the warehouses to the terminal.

“Since Transportadora Callao started its operation, they could reduce the number of truck transports by 130 000 per year,” explains Victor Sam, CEO at Transporta-dora Callao S.A. The company, a consorti-um comprising five enterprises from the mining and port industries (manufactur-

Callao is located directly on the Pacific Ocean. With 877 000 inhabitants, it is one of the largest cities of Peru, with the larg-est airport in the country and one of the most important fishing and commercial ports in South America. A modern ship loading terminal for ore concentrates was built in this port and it is operated by Transportadora Callao S.A.

ers and warehouse logistics operators), obtained a license from the state of Peru for building and operating the necessary infrastructure.

Pipe Conveyor: dust-free Conveying

The mines, situated in central Peru, deliver their concentrates to warehouses located approx. 3 km away from the port. Trans-port from the warehouses to the port re-quired a fully enclosed solution to prevent particle emission into the atmosphere. Transportadora Callao opted for the Beumer Group pipe conveyor. The direct contact person and project partner was Helmut Wolf from Beumer Group Austria GmbH: “Together with the responsible persons from the customer, we developed a solution that is perfectly adapted to the routing and the ambient conditions.”

Due to its enclosed transport, the pipe conveyor not only protects the environ-ment against harmful impacts during the transport of the lead concentrate, it also allows conveying over long distances and navigation through tight curve radii. Due to its ability to navigate curves, this belt conveyor requires a lot less or no transfer towers at all, depending on its length and the available curve radii. This results in substantial cost savings for the customer, and allows Beumer Group to easily cus-tomise the system to the individual rout-ing. Durable conveyor belts guaranteeing tensile strength are used. The engineers use different dimensioning programs to determine the ideal belt design. They use them to calculate tractive forces and forc-es that arise during acceleration and de-celeration and also to determine possible curve radii. Beumer Group provides tailor-

made feasibility studies for each project. Another advantage is the reduced noise emission that the system provides. This is ensured by special idlers, as well as low-noise bearings and selecting the right con-veying speed. “This improves the quality of the employees’ day-to-day work envi-ronment,” says Beumer engineer Wolf. Victor Sams adds that the “noise measure-ments along the pipe conveyor resulted in values that are consistently far below the permitted limit values.”

Conveying Capacity: 2300 tph

Beumer Group supplied and installed a pipe conveyor with a centre distance of 3195 m. “Due to the system design and the required system capacity, we designed

it with a diameter of 400 mm,” explains Helmut Wolf. “The conveyor transports 2300 tph at a speed of 4.5 m/s and is driv-en by three motors with a capacity of 650 kW each. We equipped the system with filters, strippers, a dedusting unit and a control system.” Beumer Group was re-sponsible for engineering and automa-tion, and supplied the steel structure and the necessary components. The site man-agers supervised the installation and put the system into operation.

The process is practically free of faults and, above all, safe: trucks or trains trans-port the mining commodities from the mines to the ore storages, from where they are transported to the open access station. Here, the concentrates are re-ceived by a feeding 43 m belt conveyor that transfers it to the pipe conveyor at a height of 6 m. A dedusting unit ensures

that no material is emitted during this process. “We equipped the feeding belt conveyor with a metal detector and an electric magnet,” explains Helmut Wolf. “This prevents damage of the downstream Pipe Conveyor by metal parts.” At the end of the route, the conveying system runs along the seaside in the naval port of Cal-lao to the transfer tower. Here, the belt opens automatically. It transfers the mate-rial to another belt conveyor that conveys the ore to the ship loading system.

Victor Sam: “This modern system, in op-eration now for 17 months, caused a sig-nificant increase in speed by 500 % for load-ing concentrates and reduced the ship’s waiting time until loading by more than 80 %. These advantages lead to savings for the exporters and improve the competi-tiveness of the country’s mining industry.”

Trouble-free Integration, Challenges mastered

“A big challenge for us was integrating the pipe conveyor into the existing environ-ment,” says Helmut Wolf. The Beumer sys-tem is the connection between the indi-vidual belt conveyors from various manu-facturers. “When managing the project we had to meet several official requirements,” reports Helmut Wolf. The project repre-sents a concession by the state of Peru given to Transportadora Callao S.A., who commissioned Odebrecht Perú Ingeniería y Construcción with the execution, and Buenaventura Ingenieros S.A. with the su-pervision. Odebrecht commissioned Beumer Group with the design of the en-tire line section onshore.

