Anchor Glass desired a more efficient system to improve furnace performance, longevity and energy savings at one of its facilities. Working with Stone Technologies, the company deployed a flexible PlantPAx system with FactoryTalk Historian and alarming software. The new system empowered operators, pulling 1,000 data tags, versus 200 in the old system, and offering over 2,000 alarms up from 12 previously. With Improved visibility and trending capabilities, operators are better able to control and maintain the furnace reversal ‐ a process that occurs every 20 minutes. The company is saving thousands of dollars in energy use.

AP02 ‐ Apotex: Pharma Controls Retrofit Improves Process
Apotex, a global leader in generic pharmaceuticals, was experiencing issues in their existing Fluid Bed Dryer and Granulator processes. The processes utilized obsolete control systems that were closed source, and didn’t allow the company to make the necessary modifications to keep up with changing requirements. Apotex retrofitted each system with ControlLogix PLCs, and FactoryTalk View and Transaction Manager software on virtual servers at a fraction of the cost of a new process. The resulting 21 CFR part 11 compliant solution added flexibility, improved the ease of use for operators and technicians, reduced downtime and provided better process control.

The Baltimore County Department of Public Works (DPW) operates and maintains 116 wastewater pumping stations that pump between a half of a million and 70 million gallons per day. The DPW was not receiving operational data from remote stations, leaving engineers blind to problems at pump stations until operations were interrupted. The team implemented a production intelligence solution leveraging the FactoryTalk software suite. Bausch & Lomb, one of the world’s largest suppliers of eye health products, was operating a legacy DCS with limited historian capacity and local support. AP06 ‐ Mobile Visibility and Control Key to W/WW Predictive Maintenance and Operator Efficacy
A greenfield wastewater treatment plant designed by CH2M Hill for the Denver Metro Wastewater Reclamation District will process nearly 30 MGD with future expansion to 75 MGD. The District needed an advanced process automation system that could improve maintenance and optimize operations, all while meeting compliance goals. The team implemented a virtualized PlantPAx solution leveraging mobile technology and new ISA 18.2 standards for alarming, as well as gray scale graphics. Over 60,000 tags and 6,000 alarms are monitored from an operations center with a state of the art video wall providing visibility to the entire 100 acre facility. Secure, mobile access allows operators to monitor and control key processes from anywhere on the site. The solution will improve troubleshooting, predictive maintenance and operator effectiveness as final construction wraps up.

AP07 ‐ DTE Energy: Collecting Energy Production Data from 70+ Sites, and Connecting Across the Enterprise
DTE Energy Services provides utility‐type services to large, energy‐intensive industrial customers across 13 U.S. states. Issues arose with error‐prone manual reporting and delays in information sharing as the team waited for developers to code new reports. Energy inputs for a steel making industry being very high, JSW launched the Energy Management Centre (EMC) to monitor and control energy usage. The EMC centrally monitors 700 parameters to help control efficient gas distribution to the consumers at various production shops as well as power generation units. Most of the energy needs of JSW are met from gas generated from the iron making, steel making and coke oven processes. The energy management solution helps to take the inputs from 30 different locations on real time and stores historical information of energy parameters. The FactoryTalk ViewSE, FactoryTalk Historian, FactoryTalk Vantagepoint EMI helps Energy management team to monitors the levels of specific energy consumptions on daily basis, provides base line information to the management and review utility parameter usage for improved decision making.
