CHAIRMAN'S MESSAGE Welcome Back and congratulations, if you're receiv-ing this newsletter chances are you are still employed and that deserves recognition, so congratulations! Like you I wish I had a crystal ball to be able to pre-dict when the economy will turn for the better but alas, I do not. We will need to continue operating as efficiently as possible with the optimism that this will turn around. When it does turn we will come thru stronger and smarter than ever.

This year Don Varner and his committee have put to-gether a great program loaded with plant tours and informative topics and speakers. Now more than ever we must support our chapter to keep the interest alive! Come to the meetings, ask questions, offer comments be involved! Each of you has so much to offer. I can tell you my career has been enriched not by the molds or cores I've made but by the Foundry-men and Women I've had the pleasure to be ac-quainted with.

One final note, this years Golf outing had to be post-poned for the first time in 40 years! I want to person-ally thank all the participants that were able to re-schedule to be able to attend the event. I would also like to thank all the sponsors and contributors for their support. Unfortunately the event continues to loose money and changes need to be made in order to continue with the outing. I welcome questions and comments regarding venue and menu changes for next year.

Whatz Wootz

Carbon nanotubes are no longer the proud boast of 21St cen-tury materials scientists. It appears their discovery was unwit-tingly made by mediaeval Muslim sword-smiths whose tough Damascus blades taught the Crusaders invading the Holy Land a 1000 years ago the true meaning of cold steel.

To Europeans, Damascus steel blades seemed magical. Not only could they cut a piece of silk in half as it fell to the floor, they could also cleave rocks and armor without losing sharp-ness. How were these magical blades made? The problem facing sword smiths of the day was how to produce steel that was both hard and malleable. Too much carbon and the steel became hard and brittle; too little and it was too soft and mal-leable to hold an edge when sharpened. Damascus steel blades were forged out of small pure cakes of steel containing 1.6 - 1.7 percent carbon, called wootz. Produced in India, in small mud iron smelting furnaces, using local ore, wootz cakes were shipped to the Middle East where expert sword smiths forged them into blades.

Steel that contains this amount of carbon forms plates of ce-mentite (Fe3C) which, on its own, makes the steel brittle. However, the iron ore from India contained small amounts of impurities such as V, Cr, Mn, Co, and Ni which together had the effect of forming the cementite into bands. This gave the blades great strength, malleability, and a distinctive wavy-band pattern known as damask or sometimes referred to as Mohammad's ladder. The skill had been lost by the 18th cen-tury, mainly because supplies of the India iron ores ran out.

Micro-structural examination of the bands had previously shown they contained nanowires of Fe3C. Now the presence of carbon nanotubes has been confirmed by exposing a small piece of an original blade to corrosion by hydrofluoric acid, and examining the effects under a high resolution scanning electron microscope. In some remnants the researchers saw evidence of incompletely dissolved Fe3C nanowires, suggest-ing the nanotubes could have encapsulated the nanowires. This would not only have given the blades their renowned strength and sharpness, but also their characteristic banding pattern. The nanotubes probably came from the addition of mandatory "secret" organic ingredients we know were added during wootz production, such as wood and leaves. So, by optimizing their blade-treatment procedures, these craftsmen made carbon nanotubes more than 1,000 years ago.

CHAIRMAN'S MESSAGE It was like any other Tuesday night, dinner with our son and grandsons and off to bowling. Mary keeps an eye on the boys at the bowling alley until my daughter in law is done with her evening class. Of course when I was not bowling I too spend some time with the boys, just like every Tuesday night. Wednesday morning we get the call from our daughter in law," Tyler woke up this morning with a temperature of 103!" Yikes! I just remembered the big sloppy kiss he had given me the night before as he was preparing to leave. I was DOOMED! By Sunday night I had a fever of 103! The following week I ran the gamut of chest congestion to coughing to body aches to runny nose. It took a solid week to kick it. I know your thinking "where is he going with this and what does it have to do with the foundry"? Good question and the answer is, it has everything to do with the foundry and every other business that requires interaction with oth-ers. It's quite common for the boss to drag him or her self into work no matter how bad we feel because "the foundry must run". However if you are spreading your cold/flu or whatever to others in the company are you really helping to make the foundry run? We often like to set the example of how others in the organization should conduct them-selves, and we can't let a little thing like the flu keep us home right? I heard on the news this morning that is estimated that 1/3 of the World's (yes, World's) population will get the H1N1 flu this season. The best thing each of us can do is stay away from those that are sick and if we do get sick stay home and take care of yourself and don't spread it to oth-ers! Be healthy, be safe, and I hope to see you soon,