The onshore section starts at the “Open Access”, where the concentrate is trans-ferred from the warehouses. The pipe conveyor then passes a refinery and a mil-

itary area. “That was the specified routing that we had to observe,” explains Helmut Wolf. In the area of the refinery, the sys-tems had to additionally be equipped with fire-proof covers.

Due to this impressive engineering work, Transportadora Callao is now able to han-dle ships for bulk products of up to 60 000 DWT without obstructing the work in the other terminals of the Callao port.

World-wide connected and brought to one Point

Beumer Group has bundled its compre-hensive expertise spanning various indus-tries and established different Centers of Competence in order to offer optimal support of their single-source solutions for companies like Odebrecht and Trans-portadora Callao. The pipe conveyor seg-ment is one such Center of Competence. This center is responsible for sales and

project management worldwide. It col-lects and prepares the know-how of each regional group company and passes it on to the group company’s global experts, such as Helmut Wolf and his team. “Beum-er’s technical team has proven its profes-sionalism and stand-by duty, during con-struction and operation, and after 1.5 years in operation and more than 4 mil-lion tons of transported concentrates, we can attest that the set goals have been reached,” explains Victor Sam.

Beumer Group’s extensive Customer Support ensures a high level of system availability after commissioning. Trans-portadora Callao just signed a teleservice contract with Beumer Group, so that Beumer specialists can eliminate possible malfunctions in the system. If necessary, the Beumer Group service staff will go to Callao in order to make the necessary ad-justments and prevent malfunctions and machine breakdowns, which would lead to long downtimes.

The pipe conveyor passes the naval port of Callao: this is the last curve section before the transfer tower towards the port terminal.

The pipe conveyor ends at the transfer tower, where the material is transferred to the ship loading system.

With five kiln lines in Mersin, Es ki-şehir, Kayseri, Niğde and Af yon-karahisar as well as a grinding

plant in Ankara and two cement packing plants in Marmara and Malatya, Çimsa is one of the leading producers in the Turkish cement industry.

By the end of 2016 Aumund received the order to supply the Eskisehir plant with six central chain bucket elevators, with centre distances between 25 and 68 m and capac-ities of 40 to 400 t/h as well as ten belt bucket elevators with centre distances be-tween 17 and 95 m and capacities of 200 and 350 t/h, respectively. Furthermore, the package comprised six Aumund 800 mm pan conveyors with centre distances be-tween 15 and 47 m and capacities from 150 to 250 t/h.

Pan conveyors that can convey material in the upper as well as in the lower run at the same time are available from only two manufacturers worldwide. Material can be discharged by opening any of a number of remotely controlled intermediate stations positioned along the conveyor as required.

The Aumund type ordered for the Eski-şehir plant is an SPB, with a centre distance of 42 m and a capacity of 250 t/h. This par-ticular model is equipped with three dis-charge stations and permits material feed into silos through stationary discharge sta-tions. The pan construction allows the ma-terial to be distributed between several si-los and bunkers. As a result any additional equipment, such as conveyors with their supporting structures and transfer chutes, is no longer necessary.

Conveyor Drop PointsPreventing Damage and Spillage

If hundreds of rocks are dropped onto an unprotected conveyor belt every few seconds, an operator can expect an inevitable outcome: fugitive material, persistent breakdowns and costly repairs of the belt, idlers and pulleys.

DON PAPINI*

Built in 1979 as a single kiln cement fa-cility producing approx. 0.9 Mt of cement per year, the company added another, larger 1.4 Mt kiln in 2012, more than dou-bling the site’s production to 2.3 Mtpa. However, Martin Marietta discovered there were some systemic problems that hindered the plant from consistently op-erating at full production.

Following the handover of operations, the company assigned Reliability Engi-neer, Rajeshwar Rao Akula, to identify production problems, analyze causes and offer recommendations with action

If that rock is accompanied by hundreds more like it and dropped onto an unpro-tected conveyor belt every few seconds, an operator can expect an inevitable out-come: fugitive material, persistent break-downs and costly repairs of the belt, idlers and pulleys.

