In recent decades technological progress of ring spinning frames has been restless. Product innovations have allowed to produce new types of yarn (e.g. compact yarn), to increase output volumes and to lower investment and operating costs. Marzoli MDS1 spinning frame sets the lead in this process of continuous technological advancement, pursuing the objectives of productivity, efficiency and flexibility. The MDS1 ring spinning frame is a fully electronic frame with independent drives for spindles, the ring rail and the drafting system. The electronic coordination of these drives ensures the perfect synchronization of all working organs with a drastic reduction of mechanical transmission. This entails less friction, fewer vibrations and fewer transmission organs (e.g. gears, pulleys, shafts) with substantial savings on energy consumption and maintenance costs (fewer transmission organs require less lubrication and a big economic advantage

for the spare parts department).Marzoli spinning frame also scores very high on productivity. Thanks to its multi motor drive for the spindles (Marzoli patented), with one tangential belt for each motor driving up to 192 spindles, the MDS1 spinning frame can work at higher speeds and can be equipped with up to 1,824 spindles. This allows customers to produce the same quantity of yarn with fewer machines and benefit from substantial investment savings.

The MDS1 spinning frame guarantees high flexibility too. All technological parameters (count, S or Z twist, bobbin build, speed) are set directly on the touch screen and all the production receipts can be stored and recalled at any time, saving time during lot changes. Moreover, the particular geometry of the feeding creel, the integrated slubbing device and the new compact application allow to produce any type of yarn: Lycra,

core-spun, double roving, slubbed and compact. All these upgrades can be easily installed and perfectly integrate with the MDS1 spinning frame, making it one of the most flexible machines available on the market.

Spindle speed adjustment

The speed of the spindles varies in orderto maintain the yarn tension constant.This allows to minimize yarn irregularities and breakages and work at higher speed.

In case of power fault the computerized system controls the stop of the machine and avoids yarn breakages.

Tubes geometry

• Marzoli uses a thinner tube with higher taper value (1:64 instead of the usual 1:38). This allows spinners to wind more yarn per tube, reaching a higher bobbin weight (up to 10% more), and have fewer doffing cycles.

• One winding geometry for tubes from 180 mm to 260 mm; intermediate steel bar to control the yarn for tubes up to 230 mm to keep the spinning angle variation inside the best theoretic range.

MDS1 driving section

The MDS1 spinning frame is moved by a set of indipendent drives for spindles, the ring rail and the drafting system. All these drives are coordinated by state-of-the-art electronics which ensures the perfect synchronization of all working organs with a sharp reduction of mechanical transmission. This entails substantial benefits for the customer: higher efficiency, thanks to lower mechanical friction, and lower maintenance costs, as fewer transmission organs require less lubrication and fewer spare parts.

Drafting unit drive

The drive of the MDS1 drafting unit changes according to the number of spindles installed on the machine.For spinning frames with up to 1,200 spindles there are:

• Two motors in the rear stock: one that drives all first cylinders and one that drives the first half of the second and third cylinders.

• One motor in the head stock that drives the other half of second and third cylinders.

For spinning frames with more than 1,200 spindles there are:

• Two motors in the rear stock: one that drives all first cylinders between the rear stock and the intermediate drive system; one that drives the first half of the second and third cylinders between the rear stock and the intermediate drive system.

• One motor in the intermediate drive system that drives the other half of the second and third cylinders in the rear stock direction and all the second and third cylinders in the head stock direction.

• One motor in the head stock that drives all the first cylinders between the head stock and the intermediate drive system.

In both configurations the first cylinders

are not connected to the second and third cylinders with any kind of timing belt or gear. This technical solution allows the customer to change the main draft and/or the twist values without doing anything more than setting the parameter value on the touch screen.

Second and third cylinders are connected with toothed belts instead of gears. This grants several advantages for customers:

• Lubrication is no longer necessary.

• Reduced time for cleaning and maintenance.

• Less noise.

• Easy setting of the back draft value through an interchangeable toothed pulley.

Tangential multi motor drive for spindles

The spindles on the MDS1 spinning frame are moved by a multi motor drive. Each motor drives a tangential belt that moves up to 192 spindles. The adherence of the belt on the spindles pulleys is assured by a double tightening pulley every four spindles which ensures the perfect uniformity of yarn twist thanks to a speed variation among spindles below 1%.