Nucor Steel Combats Downturn with Soldier Sculptures

The factory floor inside the Nucor steel plant in Starkville is long, loud and bustling with working men. Enormous steel beams sit row by row, and bright sparks bounce off freshly cut metal. Nucor, which has been in Starkville, MS since it purchased Gulf States Manufacturers in 2007, specializes in making steel buildings for companies looking to grow their business. During the recent economic downturn, however,

steel. The soldiers are in the shape of the Army National Guard logo, with a man holding a rifle at his hip. Nucor also is producing miniature versions of the soldiers, which stand at about 18 inches tall, for em-ployees and clients, and is considering selling them to the public. According to the company, the project not only shows Nucor's commitment to the U.S. military, but also keeps the company's 168 employees on the clock during these slow economic times. "Nucor's policy is to lay off costs, not people," President Danny Coggins said. "We save costs every way we can, but we're also looking for ways, looking for projects, to keep our employees busy and still serve the community. I think this is a great project." Jeffrey Jordan is one of the Nucor employees who has stayed busy with the National Guard project. Jordan's son, Steven Miller, is in the Army Reserves and is about to ship out to basic training, so the project is especially meaningful, Jordan said. "It makes me proud to do it," Jordan said. "I've always been a sup-porter of the military and, now that my son is in it, I'm an even big-ger supporter. They're protecting our lives and our freedoms, so this is something I'm happy to do."

OSHA Creates New Inspection Program

The U.S. Occupational Safety and Health Administration (OSHA) has created a new National Emphasis Program (NEP) aimed at combating injury and illness underreporting. The focus of the NEP is on facilities with low incidence rates in historically high rate industries, which includes the primary metals industry.

The inspections will be conducted over the next 12 months and include a review of medical files for occupational and non-occupational cases for 2007 and 2008, including 301 forms, worker's compensation forms, absentee reports and audiograms for a selected sample of employees. Employees, management and facility recordkeepers also will be interviewed, and health care providers will be questioned as to whether the employer has at-tempted to influence the treatments provided and the recordabil-ity of cases.

A walk-around inspection of the facility will be conducted to determine if the hazards in the facility correspond with the inju-ries and illnesses that have been reported. Citations may be issued for any observed violations. In order to prepare for these inspec-tions, metalcasters should review past cases and ensure the accu-racy of reported illnesses and injuries.

Metalcasting Technology Theater to Debut at CastExpo'lO

AFS and NADCA will unveil the first ever Metalcasting Tech-nology Theater at CastExpo' 10. The theater will provide practical shop-floor presentations for metalcasters and casting buyers on the CastExpo exhibit floor. The theater will complement the an-nual Metalcasting Congress sessions held in meeting rooms away from the show floor.

In addition to the many short-format technology presentations that are scheduled, the theater also will host the AFS President's Session, where AFS President Stephen Reynolds will announce the president's theme for 2010, and the Metalcasting Economic Forum, which will bring industry leaders together to discuss the current state of the metalcasting economy.

CHAIRMAN'S MESSAGE I hope everyone enjoyed the holidays as much as I did. It was very uneventful except for the eating, that was an event!

I know it's difficult to be optimistic in these trying economic times but I think it's important that we try. Optimism can be contagious and that's a good thing. I've noticed there are many similarities among suc-cessful companies; one of those characteristics is an optimistic attitude. It's like the chicken and the egg thing, which came first, the optimistic attitude, or the success? I don't know for sure but my money is rid-ing on the optimism!

There are still several great monthly meetings coming up and I hope to see all of you there to support our chapter. We depend on you, our membership, to get to the meetings and contribute your knowledge, and your time to help each other.

THE ANT AND THE GRASSHOPPER

Two Different Versions! .Two Different Morals!

OLD VERSION: The ant works hard in the withering heat all summer long, building his house and laying up supplies for the winter. The grasshopper thinks the ant is a fool and laughs and dances and plays the summer away. Come winter, the ant is warm and well fed. The grasshopper has no food or shelter, so he dies out in the cold.

MORAL OF THE STORY: Be respon-sible for yourself!

MODERN VERSION: The ant works hard in the withering heat all summer long, building his house and laying up supplies for the winter. The grasshopper thinks the ant is a fool and laughs and dances and plays the summer away. Come winter, the shivering grasshopper calls a press confer-ence and demands to know why the ant should be allowed to be warm and well fed while others are cold and starving. CBS, NBC, PBS, CNN, and ABC show up to provide pic-tures of the shivering grasshopper next to a video of the ant in his comfortable home with a table filled with food. America is stunned by the sharp contrast. How can this be, that in a country of such wealth, this poor grasshopper is allowed to suffer so?