That’s the situation Martin Marietta found on the B-06 conveyor when the company merged with Texas Industries (TXI) — the largest cement producer in the state — and took over operations of the Hunter Cement facility in New Braun-fels, Texas in 2014.

A receiving belt can experience severe damage from material transfers if it’s not supported properly.

items. Upon inspection he found that one of the major issues was on the B-06 con-veyor, which transported crushed lime-stone from the storage dome to both kilns through an underground tunnel. Akula determined that the main transfer point for B-06 was not able to sustain the force, weight and volume being fed to it, leading to a number of belt and compo-nent problems and causing excessive downtime. After presenting his report, company officials agreed on his recom-mendation to invite Martin Engineering to provide a solution, having already es-tablished a positive relationship with the company due to the use of hundreds of Martin Engineering Air Cannons placed throughout the plant.

In Need of a DoctorThe B-06 conveyor is an essential bulk ma-terial transport artery. According to Aku-la, having problems so early in the produc-tion cycle impacts operations across the entire facility. “We were experiencing on-going issues with spillage, broken idlers and belt damage causing downtime that could last for hours,” he explained. “Every week, the system was shut down and a team of 3 to 4 workers would take the bet-

ter part of a shift to go in with shovels and wheelbarrows to dig the system out to keep it operational. Add to that a belt re-placement every six months, and it be-came a costly mess.”

The Hunter Cement facility has a large quarry that extracts limestone and sends it to a 60 000 t storage dome, which is over 97.5 m (320 ft) in diameter, roughly the length of a football field. From there, ap-prox. 317.5 to 362.8 t/h (350 to 400 st/h) of limestone is loaded into a crusher that breaks down the rock to a size of -203 mm (-8 inch) minus in diameter, then deposits the material into a chute with a 6 m (20 ft) drop onto a 1066 mm (46 in) conveyor belt. The limestone is then conveyed at 1.93 m/s (380 fpm) at a 35-degree incline for 48 m (150 ft) through the tunnel and 48 m (150 ft) in open air, where it is trans-ferred and directed to the proper kiln to be mixed, heated and processed.

Jonathan Cole, Lead Service Technician for Martin Engineering assigned to the Hunter facility, inspected the system and helped issue recommendations, along with overseeing the installation of im-provements.

According to Cole, the problems began with the crusher, but extended along the conveyor and through the tunnel. “The

crusher was producing -8 in, but the con-veyor was only built to handle -4 in,” Cole observed. “The impact from the 20 ft drop blew out idlers and gouged the belt, caus-ing misalignment and extensive spillage.”

The loads of limestone would land on the fast-moving belt with such force that

it often bent or cracked idlers and caused material to bounce, denting and scraping the skirt before it settled. Without being centered, the load would throw the belt off track and continue to shift throughout the transport process. This caused dust and fines to escape from the belt and pile along the conveyor’s frame, clogging the maintenance walkway and obstructing ac-cess to the load zone.

Buildup around the frame also deposit-ed jagged carryback material onto the topside of the belt’s return path. The ma-terial would get caught in between the belt and tail pulley, gouging both, only to be thrown back onto the belt to make sev-eral more trips through, inflicting further damage. These blemishes contributed fur-ther to low conveyor performance and belt drift.

Workers frequently inspected the sys-tem, evaluating the belt and splice for wear and idlers and pulleys for required maintenance or repair. “The system was shut down regularly for one thing or an-other,” Akula said. “This meant nothing was fed to the plant, causing a complete work stoppage. Something had to be done.”

The SolutionAfter their analysis, the Martin Engineer-ing team presented a detailed proposal offering a solution that involved several components working in concert to ad-dress the entire belt issue. “Our first rec-ommendation was installing a rock box,” Cole explained. “Set three feet above the belt, it would work like a shelf, catching

and distributing the limestone softly onto an impact cradle.”

Located directly under the chute, the impact cradle is mounted on four rugged steel I-beam supports, able to sustain an impact force of 5443 Kg (12 000 lbs) by crushed material dropped from heights of up to 7.9 m (26 ft). The specially engi-neered impact bars are based on an alu-minum T-slot design, which is surrounded by a layer of energy-absorbing 83A du-rometer urethane and coated with low-friction UHMW plastic to reduce friction and belt fraying. Wing supports adjust to a 5 percent fine-tuning angle, allowing the cradle to be precisely matched to the idler profile, assuring a tight belt seal and avoid-ing material shift on impact.

