The use of renewable forms of energy such as wind power has be-come well established in the global energy supply. This was given vital impetus in particular by the global efforts to reduce emissions of CO2. In the course of this development, besides the European markets which were dominant until recently, new markets such as China and India or – once again – the USA, are pushing themselves to the fore at terrifi c speed and placing completely new demands on wind turbines and their automation. Representative of these demands are the requirements made by different conditions for feeding the grid and by greatly extended climatic operating conditions. Whereas up until a few years ago the use of wind turbines under Arctic or desert climatic conditions was an exception for research purposes, nowadays the fulfi lment of these extreme conditions has almost been elevated to an industry standard. Manufacturers of wind turbines therefore face the task of retai-ning maximum fl exibility in face of the continually changing demands of the market in order to keep their products competitive. Beckhoff PC-based control technology and automation components, which are nowadays in use in wind turbines up to a size of 5 MW – including cold climate regions such as the North Cape and extreme climatic regions such as Inner Mongolia – make their contribution to fulfi lling these requirements.

Continuity and fl exibility using PC-based controlBeckhoff implements open automation systems on the principle of PC-based control technology. This openness in relation to the soft-ware and hardware interfaces enables the turbine manufacturers to adapt their systems to varying demands both in the fi rst draft design and also for later system expansion or modifi cation at low cost.

Beckhoff solutions for wind powerBeckhoff’s open and scalable TwinCAT automation software is a software PLC for PCs. Programming in accordance with the interna-tional IEC 61131-3 standard guarantees the turbine manufacturers high investment security. The utilisation of technological standards based on the Windows operating system opens up numerous expan-sion options and allows the user to benefi t from the rapid develop-ment of the computer industry. It also enables the universal use of one technology for all types of turbines.

Production dataData provision and data management in particular occupy a key position for control and evaluation of turbine performance both vertically (from the machine to the central control room) and hori-zontally (between the individual intelligent components and sub-systems of the turbine and also between the turbines within a wind farm). Local data banks as a basis for the higher ranking data back-up and data preparation do not pose any problems for the PC what-soever. Porting all functions to PC hardware also simplifi es data transfer – generally via Ethernet – to the production databases and ERP systems.

XFC technology – EtherCAT fully exploitedEtherCAT, the fast Ethernet-based fi eldbus, offers optimum real-time properties for time-critical process requirements without the need for special hardware in the central processing unit. With XFC technology (eXtreme Fast Control Technology) a time resolution of < 100 ns is possible with the timestamp technique. Sensor signals can be read with sampling times of less than 10 µs.

Integrated safety using TwinSAFEIn recent years, operational safety and work safety have played an ever larger part in machine construction. With TwinSAFE, Beckhoff offers an integrated system solution with optimum synergy between automation technology and safety technology. TwinSAFE integrates safety functions in the existing control architecture and in particular helps to signifi cantly reduce the wiring costs for the higher-level hard-wired safety chain in the wind turbine.

Industrial PCs in different designs and with a range of optional fea-tures offer the right solution for any application. PCs with industrial design are equipped with high-performance components, based on open standards. A wide range of products and individual housing designs enables optimum adaptation to the specifi c control require-ments.

The Embedded PCs of the CX series are designed for control tasks in the medium performance range. The small-format Industrial PC can be mounted on a DIN rail, is modular and can be assembled depending on the required tasks. The Bus Terminal is the open and fl exible I/O system for all common fi eldbuses. TwinSAFE – Fieldbus technology with integrated safetyThe TwinSAFE Bus Terminals enable the connection of all common safety sensors and actuators. The Logic Bus Terminal enables linking of up to 64 channels and has permanently programmed safety func-tions that are confi gured according to the application. All TwinSAFE terminals are certifi ed and enable applications up to SIL 3 according to IEC 61508 or EN954 Cat. 4. Software PLC and programming environmentThe TwinCAT software system converts any compatible PC into a real-time controller featuring multiple PLCs, a programming environment and an operating station. TwinCAT runs under Windows NT/2000/XP, NT/XP Embedded or Windows CE. PC Control enables connection to all common fi eldbuses and PC interfaces, as well as data interfacing via open standards such as OPC. TwinCAT PLC is an IEC 61131-3 PLC with four run-time systems for each PC and short cycle times from 50 µs. Engineering tools support the creation and maintenance of software.

PC ControlThe Beckhoff Industrial PCs represent the most powerful hardware platform for PC-based control technology. Beckhoff supplies Industrial PCs constructed in a variety of forms and equipped in various ways. The PCs feature industrial design and are equipped with top-perfor-mance components. They are based on open IT and automation stan-dards. Individual housing constructions ensure optimised adaptation to the control requirements.

Embedded ControlThe Bus Terminal Controller series BC and BX are small controllers for the Beckhoff Bus Terminal system. The modular I/O system consists of electronic terminal blocks for direct sensor/actua-tor wiring and a Bus Coupler for connection to the bus system. Tailor-made solutions can be confi gured from a wide range of signal options. As intelligent Bus Couplers, the Bus Terminal Controllers are available for all common fi eldbus systems. They can be used as independent controllers or as intelligent fi eldbus slaves.

Embedded PC ControlThe Embedded PCs of the CX series are optimised for control tasks in the medium performance range. The modular, small-format Industrial PCs are DIN rail mountable and can be confi gured according to the task in hand. With XFC technology (eXtreme Fast Control Technology) Beckhoff presents a new, fast control solution: XFC is based on an optimised control and communication architecture comprising an advanced Industrial PC, ultra-fast I/O terminals with extended real-time charac-teristics, the EtherCAT high-speed Ethernet system, and the TwinCAT automation software. With XFC it is possible to realise I/O response times ≤ 100 µs. This technology opens up new process optimisation options for the user that were not possible in the past due to technical limitations.

XFC represents a control technology that enables very fast and highly deterministic responses. It includes all hardware and soft-ware components involved in control applications: optimised input and output components that can detect signals with high accuracy or initiate tasks; EtherCAT as very fast communication network; high- performance Industrial PCs; and TwinCAT, the automation software that links all system components.

Not long ago, control cycle times around 10–20 ms were normal. The communi cations interface was free-running, with corresponding inaccuracy of the determinism asso ciated with responses to process signals. The in creased availability of high-performance Industrial PC controllers enabled a reduction in cycle times down to 1–2 ms, i.e. by about a factor of 10. Many special control loops could thus be moved to the central machine control-ler, resulting in cost savings and greater fl exibility in the applica-tion of intelligent algorithms.

XFC offers a further reduction of re sponse times by a factor of 10, and enables cycle times of 100 µs, without having to give up central intelligence and associated high-performance algorithms. XFC also includes additional technologies that not only improve cycle times, but also temporal accuracy and resolution.

Users benefi t from entirely new options for enhancing the quality of their machines and reducing response times. Measuring tasks such as preventive maintenance measures, monitoring of idle times or documentation of parts quality can simply be inte-grated in the machine control without additional, costly special devices.

In a practical automation solution, not everything has to be extremely fast and accurate – many tasks can still be handled with “normal” solutions. XFC technology is therefore fully compa-tible with existing solutions and can be used simultaneously with the same hardware and software.

The EtherCAT I/O system fully supports XFC tech-nology. Overall, more than 200 different signal terminals are available. Synchronisation of I/O conversion and communication is standard in EtherCAT and is therefore supported by almost all terminals.