Kermit the Frog appears on Oprah with the grasshopper and everybody cries when they sing, 'It's Not Easy Being Green.' Acorn stages a demonstration in front of the ant's house where the news stations film the group singing, 'We shall overcome.' Rev. Jeremiah Wright then has the group kneel down to pray to God for the grasshopper's sake. Nancy Pelosi & Harry Reid exclaim in an interview with Larry King that the ant has gotten rich off the back of the grasshopper, and both call for an immediate tax hike on the ant to make him pay his fair share. Finally, the EEOC drafts the Economic Equity & Anti-Grasshopper Act retroactive to the beginning of the summer. The ant is fined for failing to hire a proportionate number of green bugs and, having nothing left to pay his retroactive taxes, his home is confiscated by the Government Green Czar. The story ends as we see the grasshopper finishing up the last bits of the ants food while the government house he is in, which just happens to be the ant's old house, crumbles around him because he doesn't maintain it. The ant has disappeared in the snow. The grasshopper is found dead in a drug related incident And the house, now abandoned, is taken over by a gang of spiders who terrorize the once peaceful neighborhood.

U.S. House of Representatives Passes Another Stimulus Bill

In Dec., the U.S. House of Representatives approved the Jobs for Main Street Act of 2010 (H.R. 2847). Intended to stimulate job growth, the measure includes about $50 bil-lion for public works projects along with almost $50 billion for cash-strapped state and local governments.

Included in the bill are funds for various infrastructure in-vestments including $37.3 billion for transportation pro-grams, distributed as follows:

• $27.5 billion is for highways (freight and passenger rail and port projects are also eligible for these funds);

• $8.4 billion is for transit; and, $500 million is for Airport Improvement Program grants.

Other key provisions include:

• $2 billion to the Department of Energy Innovative Tech-nology Loan Guarantee Program (taken in July, 2009 to fund the 'Cash for Clunkers' Program), makes adminis-trative improvements to expedite awarding of funding, and allows for energy efficiency projects to qualify for these awards.

• $275 million for Green Jobs Grants for renewable energy and energy efficiency worker training programs. $2 billion for the Clean Water State Revolving Fund and Safe Drinking Water State Revolving Fund to quickly create jobs and fund essential water infrastructure pro-jects in communities around the country. $354 million allocated to the Small Business Administra-tion (SBA), to continue two temporary loan guarantee authorities.

The controversial "Buy America" clause is included in the measure. The clause requires that all steel and manufac-tured goods (including castings) used in the projects be made in America. The Senate is expected to take up the measure early in 2010.

It is in fact the "Stephenson Gauge" distance for standard USA distance between tracks. That stan-dard has been in effect since March 3, 1863. Why 4 ft 8 V2 "? It appears to be JUST BECAUSE... We can't blame the metric system - 4 ft 8 Y2" =

1435.1 mm (not really a whole number). Originally thought to be the width of a Roman Chariot: although that is just another internet fal-sity. Prior to the Civil War there were approximately 20 "STANDARD GAUGES" used in the USA and just as many in England. Southern railways used 5 ft or 4 ft 9". Texas used 5 ft 6". Erie used 6 ft. Ohio used 4' 10". Philadelphia transit used 5 ft 2 ¼". In fact each builder, city, state etc.. was free to choose their own track width. There was even a war fought over gauge width "The Erie Gauge War"— 1853-1854.

It took passage of the Pacific Railway Act on March 3, 1863 to standardize all rail track to 4 ft 8 V2". A mere 23 years later on June 1, 1886 all rail lines were said to be converted (imagine how long it will take us to fix health care). To this day Philadelphia still uses 5 ft 2 ¼" width and San Francisco 5 ft 6" width. There has to one in every crowd.

Action Alert: Vote Yes to Resolution Prohibiting EPA From Regulating

GHG Emissions

In the next few weeks, the U.S. Senate will vote on a resolution of disapproval that would prohibit the Envi-ronmental Protection Agency (EPA) from regulating greenhouse gas (GHG) emissions under the Clean Air Act.

As prospects fade that Congress will pass a compre-hensive climate bill this year, EPA is moving forward to write wide-ranging regulations to restrict emissions from vehicles, power plants and other major sources, including metalcasting facilities. AFS is concerned that these regulations could:

• impose significant new costs on metalcasing facilties;

• force customers to move overseas; • curtail domestic energy production; • lead to more job losses in the metalcasting industry.

Specifically, EPA has offered no guidance to large in-dustrial facilities as to what types of best available control technology standards will be required to con-trol GHGs. These costly burdens and uncertainty could harm competiveness in a global economy.

The resolution only needs a simple 51-vote majority to pass. It already has support of 40 Senators, including 37 Republicans and 3 Democrats.

Similar bills limiting EPA's authority to regulate GHG emissions have been introduced in the House (H.R. 4396 and H.R. 4572). AFS will distribute another ac-tion alert with a sample letter when the issue comes up for a vote in the House later this spring.