Following the impact cradle within the 10.3 m long (34 ft) settling zone, the team recommended a series of adjustable slider cradles that support the belt to prevent spillage from belt edge sag and to elimi-nate entrapment points where material commonly got caught. To avoid belt fray-ing and reduce drive-power consumption, the loaded belt glides over low-friction, 62 durometer (shore D) UHMW polyethyl-ene sidebars featuring the company’s unique “box” design.

The sidebars are “double-life,” which means they can be flipped over when one side is worn, providing a second wear sur-face. Using only hand tools, a single work-er simply removes the release pin and pulls the unit away from the frame on its

The modular impact cradle absorbs the impact of the falling load, yet slides in and out for easy service.

Slider cradles support the belt to prevent spillage from belt sag and eliminate material entrap-ment points.

A rock box acts like a shelf, catching and distributing falling material onto the impact cradle.

track-mounted sub-assembly to adjust and replace components quickly.

The proposal included track-mounted idlers to be placed in the tight spaces be-tween support cradles where material can get trapped or escape. With slide-out/slide-in roller frames allowing idler service without the need to raise the belt or re-move adjacent idlers, track-mounted idlers help stabilize the belt path between carriages to assure a tight seal through the entire chute box.

Another key element of the assessment was an external skirting system along the chute box, sealing the chute to the belt. Specially designed to provide dual-seal ef-ficiency with a one-piece 70 Shore D EP-DM durometer rubber composite skirt and an attached strip, the skirting floats on the belt and self-adjusts to maintain an effective seal. Offering chemical resistance and low-abrasion index characteristics, once the skirt is worn on one side, it can be flipped for dual usage by disengaging the 182.9 cm (6 ft) long angle clamps. This can be done quickly using hand tools.

“The wandering belt issue was also a huge concern, so we recommended a se-ries of belt trackers with a parallel steering and training system every fifty feet,” Cole added. “Another cause of misalignment was material getting caught between the belt and tail pulley, so we proposed a tor-sion V-plow as well.”

Mounted on a dual steel bar attached to the mainframe a few feet from the tail pulley, the V-plow has a unique suspen-sion system that allows the polyurethane blade to rise and fall with fluctuations in belt tension. Any material carried back on the top of the belt return is deflected to either side of the frame before it reaches the tail pulley.

By reducing the impact of material with the rock box, improving the integrity of the settling zone and assuring the belt re-mained tracked throughout the process, the system is designed to mitigate spillage and improve the health of the entire con-veyor.

ResultsInstallation by Martin Engineering techni-cians took less than two weeks, and coin-cided with scheduled breaks for other im-provement projects addressing issues throughout the facility. According to Aku-la, the B-06 improvement was one of the most critical elements to the operation.

Since the conclusion of work in early 2014, there has been no unscheduled downtime of B-06. Moreover, monthly Walk the BeltTM inspections conducted by

Martin Engineering technicians have re-corded healthy pulleys and no significant belt damage or need for replacement. Cleanup time of spillage has been signifi-cantly reduced to an as-needed basis, with-out the requisite system shutdown.

The external skirting system seals the chute to the belt.

The V-Plow prevents material entrapment between the belt and tail pulley from becoming a re-peating phenomenon.

“We are extremely impressed with how the system is performing,” Akula conclud-ed. “The service and maintenance have been excellent, and we are already work-ing with Martin on other projects to fur-ther improve operations.”

Conveyor Technology Guide 2016/201736

Belt Conveying

For decades, chains have been manu-factured using the same old method: by cutting wire rod or rod steel, bend-

ing the round steel to the required shape of the chain link and subjecting it to ener-gy-intensive resistance or flash-butt weld-ing. Restricting factors to this convention-al technology are at first the shape of the chain links that can only be manufactured from round material, and furthermore the weldability of the steel grades used, which is largely dependent on the carbon con-tent and the alloying elements.