Investment savings

Spinning frames with a higher numberof spindles allow to reduce investment costs and boost productivity.

They entail investment savings becauseto reach the same number of spindlesand thus produce the same amountof yarn fewer machines are needed.Fewer machines allow the supplierand the customer to share the savings stemming from fewer head and rear stocks, fewer blowers, etc.

Fewer machines to produce the same amount of yarn require less space.For example, the necessary space for a spinning plant with 31,000 installed spindles is:

• 9,100 m² for 25 machines with 1,200 spindles

• 8,000 m² for 17 machines with 1,824 spindles

The example shows how with long machines there is a reduction of 14% of the total area necessary for the installation. This reduces lighting and conditioning costs.

Moreover, fewer machines require less maintenance and cleaning.All these aspects entail a lower production cost for the spinner ($ prod./Kg of yarn).

The production of extra-long machines requires meticulous design to avoid that the resulting torsion forces affect yarn quality. Marzoli has found brilliant solutions to the problem with more powerful bottom cylinders, separate drafting unit drives and spindles drivenby a multi motor drive.

To cut the under coil binding onthe spindle, there is a simple metallic cutter which cuts the yarn when the blower pushes it against the spindle.

The under-coil binding is cut in small pieces and then scattered on the floor.This solution works well for mediumand fine yarn.

An alternative solution for the removal of the under-coil binding is the Wondercleaner. The Wondercleaner is an overhead cleaner with a suction unit that cuts and sucks the under-coil bindings from every spindle instead of just cutting and scattering them on the floor.It works only between doffing cycles, when the ring rail has reached a minimum height. After the cleaning is performed,the suction activity remains idle.

The MDS1 spinning frame is managed by a modern PC microprocessor: all the production data and working parameters are controlled and saved during the production cycle. The multi-language touch screen is userfriendly and permitsa simple use with clear diagrams, detailed monitoring pages and step by step troubleshooting procedures.

Online monitoring of power consumption

The MDS1 is equipped with a dedicated software that monitors power consumption during bobbin building. The power consumption diagram is shown on the touch screen and the average power consumption is stored for easy analysis.

Advanced yarns

Fancy yarn

As contribution margins for conventional yarn shrink, spinners are upgrading their productions to fancy yarns.Fancy yarns are highly demanded from the market and recognize premium prices to spinners because they have controlled irregularities - variations in yarn count and/or yarn twist - that give unique visual effects to the fabrics. There are four types of irregularities (i.e. slub effects) - slub, multicount, multitwist and reverse slub - that are obtained through continuous variations of the drafting cylinders speeds.Marzoli offers a completely-integrated technology for yarn slubbing that sets the lead in the market. The high precision of the software device and the fast reaction of the drafting cylinders allow to obtain effects that are not achievable with other machines. With Marzoli’s Fancy Yarn Device the customer can yield any type of slub effect and can produce an unlimited number of fancy yarns. All these advantages are achievable without additional running costs:

• No increase in energy consumption;

• No increase in maintenance costs;

• No need of additional cleaning;

• No need of spare parts.

Core-spun yarn

Thanks to the particular geometry of the feeding creel, the MDS1 spinning frame can efficiently produce core-spun yarn with any type of core filament (elastic, rigid or semi-rigid) and with any type of covering fiber (natural, artificial or synthetic).

Double roving

In the double roving process, two rovings are fed in parallel through the drafting area and they twist after they come out from the front rollers. Thanks to the installation of the double-roving device, the MDS1 spinning frame can yield high quality yarn with greater strength, less hairiness and better evenness.

Compact yarn

Despite the high precision of the ring spinning process, ring-spun yarns still present some defects. These defects arise from the fact that the fiber bundle coming out from the front cylinders is wider than the spinning triangle. This entails that edge fibers are usually lost or caught in a disordered way into the yarn.