Robert "Chuck" Cushing has been active in the manufacturing and foundry industries for over thirty years. He is a veteran of the United States Marine Corps and a graduate of Stritch Uni-versity. He began his career with the Eclipse Fuel Engineering Company in Rockford, IL where he was Director of Manufacturing and also served as Vice President & General Manager of the Sail-Eclipse brass foundry. In 2001 he retired as Vice President of Operations & Engineering from the Baker Manufacturing Company, an iron foundry and manufacturing company in Ev-ansville, Wisconsin. He joined the Inductotherm Group in 2002 and was Division Manager of EMSCO's west coast operations until 2008. He is presently the Manager of Technical Services at EMSCO. He is a member of the AFS Division 8C Coreless Melting Committee and is a past President of the Wisconsin Cast Metals Association.

CHAIRMAN'S MESSAGE Well it appears spring has sprung and not a day too soon. I for one welcome the warmer weather and the "lack" of snow!

I was unable to attend Cast Expo so I don't know what the attendance was. With the economy still soft and many foundries still not working full schedules I did not antici-pate a good turn out. I hope those of you that were able to attend, fill me in at the April meeting.

For those of you that did not attend the tour of Waste Re-covery Solutions last month you missed a very interesting and informative event. When Don Varner and the program committee put together the program for this season I was pleased to see that they had included several tours. In the past tours have always brought out the foundryrnen with great attendance, alas" times they are a changing". To say the turn out was disappointing is an understatement. I have always believed that the apathy that grips most of the country doesn't apply to the foundry industry. Now more than ever we need to keep our industry alive and growing but that can only happen if WE make it happen.

Boyertown Foundry Co.

The Eastern Foundry Co. started business in Boyertown, PA in 1923 producing cast iron soil pipe and fittings. Since then, The Eastern Foundry Co. has incorporated a continuous program of plant expansion, equipment modernization and utilization of some of the most up to date work methods. In 1992, the name The Eastern Foundry Co. was changed to EAFCO, Inc. In 1993, EAFCO, Inc. became an independent corporation held jointly by Mestek, Inc. and Peer-less Industries. Boyertown Foundry Co. was born in 1998 when Mestek purchased Peerless Industries share of the company. Currently Boyertown Foundry Co. is the hydronic casting sup-plier for H.B. Smith Boilers, Peerless Heater Co, Advanced Thermal Hydronics and RBI of Canada.

CHAIRMAN'S MESSAGE

During my brief but enjoyable stint with IFS Industries I was able to visit many foundries throughout the North East. I had the opportunity to get to know many foundry men and women and to see their foundries in operation. Even though I've been in this business for 32 years I still welcome the chance to tour a foundry and I know I'm not alone in that thought. So it gives me great pleasure to be able to "return the favor" extended to me by so many of you and open the doors to our facility, Boyertown Found-ry, and host the final tour and Keystone Chapter meeting on Mat 11th. We have posted the tour will begin at 1:30 pm so that you will be able to see both molding lines in production mode. I realize that the time may be inconven-ient for some of you but if you give me a call we can ar-range for a tour around 2:30 (unfortunately the large molding line is done at 2:00).

As I mentioned this will be the last News Letter for this term of the Keystone Chapter AFS. On June 15 at our an-nual reorganizational meeting I will be turning over the Chairmanship to the very capable hands of Don Varner from Boose Aluminum Foundry Co. I would like to take this opportunity to thank each and every one of you who came out to the meeting and the tours as well as all the great speakers. We could not do this without your contin-ued support.

World Trade Center Steel Returning to PA Foundry Site

Forty-one years after they left Lukens Steel in Coatesville on a train destined for the World Trade Center and a sad but pivotal role in our nation's histo-ry, 10 fifty-ton steel "trees" are on their way back to Chester County Wednesday.

The 70-foot beams with three-prongs on the end are traveled from New York City in a mile-long 28-truck convoy.

Many of the 156 trees used in the World Trade Center were still standing after the attack of Sept. 11, forming an iconic image of the horror of that day.

Now, they are destined to become the centerpiece of The National Iron and Steel Heritage Museum in Coatesville, where for nearly 200 years Lukens' prod-ucts fueled the area economy. Source: Philadelphia Inquirer

Scholarship Applications The Scholarship Committee is presently accepting ap-plications from students who will be entering the jun-ior or senior year of education at an accredited univer-sity. The student must be pursuing a BS degree in an engineering field and meet one of the following quali-fications:

a) attend a university within the Keystone Chapter area.

b) Be a child of a Keystone Chapter AFS member attending a university anywhere.

c) Be a child of an employee of a Keystone Chapter AFS company member attending a university any-where.

Applications must be received by June 1st for award in the fall of 2010. Forms can be obtained by writing or calling the Chapter office or by downloading from http://www.KeystoneAFS.org under "Scholarship".