Electric resistance welding, of which flash-butt welding is a sub-form, first be-came popular in the late 19th century during the course of the electrification of Europe and was applied to the manufac-turing of round chains, for example. All variations of this welding technique re-quire high currents to melt the material at the welding point, followed by the appli-cation of axial force to press and fuse the ends of the open chain link together.

Since then, man has developed the combustion engine, figured out how to produce energy from atoms, how to fly planes and rockets and seen the advent of the Internet age – round-steel chains, however, are still manufactured just as they were 100 years ago.

For Pewag, a premium chain manufac-turer whose roots go back to a forge fac-tory in Bruckl, that was first mentioned in documents dating back to 1479, this was reason enough to develop an innovative process for the next generation of chains.

But what technology could take the place of traditional chain welding? How could the restriction “function follows form” that applies with the use of round steel be circumvented?

A new Era in Chain ManufactureFriction Welded Conveyor Chains - Dawn of a new Era

Chains have been used for the transmission of force and movement in numerous applictions since hundreds of years, due to its toughness and durability in comparison to e.g. ropes. To improve their efficiency and applicability it was necessary to implement a new manufacturing/joining process.

transportation of large-volume, heavy loads. Form follows function.

Conveyor chains must comply with dif-ferent demands to snow chains, lifting or hoisting chains. They must have a high level of tensile strength, be case-hardened to minimise wear and, despite these con-tradictory characteristics, also offer the highest possible level of operational safety and a long life cycle.

To create a new chain generation, a technology had to be found that would permit a high level of freedom with regard to shaping and materials.

Friction Welding – Form follows Function

Friction welding is a tried-and-tested “joining technology” that has been used by the aviation and automotive industries for decades. The method also allows for the joining of lightweight construction materials such as aluminium with high-strength steels, which is not possible with conventional welding techniques, and mechanical joining methods have to be applied to achieve this goal. With friction welding, such materials can be joined without having to compromise when it comes to weld stability or having to ac-cept a higher weight.

Pewag is the first chain manufacturer worldwide to have taken up the innova-tive technology of friction welding and refined it for the manufacture of the next generation of chains. Unlike conventional round-steel chains, the friction-welded chain does not start out as wire rod or rod steel, but consists exclusively of forged parts. By using forged components, there is no the risk of tension cracks, which are a typical by-product of the cold-bending process of round-steel chains.

Friction welding as such is not a conven-tional welding technique. In friction weld-ing, heat is generated through mechanical friction between the links to be joined, which causes the material to plasticise. A defined lateral force is applied to fuse the components to a whole chain link with precise pitch and strand lengths.

Benefits of Friction WeldingFriction welding is a joining technique that does not require the melting of the parts to be joined, which means that the solidus temperature is never exceeded. The materials to be joined plasticise under the influence of friction and lateral force, but do not melt. One benefit of this is that the typical grain formation of metals en-

tering from the liquid into the solid phase is eliminated.

Unlike electric resistance welding, where steel is heated in an energy-inten-sive process that requires high currents, the heating process in friction welding is completed exclusively by means of me-chanical friction, a low-energy process where heat development is strictly local-ised, thereby practically eliminating hard-ness peaks and crack formation.

Generally, traditional welding tech-niques require clean surfaces of the parts to be joined to achieve a good welding quality. Dirt or other contaminations can cause the chain link to crack unexpected-ly under load. In friction welding, on the other hand, contaminations have no ef-fects on quality. Any dirt remaining on the surfaces or parts to be joined will be pressed into the welding seam during the plasticisation process of the material that results from the friction and the lateral forces that are applied, thus removing it from the weld.

As mentioned earlier, there are practi-cally no restrictions as to what materials may be subjected to friction welding. Even steels that are regarded as “unweldable” using traditional welding methods may be joined using friction welding techniques. A good example is 50CrV4 steel, which is ideally suited for conveyor chain applica-tions thanks to its excellent wear resist-ance properties.

Form must follow function! It was this principle that inspired pewag to design the pewag hero conveyor chain. The criti-cal factors of conveyor chains can be sum-marised as service life and operational reli-ability as well as tensile strength.

As a significantly prolonged service life entails not just lower costs per operating hour, but also increases productivity as chains need to be replaced less frequently, pewag hero provides additional wear vol-ume that is more than twice as large as that of a conventional round-steel chain.