Compact technology allows to reduce the width of the fiber bundle so that all fibers are caught and integrated into the yarn structure. This entails several benefits:

• Reduced hairiness;

• Evenness enhancement;

• Higher strength and elongation of the yarn;

• Less variations in strength and elongation values;

• Lower required twist on the spinning frame (which allows higher production);

• Reduced fiber fly in weaving and knitting operations (which grants fewer defects on the fabrics and higher efficiency of the machines);

• Enhanced fabrics properties (fabric strength, abrasion resistance, pilling behavior, visual and tactile characteristics).

Full automation thanks to state-of-the-art technology

The MDS1 spinning frame relies on leading-edge automation in order to boost productivity and reduce labor costs associated with labor intensive activities (e.g. sorting of empty tubes, transportation of roving bobbins).

Reliable and fast automatic doffing (to container or link corner)

As during doffing cycles the spinning frame remains idle, shorter and less frequent doffing cycles entail higher productivity.

The MDS1 spinning frame undertakes a reliable automatic doffing in almost two minutes. Moreover, thanks to the special design of the doffing process, the bottom conveyor never hosts empty tubes and full bobbins together at the same time. Without the space limitation created by the presence of empty tubes, the bottom conveyor can host full bobbins with bigger diameters. This allows to undertake fewer doffing cycles and consequently achieve higher productivity not just on the spinning frame but also in downstream operations.

The MDS1 doffing process is carried out as follows:

• Empty tubes are transferred from the bottom conveyor to the intermediate

parking rail;

• when bobbins are built, the yarn binds under the coil, the machine stops automatically and guides thread tilts;

• a breakage of yarn is performed and the full bobbins are removed from the spindles and transferred to the pegs of the bottom conveyor;

• empty tubes are moved from the parking rail to the spindles;

• the machine restarts automatically.

Minimum number of ends down at start up

Thanks to the short dangling end of the spindles, the number of ends down is very low. In addition, the restart is carried out after initial tightening of yarn ends: this further reduces the breakdowns to only 8 breakages/1,000 spindles.

The Random Tube Loader

A labor intensive activity is the sorting of empty tubes in the loader of the spinning frame. In spinning mills every day several thousands of empty tubes must be sorted manually: this activity greatly contributesto high labor costs.

Marzoli has developed an innovative empty tube feeder that makes sorting no longer necessary. It is sufficient to dump the empty tubes into the feeding box.The Random Tube Loader automatically loads the tubes on the pegs in the correct

position. At the same time the full bobbins are unloaded in a trolley without any manipulation.Its new loading capacity is suitable alsofor extra-long spinning frames.

In order to minimize production costs and avoid the risk of poor handling of roving bobbins, Marzoli has recently launched its Integrated transport system. Different degrees of automation have been developed in order to fully suit each customer’s production process:

• Random transport (Image A): perfect for high production spinning mills with uniform production programs.

• Block creeling transport (Image B): ideal for highly flexible production programs.

Marzoli components: Marzoli Pendulum Arm PA3000, with Arco bridge

The drafting system is a critical part of the ring spinning frame. If the drafting unit does not work correctly, the yarn quality is irremediably compromised and the productivity of the spinning frame substantially reduced.

Marzoli has therefore developed its own pendulum arm, Marzoli PA3000, to guarantee to the customers that buy a MDS1 spinning frame the following benefits:

These results have been achieved thanks to: the technical excellence of Marzoli’s pendulum arm, the careful selection of all its components and Marzoli’s innovative fiber guidance device, the Arco bridge.

The Arco bridge is an innovative bridge bar with a special curved section that, together with the particular shape of the cradle, guarantees a superior control of the fibers during main draft. The Remote Maintenance is Marzoli’s unique service that draws on diagnostic technology installed inside the machineto identify technical malfunctions atan early stage and, thus, reduce all therelated inefficiencies, costs and lossesof productivity. Through the adoption of a specific hardware, sensors installed in critical parts of the machines, predictive algorithms developed in the research phase and the latest paradigms and technologies (IoT, data warehouse, big data, cloud

computing, machine learning , M2M, M2H) based on an important partnership with Microsoft, it is possible to scan the machine operating conditions, to monitor critical parameters and send, electronically, the relevant information to a dedicated team inside Marzoli. This team monitors in real time all Marzoli machines installed at the client’s plant, sends reports on their status on a weekly basis and, if there is any parameter out of control, it contacts the customer and provides live assistance.