To fulfil the demands placed in an ideal conveyor chain, a chain link geometry was chosen that aims at providing the smallest possible contact pressure between the chain links and moves the “unused” vol-ume of round-steel chains to where it is needed the most. Despite all these newly incorporated benefits, the weight of the chains has been kept the same.

And although Pewag hero no longer has much in common with a classic round-steel chain, its design was chosen in such a way that it runs with all conventional geared and ungeared wheels and is com-patible with all pewag chain locks, bucket and scraper fastenings.

Belt Conveyor Pulley

Self-cleaning Spiral DesignAccording to Douglas Manufac-turing its Vortex Spiral Clean Pulley is designed for harsh op-erating conditions and for appli-cations where uninterrupted operation is a must. The pulley features a more efficient self-cleaning ability than standard wing pulleys, Douglas reports. It also includes improved sealing at transfer points, as well as re-duced noise levels and reduced vibration. The pulley boasts a plow design that forces tramp material to the edge of the pul-ley and discharges it away from

the belt, bearings and other equipment. The design also aids belt tracking and moves the belt gently toward the middle of the pulley, the company says.

energy consumption. The test rig is controlled by an Advanced Motion Control System, so the load cases and test sequences are flexible and can be adjusted to the specific test plan for each gearbox. This is set up and monitored via a user-friendly operation station. SEW-Eu-rodrive will conduct a number of tests to determine the condi-tion of the gearbox. The load test will load the bearings and gearing, avoiding gear mesh backlash that affects vibration analysis, ensuring FFT readings will identify any potential bear-ing, gear, or shaft defect. Load-ed gear tooth patterns will de-tect potential misalignment, including misalignment caused by load, speed or temperature. Load testing allows measuring noise and checking compliance with noise requirements.

Belt Cleaner

For Large Pulley Assemblies

Superior Industries Inc., a U.S. based manufacturer and global supplier of bulk material pro-cessing and handling systems, is expanding its line of Exterra Belt Cleaners with a new mine duty model. According to the manufacturer, the Mine Duty Exterra Primary Belt Cleaner, designed for better perfor-mance on larger pulley assem-blies, solves pain points related to constant tensioning mainte-nance and difficult installation in tight areas. Superior’s blade tensioner features patent pending Set For Life (SFL) tech-nology that maintains con-stant, accurate tension during the life of the blade. Operators set the tension during installa-tion and never have to adjust it again. Versus an oversized, dif-

ficult to install, one piece pole, the Mine Duty Exterra Primary Belt Cleaner’s three piece pole is lighter and easier to manage during installation, especially in tight, hard-to-get-to chute systems. Additionally, the scraper blade is segmented in-to 6 in (approx. 152 mm) chunks, allowing it to contour against the blade. This allows for a more even wear on wide belts typically used in heavier, mine duty applications. The Mine Duty Exterra Primary Belt Cleaner is designed for pulleys larger than 20 in (508 mm) diameter up to 84 in (ap-prox. 2134 mm) diameter, ser-vicing belts with widths 24 in (approx. 610 mm) and up.

Belt Conveyor Pulley

Belt Pulleys for long-distance Conveyor Systems

Need to move a conveyor belt across the desert, to bridge height differences and to stand extreme temperatures? In or-der to keep long-distance con-

veyor systems moving even in case of geographical and cli-matic challenges Doppstadt of-fers belt pulleys with certifi-cates of quality. Each pulley is

repair involves the standstill of the entire conveyor. Each belt pulley is certified individually. Upon completion, all the di-mensions and all the welds are controlled 100 %. All the pul-leys are lightweight and very tough. The standard bearing housing developed by Dopp-stadt is extremely long-lasting and ensures the customer a high reliability. Belt Pulley Divi-sion Manager Jörg Amend: “For all the customers’ requirements we look for a solution and usu-ally find it, no matter how unu-sual the request. At the same time, we can deliver faster than many others. Our pulleys are ready for operation within three or four months at most and our local after-sales service keeps them operational.”

manufactured to a standard-ized quality concept, based on 50 years of experience in belt pulley construction, and at the same time adjusted to the indi-vidual customer demands and to the requirements of the field of application. Doppstadt belt pulleys specialise in driving mile-long conveyor belts round the clock. They are used in con-veyor belt systems and open cast mining equipment, for the extraction, storage and pro-cessing of raw materials and in special transport equipment for the solution of various transport problems for in-stance in overburden dumping, extraction plants and bench discharge conveyors. All the custom-made Doppstadt belt pulleys are durable and require little maintenance — an inesti-mable advantage because each

Torque Overload Protection

Remote-reset Torque LimiterAvailable from Rexnord the Autogard 820 remote-reset torque limiter allows users to reset the device from a distance, eliminat-ing traditional, hands-on labour require-ments. According to Rexnord, this can re-duce downtime by anywhere from min-utes to hours for manufacturers in heavy-duty industries, such as energy, metal pro-cessing, mining, aggregates, automotive, food processing and pulp & paper. “Me-chanical torque limiters play an important role in limiting damage that can be caused by jams and overloads,” says Rob Hucker, Product Manager. “However the down-time caused by a disengaged torque limiter still causes work stoppage until a support person is available to take on what can be a time-consuming, manual reset process. The new Autogard 820 Remote-Reset Torque Limiter changes that. It was devel-oped based on our customers’ requests for a speedier, easier reset option for high-torque applications. We’ve solved the problem with a remote-reset feature, meaning the torque limiter can quickly be

reset from anywhere onsite or offsite with the touch of a button, flip of a switch, or click of a mouse. No longer does it take manpower to physically reset a unit. This new offering can translate to more-imme-diate uptime, a value to any user of torque limiters.” The Autogard 820 Series Remote-Reset Torque Limiter can be installed inde-pendently or as a retrofit upgrade to exist-ing Autogard 820 Series Torque limiters.

Fill-controlled Fluid Coupling

Intelligent Belt Conveyor Drives – A new GenerationThe Voith TurboBelt 500 TPXL fill-controlled coupling is the first model in the new TPXL family, which combines the ad-vantages of the hydrodynamic drive principle with intelligent control technology. The inte-grated controller makes it pos-sible to adapt the output torque of the coupling exactly to the startup parameters of the belt conveyor system. Furthermore, Voith’s engineers have been able to considerably reduce the di-mensions of the new coupling, so that the TurboBelt 500 TPXL only requires half the volume of conventional coupling types for the same force transmission. In addition to the operational ad-vantages, the new series of cou-plings also offers attractive pro-curement and operating costs. Operation of the coupling is simple and user-friendly: After the required torque for the belt and the basic startup parame-ters have been transmitted, the coupling automatically calcu-

lates the optimum fill level in real time and fills or drains the working circuit accordingly. Equipped with a self learning function, it simultaneously stores all relevant operational data in order to align the con-trol behaviour optimally with the nominal value, depending on the respective load situation and on the basis of previous em-pirical values. An integrated controller, an integrated pump and a new oil supply unit are part of the coupling concept. The controller monitors the en-tire sensor system of the cou-pling and provides operational-ly relevant information, such as the condition of the oil filter. As a self-contained system, the coupling can be easily put into operation without long inter-ruptions in production. Voith offers a version with bearings on both sides for standalone use as well as a variant with bearings on the output side for direct motor connection. Thanks to

fieldbus unit. Within the Voith portfolio the TurboBelt TPXL fill-controlled coupling is com-plemented by components over the entire conveying pro-cess such as the intermediate drive TurboBelt TT Linear Booster Drive, storage loops, tension stations and slide and chute systems. Today, this al-ready offers diverse possibilities for optimising belt conveyor systems with respect to total cost of ownership and capital expenditures.

the hydrodynamic operating principle, power transmission via the TurboBelt 500 TPXL is wear-free and without any me-chanical connection. New vanes with the XL profile double the power density of the coupling in comparison to conventional coupling types. This means that only half the volume is required to transmit the same force. The hydrodynamic circuit of the coupling limits the torque in the driveline to a fixed, defined val-ue which protects the belt and the drive components from damage due to overloading, minimising maintenance costs and increasing the lifetime of the system. Motors can be run up to speed under no-load con-ditions and staggered in time using the fill control system. This minimizes the current peaks that always occur when motors are switched on and re-duces the load placed on the power grid. The TurboBelt 500 TPXL is also equipped with a
